Course Outline

Day 1: Fundamentals of Vapour Production and Steam Systems

Objectives:
• Understand the principles of vapour production and the steam cycle
• Identify key components of a steam generation system
• Explain the properties of steam and its applications in industry
• Recognize safety hazards associated with steam systems

• Introduction to vapour production and the steam cycle
• Properties of steam: temperature, pressure, and enthalpy
• Components of a steam boiler: furnace, tubes, drums, and controls
• Types of boilers: fire-tube and water-tube
• Feedwater treatment and its importance
• Safety considerations: pressure relief, water level control
• Overview of steam distribution systems

Day 2: Steam Distribution and Condensate Removal Principles

Objectives:
• Describe steam distribution networks and pipe sizing
• Explain the formation and impact of condensate
• Identify types of steam traps and their applications
• Understand condensate recovery and its benefits

Topics:
• Steam distribution: piping, insulation, and pressure reduction
• Condensate formation: heat transfer and latent heat
• Steam trap fundamentals: purpose and operating principles
• Types of steam traps: mechanical, thermostatic, thermodynamic
• Selection criteria for steam traps
• Condensate recovery systems and energy efficiency
• Piping layout for effective condensate drainage

Day 3: Maintenance of Steam Traps and Condensate Systems

Objectives:
• Perform inspection and testing of steam traps
• Diagnose common faults in steam traps and condensate systems
• Apply maintenance procedures for steam traps and related components
• Implement safety protocols during maintenance tasks

• Steam trap inspection methods: visual, temperature, and acoustic
• Testing steam traps: using sight glasses, test valves, and ultrasonic
• Common faults: steam leakage, blockage, and wear
• Maintenance procedures: cleaning, repair, and replacement
• Condensate pump maintenance
• Safety precautions: lockout/tagout, pressure isolation
• Record keeping and documentation

Day 4: System Optimization and Practical Application

Objectives:
• Troubleshoot steam and condensate system issues
• Optimize system performance for energy efficiency
• Apply best practices in condensate removal maintenance
• Integrate knowledge into a comprehensive maintenance plan

• Troubleshooting methodology: systematic approach
• Energy efficiency: reducing steam losses, improving insulation
• Condensate removal optimization: proper trap sizing and location
• Developing a preventive maintenance schedule
• Case studies: common problems and solutions
• Review of safety and regulatory compliance
• Final assessment and course wrap-up

Overview

Hands-on practical sessions allow learners to apply theory to real-world steam and condensate systems. Learners will inspect, test, and maintain steam traps and condensate removal components under supervised conditions, developing critical troubleshooting and maintenance skills.

Practical Activities
  • Steam Trap Inspection and Testing — Learners use temperature probes, ultrasonic detectors, and sight glasses to inspect and test various steam traps, identifying operational status and faults. (4h)
  • Steam Trap Maintenance and Repair — Learners disassemble, clean, and reassemble steam traps, replacing worn parts and performing routine maintenance procedures. (4h)
  • Condensate Recovery System Maintenance — Learners inspect and maintain condensate pumps, check valves, and piping, ensuring efficient condensate return. (4h)
  • System Troubleshooting and Optimization — Learners simulate system faults and apply systematic troubleshooting to diagnose and resolve issues, then propose optimization measures. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
