Day 1: Introduction to Withered Leaf Processing

Objectives:
• Understand the historical and economic significance of withered leaf processing in South Africa
• Identify key quality parameters for raw leaf selection
• Describe the basic principles of fermentation in leaf processing
• Recognise the role of withering in developing flavour and aroma
• Outline safety and hygiene protocols for the processing environment

• Overview of the tea, rooibos, and herbal leaf industries
• Raw material characteristics: leaf morphology, moisture content, and maturity
• Fundamentals of fermentation: microbial and enzymatic reactions
• Introduction to withering: purpose and methods
• Workplace safety, personal protective equipment, and sanitation standards

Day 2: Withering Techniques and Equipment

Objectives:
• Differentiate between natural, forced-air, and sun withering methods
• Operate withering equipment according to manufacturer specifications
• Monitor and control withering conditions (temperature, humidity, airflow)
• Assess leaf moisture loss and withering endpoint
• Troubleshoot common withering issues

Topics:
• Natural withering: racks, thin spreading, and turning
• Forced-air withering: troughs, fans, and heaters
• Sun withering: tarpaulins, windbreaks, and UV considerations
• Instrumentation: hygrometers, thermometers, moisture meters
• Quality indicators: pliability, colour change, and aroma development

Day 3: Fermentation Science and Starter Cultures

Objectives:
• Explain the biochemical pathways of fermentation (alcoholic, lactic, acetic)
• Select and prepare appropriate starter cultures for different leaf types
• Control fermentation parameters: pH, temperature, oxygen, and time
• Identify signs of successful fermentation and spoilage
• Apply good manufacturing practices to prevent contamination

• Microbiology of leaf fermentation: yeasts, bacteria, and moulds
• Starter culture propagation and storage
• pH monitoring and adjustment using buffers
• Temperature control: ambient, insulated, and heated systems
• Off-flavours and defects: causes and corrective actions

Day 4: Fermentation Vessel Design and Batch Management

Objectives:
• Compare fermentation vessel types (drums, vats, barrels, modern bioreactors)
• Design a batch fermentation schedule for consistent output
• Manage headspace, venting, and anaerobic conditions
• Record and interpret fermentation logs
• Clean and sanitise vessels between batches

Topics:
• Open vs. closed fermentation systems
• Material selection: stainless steel, food-grade plastic, clay
• Batch sizing and loading density
• Data recording: temperature curves, pH profiles, and microbial counts
• Cleaning-in-place (CIP) and steam sterilisation procedures

Day 5: Drying and Stabilisation of Fermented Leaf

Objectives:
• Determine optimal drying method based on leaf type and product specification
• Operate drying equipment (sun, shade, oven, tunnel, freeze-dryer)
• Monitor moisture content to achieve target water activity
• Implement stabilisation techniques to halt fermentation
• Package dried product to preserve quality

• Drying kinetics and moisture migration
• Solar drying: racks, greenhouses, and moisture barriers
• Mechanical drying: temperature, airflow, and belt speed
• Water activity measurement and shelf-life prediction
• Vacuum packaging, nitrogen flushing, and desiccants

Day 6: Quality Control and Sensory Evaluation

Objectives:
• Develop a quality control plan for raw materials, in-process, and finished product
• Conduct sensory evaluation using descriptive analysis and hedonic testing
• Apply grading standards (colour, size, aroma, taste)
• Identify and quantify defects (e.g., over-fermentation, mould, off-odours)
• Document results and implement corrective actions

• Colour measurement: Hunter Lab, spectrophotometry
• Microbiological testing: total plate count, yeast and mould

• Formulate blends with consistent flavour profiles
• Experiment with adjuncts (herbs, spices, fruits) for novel products
• Scale up from laboratory to pilot batch
• Calculate cost of goods and yield optimisation
• Conduct shelf-life trials and stability testing

• Pilot plant setup and process transfer
• Yield calculations: dry matter loss, moisture adjustment
• Accelerated shelf-life testing and sensory cut-off points

Day 8: Regulatory Compliance and Certification

• Interpret SAQA unit standard requirements and national regulations
• Implement traceability systems and record-keeping
• Prepare for third-party audits (HACCP, ISO 22000, SABS)
• Understand labelling requirements (ingredients, allergens, claims)
• Comply with environmental waste management and sustainability practices

• Overview of relevant legislation: Foodstuffs, Cosmetics and Disinfectants Act
• Hazard Analysis and Critical Control Points (HACCP) for leaf processing
• Traceability: batch codes, lot numbers, and recall procedures
• Labelling: nutritional information, country of origin, best-before dates
• Waste reduction: composting, recycling, and water treatment

Day 9: Practical Integration and Final Assessment

Objectives:
• Demonstrate end-to-end processing of a withered leaf batch
• Apply all quality control checks and adjust parameters in real time
• Present a finished product with sensory and analytical data
• Complete written and practical assessments aligned to unit standard
• Develop a personal action plan for continuous improvement

• Hands-on production run: withering, fermentation, drying, packaging
• Real-time data logging and decision-making
• Sensory panel evaluation of final product
• Written test covering theory and calculations
• Feedback session and certificate preparation

This course is made up of exercises and case studies delivered alongside the theory — no separate practical sessions are required to complete it.

Summatives

Each delegate is assessed continuously throughout the course and a final summative test at the end.

Daily Exercises — 30%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 30% to the final total.

Final Test — 70%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 70% to the overall mark.

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Daily Average 30% + Final Test 70%).
