Course Outline

Day 1: Introduction to Filter Rod Stock and Safety

Objectives:
• Understand the purpose and components of filter rod stock.
• Identify relevant safety hazards and personal protective equipment (PPE).
• Recognise standard operating procedures (SOPs) for filter rod handling.
• Explain the importance of quality and compliance in the handling process.

• Overview of filter rod stock types and materials.
• Role of filter rod stock in cigarette manufacturing.
• Safety regulations (OHS Act) and PPE requirements.
• Hazard identification: dust, mechanical, and fire risks.
• Introduction to SOPs for receiving and storage.
• Quality control basics: moisture, dimensions, and defects.
• Documentation and traceability requirements.
• Housekeeping standards in the handling area.

Day 2: Receiving, Inspection, and Storage Procedures

Objectives:
• Execute receiving procedures for filter rod stock deliveries.
• Perform visual and dimensional inspections per specifications.
• Apply correct storage conditions to maintain stock quality.
• Complete receiving documentation accurately.

• Receiving protocols: checking delivery notes and quantities.
• Visual inspection for damage, contamination, and labelling.
• Dimensional checks using gauges and measuring tools.
• Moisture content testing and recording.
• Storage conditions: temperature, humidity, and stacking limits.
• FIFO (First-In, First-Out) stock rotation principles.
• Non-conformance handling and reporting.

Day 3: Handling, Transport, and Dispensing

Objectives:
• Safely handle and transport filter rod stock within the facility.
• Operate material handling equipment correctly.
• Dispense stock to production lines following procedures.
• Minimise waste and damage during handling.

• Manual handling techniques to prevent injury and damage.
• Use of pallet jacks, forklifts, and conveyor systems.
• Transport routes and designated pathways.
• Dispensing procedures: barcode scanning and batch verification.
• Managing partial pallets and remnants.
• Waste segregation and recycling of packaging.
• Communication with production teams for just-in-time supply.
• Incident reporting for spills or equipment malfunctions.

Day 4: Quality Monitoring, Documentation, and Troubleshooting

Objectives:
• Monitor stock quality during storage and handling.
• Complete quality checklists and log sheets.
• Identify common defects and their causes.
• Troubleshoot handling issues and implement corrective actions.

Topics:
• Routine quality checks: moisture, odour, and physical integrity.
• Using data loggers and thermohygrometers.
• Documentation: daily logs, non-conformance reports, and CAPAs.
• Common defects: crushed rods, moisture variation, and contamination.
• Root cause analysis for handling-related defects.
• Corrective actions: reconditioning, quarantine, or rejection.
• Communication with quality assurance department.
• Review of key performance indicators (KPIs) for handling.

Day 5: Continuous Improvement, Audits, and Practical Integration

Objectives:
• Apply continuous improvement principles to handling procedures.
• Prepare for internal and external audits.
• Integrate all learned skills in a simulated handling scenario.
• Demonstrate competence in filter rod stock handling procedures.

Topics:
• Principles of lean manufacturing and waste reduction.
• 5S methodology in the storage area.
• Audit preparation: document review and checklist completion.
• Mock audit exercise.
• Review of SOPs and updates based on feedback.
• Final assessment: practical demonstration of handling cycle.

Overview

Practical sessions provide hands-on experience in receiving, inspecting, storing, handling, and dispensing filter rod stock. Learners apply SOPs, use measuring tools and material handling equipment, and complete documentation under supervision to ensure competence.

Practical Activities
  • Receiving and Inspection Practical — Learners receive a simulated delivery, perform visual and dimensional inspections, measure moisture content, and complete receiving documentation. (4h)
  • Storage and Stock Rotation Practical — Learners organise filter rod stock in a storage area, apply FIFO rotation, and label pallets correctly. (4h)
  • Handling and Dispensing Practical — Learners transport stock using pallet jacks and forklifts (simulated), and dispense to production lines with barcode verification. (4h)
  • Quality Monitoring and Troubleshooting Practical — Learners conduct routine quality checks, identify defects, complete log sheets, and propose corrective actions for given scenarios. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
