Day 1: Introduction to Fluidised Bed Roasting and Safety

Objectives:

• Identify key components of a fluidised bed roaster
• Recognise safety hazards and emergency procedures
• Explain the role of commissioning in plant operations

• Overview of fluidised bed roasting technology
• Main components: air supply, burner, bed, cyclones, control system
• Safety protocols: lockout/tagout, PPE, gas detection
• Commissioning phases: pre-commissioning, cold commissioning, hot commissioning
• Documentation and reporting requirements

Day 2: Pre-Commissioning Checks and Mechanical Inspection

Objectives:
• Perform visual and mechanical inspections of roaster components
• Verify alignment of air distribution plate and burner
• Check sealing and insulation integrity
• Complete pre-commissioning checklist

Topics:
• Mechanical inspection procedures for fans, motors, dampers
• Checking air distribution plate holes and bed material
• Burner assembly and gas train inspection
• Sealing points: doors, sight glasses, ductwork
• Pre-commissioning documentation

Day 3: Instrumentation and Control System Verification

Objectives:
• Identify sensors and actuators in the control loop
• Verify wiring and signal integrity
• Calibrate temperature and pressure transmitters
• Test control logic and interlocks

• Types of sensors: thermocouples, pressure transmitters, flow meters
• Actuators: control valves, dampers, variable speed drives

Day 4: Cold Commissioning – Air Flow and Pressure Tests

Objectives:
• Conduct air flow distribution tests

• Adjust dampers for uniform fluidisation

Day 5: Cold Commissioning – Material Handling and Feeding

• Level sensor calibration and testing

Day 6: Hot Commissioning – Burner Light-off and Temperature Ramp

• Execute burner light-off procedure safely

• Check refractory and insulation performance

Day 7: Hot Commissioning – Process Stabilisation and Tuning

• Stabilise bed temperature and pressure
• Tune PID controllers for bed temperature
• Adjust air-to-fuel ratio for optimal combustion
• Demonstrate steady-state operation

• PID controller tuning: P, I, D effects
• Air-to-fuel ratio adjustment using oxygen analyser
• Bed temperature control via fuel flow and air flow
• Pressure control and bed height management

Day 8: Performance Testing and Optimisation

Objectives:
• Conduct load change tests
• Measure product quality parameters
• Optimise energy efficiency
• Validate emissions compliance

• Product sampling and analysis: moisture, colour, uniformity
• Energy efficiency: specific fuel consumption, heat loss

Day 9: Troubleshooting and Fault Finding

• Diagnose common commissioning issues
• Apply systematic troubleshooting methods

Day 10: Commissioning Documentation and Handover

Objectives:
• Compile commissioning reports and certificates
• Prepare operating procedures and training materials

• Complete handover to operations team

Overview

Hands-on practicals are essential for learners to apply commissioning procedures on a real or simulated fluidised bed roaster. Learners will perform mechanical inspections, instrument calibration, cold and hot commissioning tests, and troubleshooting under supervision.

Practical Activities
  • Practical 1: Pre-Commissioning Inspection and Checklist — Learners perform visual and mechanical inspections of the roaster, complete the pre-commissioning checklist, and identify any deficiencies. (6h)
  • Practical 2: Instrument Calibration and Loop Check — Learners calibrate temperature and pressure transmitters, perform loop checks, and verify interlocks using a simulator or actual controller. (6h)
  • Practical 3: Cold Commissioning – Air Flow and Pressure Tests — Learners measure air flow distribution, pressure drop across the bed, and adjust dampers to achieve uniform fluidisation. (6h)
  • Practical 4: Hot Commissioning – Burner Light-off and Tuning — Learners execute burner light-off procedure, ramp temperature, and tune PID controllers for stable bed temperature. (8h)
  • Practical 5: Troubleshooting Simulation — Learners diagnose and resolve common commissioning faults using a simulator or actual plant, such as uneven fluidisation or temperature excursions. (6h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.
