Course Outline

Day 1: Introduction to Container Filling and Capping Equipment

Objectives:
• Identify different types of container filling and capping equipment.
• Understand basic principles of automated filling and capping operations.
• Recognize safety hazards and personal protective equipment requirements.
• Explain the role of standard operating procedures (SOPs) in equipment operation.

Topics:
• Overview of automated filling and capping systems.
• Types of containers, closures, and product characteristics.
• Basic components: conveyors, fillers, cappers, sensors.
• Safety regulations and lockout/tagout procedures.
• Introduction to SOPs and quality documentation.
• Hygiene and good manufacturing practices (GMP).

Day 2: Equipment Setup and Calibration

Objectives:
• Perform pre-operational checks and equipment setup.
• Adjust filling parameters for different product viscosities.
• Calibrate filling volume and capping torque.
• Set up changeover procedures for different container sizes.

Topics:
• Pre-start checks: power, air supply, conveyor alignment.
• Filling nozzle adjustment and volume calibration.
• Capping head setup and torque adjustment.
• Changeover procedures for container and closure types.
• Use of measuring instruments: graduated cylinders, torque meters.
• Recording calibration data in logs.

Day 3: Operation and Monitoring of Filling and Capping Processes

Objectives:
• Operate automated filling and capping equipment safely.
• Monitor process parameters and product quality in real time.
• Identify common defects: underfill, overfill, misaligned caps, leaks.
• Adjust settings to maintain output within specifications.

Topics:
• Starting and stopping the production line.
• Monitoring fill levels, capping torque, and line speed.
• Quality checks: weight checks, visual inspection, torque tests.
• Troubleshooting common issues: jams, spillage, cap rejection.
• Adjusting parameters during production.
• Data collection and shift reports.

Day 4: Maintenance, Cleaning, and Troubleshooting

Objectives:
• Perform routine cleaning and sanitation of equipment.
• Conduct basic preventive maintenance tasks.
• Diagnose and resolve common mechanical and electrical faults.
• Document maintenance activities and report major issues.

Topics:
• Cleaning procedures: CIP (clean-in-place) and manual cleaning.
• Lubrication of moving parts and replacement of wear items.
• Identifying worn seals, belts, and sensors.
• Basic electrical troubleshooting: sensors, actuators, PLC indicators.
• Using manufacturer manuals and fault codes.
• Maintenance logs and shift handover.

Day 5: Quality Assurance, Continuous Improvement, and Assessment

Objectives:
• Apply quality assurance checks throughout the filling and capping process.
• Implement continuous improvement techniques to reduce waste.
• Demonstrate competency in operating equipment independently.
• Complete a practical assessment and theoretical test.

Topics:
• Statistical process control (SPC) basics: control charts.
• Root cause analysis for defects and downtime.
• Waste reduction: minimizing product loss and reject caps.
• Standard work and visual management.
• Review of SOPs and best practices.
• Final assessment: practical operation and written test.

Overview

Hands-on practical sessions are integrated throughout the course to ensure learners gain competence in setting up, operating, monitoring, and maintaining automated filling and capping equipment. These sessions simulate real production environments and emphasize safety, quality, and troubleshooting skills.

Practical Activities
  • Equipment Setup and Calibration — Learners set up a filling and capping line, adjust fill volume and capping torque, and perform calibration checks using measuring instruments. (4h)
  • Production Operation and Monitoring — Learners operate the line at production speed, monitor fill levels and cap placement, and make real-time adjustments to maintain quality. (4h)
  • Cleaning and Preventive Maintenance — Learners perform cleaning procedures and basic preventive maintenance tasks, including lubrication and replacement of worn parts. (4h)
  • Troubleshooting and Quality Assurance — Learners diagnose and resolve common faults such as jams, sensor errors, and torque deviations, and apply quality checks to finished product. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
