Course Outline

Day 1: Introduction to Polymer Composites and Safety

Objectives:

• Recognise health and safety hazards in composite fabrication

Day 2: Composite Materials and Reinforcement Fibres

• Differentiate between resin systems (epoxy, polyester, vinyl ester)
• Describe types of reinforcement fibres (glass, carbon, aramid)
• Explain fibre forms: woven, mat, unidirectional
• Select appropriate materials for given applications

Day 3: Mould Design and Preparation

Objectives:

• Identify common mould defects and remedies

• Cleaning, sealing, and waxing moulds

Day 4: Hand Lay-Up Techniques

• Achieve correct fibre-to-resin ratio
• Apply consolidation techniques (rollers, squeegees)
• Avoid common defects like air bubbles and dry spots

Day 5: Vacuum Bagging and Curing

Objectives:
• Set up a vacuum bagging system
• Monitor vacuum levels and detect leaks
• Understand the role of breather and release films
• Cure composite parts under vacuum

• Vacuum bagging materials: bag film, sealant tape, breather, release film
• Bagging sequence and pleating techniques
• Vacuum pump operation and leak testing
• Cure cycles: room temperature vs. oven curing
• Post-cure inspection and de-bagging

Day 6: Resin Infusion (Resin Transfer Moulding)

Objectives:
• Understand the resin infusion process
• Set up dry reinforcement and distribution media
• Control resin flow and avoid dry spots
• Infuse a simple flat panel

• Principles of vacuum-assisted resin infusion (VARI)
• Distribution media, flow channels, and resin traps

Day 7: Pre-preg Lamination and Autoclave Curing

• Cure pre-preg parts under controlled temperature and pressure

Day 8: Filament Winding and Pultrusion

• Describe filament winding and pultrusion processes

• Tension control and fibre placement

Day 9: Compression Moulding and Sheet Moulding Compound (SMC)

Day 10: Bonding and Joining of Composite Parts

Practicals

80 hours of practicals To be conducted online or on-campus or in-house
Overview

This course requires extensive hands-on practice to develop proficiency in composite fabrication techniques. Practicals cover hand lay-up, vacuum bagging, resin infusion, pre-preg lamination, bonding, trimming, and repair, culminating in the manufacture of a complex assembly. Supervised sessions ensure learners apply theory in a workshop environment.

Practical Activities
  • Basic Hand Lay-Up and Vacuum Bagging — Learners perform hand lay-up of a flat panel using glass fibre and epoxy, then vacuum bag and cure it. They also produce a second panel using a different resin system. (16h)
  • Resin Infusion of a Core-Stiffened Panel — Learners set up dry reinforcement and core on a mould, install infusion media, and perform a vacuum-assisted resin infusion. They monitor flow and manage resin distribution. (16h)
  • Pre-preg Lamination and Autoclave Curing — Learners cut and lay up carbon fibre pre-preg with specified ply orientation, de-bulk, and cure in an autoclave following a standard cycle. (16h)
  • Bonding, Trimming, and Repair — Learners bond two composite parts using adhesive, then trim and drill the assembly. They also perform a scarf repair on a damaged panel. (16h)
  • Manufacture of a Complex Assembly — Learners plan and fabricate a multi-component assembly (e.g., a duct or fairing) involving co-cured inserts and secondary bonding. They complete the part to specification. (16h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.
