Description

This course equips learners with the knowledge and skills to safely and effectively grind tools and cutters used in engineering machining operations. Participants will understand correct grinding techniques, wheel selection, and safety procedures to maintain cutting tools for optimal performance in a workshop environment.

Course Outline

Day 1: Introduction to Grinding Theory and Safety

Objectives:
• Understand the principles of abrasive machining and grinding wheel composition
• Identify different types of grinding machines and their applications
• Apply safety procedures and personal protective equipment (PPE) requirements
• Recognise grinding wheel markings and specifications
• Explain the importance of wheel balancing and dressing

Topics:
• Overview of grinding processes in engineering machining
• Types of grinding machines: surface, cylindrical, centreless, tool and cutter
• Abrasive materials: aluminium oxide, silicon carbide, CBN, diamond
• Grinding wheel structure: bond, grain size, grade, structure
• Wheel marking system (ISO standard)
• Safety precautions: guarding, wheel handling, speeds, PPE
• Wheel balancing and mounting procedures

Day 2: Grinding Wheel Selection and Conditioning

Objectives:
• Select appropriate grinding wheels for specific materials and operations
• Demonstrate wheel dressing and truing techniques
• Understand coolant types and their application
• Interpret grinding parameters: speed, feed, depth of cut
• Identify common grinding defects and their causes

Topics:
• Wheel selection criteria: material, hardness, contact area, finish
• Dressing tools: single-point diamond, multi-point, rotary
• Dressing techniques: traverse, plunge, form dressing
• Truing and balancing procedures
• Coolants: types, concentration, filtration, application methods
• Grinding parameters optimisation
• Common defects: burn, chatter, cracks, glazing, loading

Day 3: Tool and Cutter Grinding Fundamentals

Objectives:
• Identify cutting tool geometries and angles
• Set up tool and cutter grinder for sharpening operations
• Sharpen single-point tools (turning, boring, planing)
• Sharpen multi-point tools (drills, reamers, milling cutters)
• Inspect tool geometry using gauges and protractors

Topics:
• Cutting tool materials: HSS, carbide, ceramics
• Tool geometry: rake, relief, clearance, cutting edge angles
• Tool and cutter grinder components and adjustments
• Sharpening single-point tools: tool bit, brazed carbide
• Sharpening twist drills: point angle, lip clearance, chisel edge
• Sharpening milling cutters: end mills, face mills, side and face cutters
• Inspection and measurement of tool angles

Day 4: Advanced Grinding Techniques and Specialised Applications

Objectives:
• Apply form grinding and creep-feed grinding methods
• Use CNC grinding for precision tool manufacture
• Understand surface finish measurement and control
• Implement quality control checks on ground components
• Troubleshoot grinding process issues

Topics:
• Form grinding: wheel dressing, profile generation
• Creep-feed grinding: parameters, wheel selection, coolant
• CNC tool and cutter grinding: programming basics, wheel paths
• Surface finish measurement: Ra, Rz, profilometry
• Quality control: dimensional accuracy, geometric tolerances
• Troubleshooting: vibration, wheel wear, burn, surface defects

Day 5: Integration, Maintenance, and Best Practices

Objectives:
• Develop a grinding process plan for a given component
• Perform routine maintenance on grinding machines
• Apply best practices for wheel storage and handling
• Evaluate grinding costs and efficiency
• Demonstrate competence in a comprehensive practical assessment

Topics:
• Process planning: sequence, wheel selection, parameters
• Maintenance: lubrication, spindle runout, coolant system
• Wheel storage: environment, racking, shelf life
• Cost analysis: wheel consumption, dressing intervals, cycle time
• Environmental considerations: coolant disposal, dust extraction
• Review of key concepts and practical assessment preparation

Overview

Practical sessions are integral to this course, allowing learners to apply grinding theory in a workshop environment. Learners will operate manual and CNC tool and cutter grinders, select and dress wheels, sharpen various cutting tools, and measure outcomes using precision instruments.

Practical Activities
  • Safety and Machine Setup — Learners conduct pre-use inspections, mount and balance a grinding wheel, set guards, and adjust machine settings under supervision. (2h)
  • Wheel Dressing and Conditioning — Learners dress and true a grinding wheel using a single-point diamond dresser, then evaluate wheel condition and surface finish. (3h)
  • Sharpening Single-Point Tools — Learners sharpen HSS and carbide single-point tools, grinding rake and relief angles, and verify geometry with gauges. (3h)
  • Sharpening Multi-Point Tools — Learners sharpen twist drills and end mills, including point angles, lip heights, and clearance angles, using a tool and cutter grinder. (4h)
  • CNC Grinding and Process Planning — Learners create a simple CNC program to grind a form tool, set up the machine, run the cycle, and inspect the finished tool. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
