This course equips learners with the skills to monitor and control the production of laminated paper or board in a manufacturing environment. Course Outline

Day 1: Introduction to Laminated Paper and Board Production

Objectives:
• Explain the basic principles of lamination in paper and board production.
• Identify key raw materials and their properties.
• Describe the lamination process flow from web to finished product.
• Outline quality parameters for laminated products.
• Recognize safety and environmental considerations.

Topics:
• Overview of paper and board lamination.
• Raw materials: base paper, adhesives, coatings.
• Lamination process types: wet, dry, extrusion.
• Key equipment: unwinders, coating stations, laminators, rewinders.
• Quality attributes: adhesion, barrier properties, appearance.
• Safety protocols and waste management.

Day 2: Process Monitoring Techniques

Objectives:
• Identify critical process parameters in lamination.
• Describe methods for monitoring temperature, pressure, and speed.
• Explain the role of sensors and instrumentation.
• Interpret process data to detect deviations.
• Apply corrective actions for common process variations.

Topics:
• Critical parameters: temperature, nip pressure, line speed, tension.
• Monitoring tools: thermocouples, pressure gauges, tachometers.
• Data logging and control charts.
• Common process variations: wrinkles, bubbles, delamination.
• Troubleshooting techniques.
• Standard operating procedures (SOPs) for monitoring.

Day 3: Quality Control and Testing

Objectives:
• Describe key quality tests for laminated products.
• Perform basic testing for adhesion, strength, and barrier properties.
• Interpret test results against specifications.
• Identify sources of defects and their root causes.
• Implement corrective and preventive actions.

• Quality specifications for laminated paper and board.
• Testing methods: peel test, tensile strength, burst strength, moisture barrier.
• In-line vs. off-line testing.
• Common defects: poor adhesion, blisters, coating unevenness.
• Statistical process control (SPC) basics.
• Non-conformance reporting and disposition.

Day 4: Process Control and Optimization

Objectives:
• Adjust process parameters to optimize product quality.
• Use feedback control loops for temperature, pressure, and tension.
• Implement process optimization strategies.
• Reduce waste and improve efficiency.
• Document process changes and outcomes.

• Feedback control systems: PID controllers.
• Tuning control loops for lamination.
• Optimization strategies: speed increase, adhesive reduction.
• Waste reduction techniques: edge trim, setup minimization.
• Change management and documentation.
• Energy efficiency considerations.

Day 5: Integrated Monitoring and Control Systems

Objectives:
• Describe integrated control systems (DCS/SCADA) in lamination.
• Interpret alarm and event logs.
• Coordinate with maintenance and production planning.
• Apply troubleshooting to complex process issues.
• Demonstrate competency in monitoring and control procedures.

• Distributed control systems (DCS) and SCADA overview.
• Alarm management and response.
• Shift handover and communication protocols.
• Case studies: resolving production issues.
• Final assessment and review.
• Continuous improvement principles.

Practicals

16 hours of practicals To be conducted online or on-campus or in-house
Overview

Learners will engage in hands-on sessions using pilot-scale lamination equipment to monitor process parameters, perform quality tests, and adjust controls. These practicals reinforce theoretical knowledge and develop skills in real-time process management.

Practical Activities
  • Practical 1: Process Start-up and Parameter Monitoring — Learners start up a laminator, set parameters, and use sensors to monitor temperature, pressure, and speed. They record data and identify normal operating ranges. (4h)
  • Practical 2: Quality Testing and Defect Identification — Learners perform peel tests, tensile tests, and visual inspection on laminated samples. They identify defects and correlate them with process conditions. (4h)
  • Practical 3: Process Adjustment and Control — Using feedback from quality tests, learners adjust nip pressure, temperature, and speed to improve product quality. They observe the impact on output and stability. (4h)
  • Practical 4: Troubleshooting and Integrated Control — Learners respond to simulated process alarms (e.g., temperature deviation, web break) using SCADA interface. They troubleshoot and restore normal operation. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
