Description

This course equips maintenance personnel with the knowledge and skills to inspect, maintain, and troubleshoot belt drives, couplings, gearboxes, bearings, air conditioning, refrigeration, and ventilation systems. Participants will learn to apply preventive maintenance techniques, diagnose common faults, and ensure optimal performance and safety of these mechanical and HVAC systems in industrial settings.

This course is designed for maintenance technicians, millwrights, artisans, and engineers responsible for the upkeep of mechanical and HVAC systems in manufacturing, mining, and commercial facilities.

Course Outline

Day 1: Fundamentals of Mechanical Power Transmission and HVAC Systems

Objectives:
• Identify and describe the function of belt drives, couplings, gearboxes, and bearings in rotating equipment.
• Explain the operating principles of air conditioning, refrigeration, and ventilation systems.
• Perform basic inspection and maintenance checks on belt drives and couplings.
• Interpret manufacturer specifications for tensioning and alignment of belt drives.

Topics:
• Introduction to mechanical power transmission: belt drives (V-belts, timing belts), couplings (flexible, rigid), gearboxes (types, ratios), and bearings (ball, roller, plain).
• Principles of HVAC: refrigeration cycle (compressor, condenser, evaporator, expansion valve), air conditioning (cooling, dehumidification), ventilation (fans, ductwork).
• Safety procedures for working with rotating machinery and refrigerants.
• Practical: visual inspection of belt tension, alignment, and wear; coupling alignment checks using straightedge and feeler gauge.
• Lubrication fundamentals for bearings and gearboxes.

Day 2: Intermediate Maintenance and Troubleshooting of Drives and HVAC Components

Objectives:
• Perform alignment and tensioning procedures for belt drives using tension gauges and laser alignment tools.
• Diagnose common faults in gearboxes and bearings through vibration analysis and temperature monitoring.
• Service air conditioning and refrigeration systems: filter cleaning, refrigerant leak detection, and pressure checks.
• Carry out preventive maintenance on ventilation fans and duct systems.

Topics:
• Belt drive maintenance: tension measurement (force deflection method), alignment (pulley parallelism), replacement procedures.
• Gearbox maintenance: oil level checks, contamination analysis, gear wear patterns, and seal replacement.
• Bearing maintenance: mounting/dismounting techniques, clearance adjustment, and failure analysis (pitting, spalling).
• HVAC service: cleaning condenser coils, checking refrigerant pressures (high/low side), leak testing with electronic detector.
• Ventilation maintenance: fan belt tension, bearing greasing, duct cleaning, and airflow measurement.
• Practical exercises: belt tensioning and alignment, gearbox oil change, bearing replacement on a pillow block.

Day 3: Advanced Diagnostics, Integration, and System Optimization

Objectives:
• Integrate knowledge of mechanical drives and HVAC systems to optimize overall equipment performance.
• Use vibration analysis and thermography to predict failures in bearings and gearboxes.
• Implement corrective actions for complex HVAC issues such as compressor short-cycling and inefficient cooling.
• Develop a preventive maintenance schedule covering all taught components.

Topics:
• Advanced condition monitoring: vibration analysis (FFT interpretation), thermography (hot spots in bearings, electrical connections), oil analysis (particle count, viscosity).
• Troubleshooting case studies: belt slip causing overheating, coupling misalignment leading to bearing failure, gearbox noise diagnosis.
• HVAC system optimization: superheat and subcooling measurement, expansion valve adjustment, refrigerant charge correction.
• Ventilation system balancing: damper adjustment, fan speed control (VFD), static pressure measurement.
• Practical: conduct a full system audit on a combined drive-HVAC setup, interpret data, and propose maintenance actions.
• Developing a maintenance plan: frequency tables, spare parts identification, and documentation using CMMS principles.

This course is made up of exercises and case studies delivered alongside the theory — no separate practical sessions are required to complete it.

Summatives

Each delegate is assessed continuously throughout the course and a final summative test at the end.

Daily Exercises — 30%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 30% to the final total.

Final Test — 70%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 70% to the overall mark.

Certificate

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Daily Average 30% + Final Test 70%).
