Course Outline

Day 1: Introduction to Polymer Composites and Damage Assessment

Objectives:
• Understand the structure and types of polymer composites used in aerospace and industrial applications.
• Identify common damage modes in composite structures.
• Apply non-destructive inspection techniques to assess damage extent.
• Classify damage severity and determine repair eligibility.

Topics:
• Overview of polymer composite materials: fibres, matrices, and laminates.
• Mechanical properties and failure mechanisms.
• Types of damage: impact, delamination, cracks, moisture ingress, and thermal degradation.
• Non-destructive testing (NDT) methods: visual, tap test, ultrasonic, and thermography.
• Damage mapping and documentation.
• Safety, health, and environmental considerations in composite repair.

Day 2: Surface Preparation and Repair Material Selection

Objectives:
• Demonstrate correct surface preparation techniques for damaged composite areas.
• Select appropriate repair materials based on damage assessment and service conditions.
• Understand the role of adhesives, fillers, and reinforcing fabrics.
• Apply contamination control and moisture removal procedures.

Topics:
• Surface preparation: abrasion, solvent cleaning, and drying.
• Contamination control: dust, oil, and moisture removal.
• Repair material selection: prepregs, wet lay-up, adhesives, and core materials.
• Storage, handling, and expiry management of repair materials.
• Vacuum bagging and curing fundamentals.
• Quality assurance of prepared surfaces.

Day 3: Repair Application Techniques and Quality Assurance

Objectives:
• Execute a typical composite repair sequence following approved procedures.
• Apply vacuum bagging and curing processes correctly.
• Perform post-repair inspection and testing to verify integrity.
• Document repair activities in compliance with SAQA standards.

Topics:
• Step-by-step repair process: scarfing, patching, and bonding.
• Vacuum bagging techniques: bag materials, sealant tape, and leak checks.
• Curing cycles: temperature, pressure, and time control.
• Post-repair NDT and mechanical testing.
• Repair documentation and traceability.
• Common defects and troubleshooting.

Practicals

12 hours of practicals To be conducted online or on-campus or in-house
Overview

Hands-on practicals form a core part of this course, allowing learners to apply theoretical knowledge to real composite repair scenarios. Learners will practice damage assessment, surface preparation, and repair application under supervision, using industry-standard tools and materials.

Practical Activities
  • Damage Assessment and NDT — Learners inspect composite panels with simulated damage using visual and ultrasonic methods, map damage, and classify severity. (3h)
  • Surface Preparation and Material Handling — Learners prepare damaged areas by abrasion, solvent cleaning, and drying; select and handle repair materials correctly. (3h)
  • Repair Application and Vacuum Bagging — Learners perform a wet lay-up or prepreg patch repair, apply vacuum bagging, and cure using heat blankets or oven. (4h)
  • Post-Repair Quality Assurance — Learners conduct NDT and simple mechanical tests (e.g., tap test, coin tap) on the repaired panel and complete repair documentation. (2h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
