Course Outline

Day 1: Introduction to Polymer Composites and Materials

Objectives:
• Understand the definition, types, and properties of polymer composites.
• Identify common reinforcement fibers (glass, carbon, aramid) and matrix resins (polyester, epoxy, vinyl ester).
• Explain the role of additives, fillers, and core materials.
• Recognize health and safety hazards associated with composite materials.
• Describe the basic principles of composite product fabrication.

• Overview of polymer composites: matrix and reinforcement.
• Types of fibers: glass, carbon, aramid – properties and applications.
• Types of resins: thermosetting and thermoplastic.
• Additives, fillers, and core materials.
• Material handling and storage requirements.
• Health and safety: MSDS, PPE, ventilation.
• Introduction to fabrication methods overview.
• Quality control fundamentals.

Day 2: Hand Lay-Up and Spray-Up Techniques

Objectives:
• Describe the hand lay-up process step-by-step.
• Explain the spray-up technique and its advantages.
• Prepare mould surfaces and apply release agents.
• Calculate resin and catalyst ratios correctly.
• Identify common defects and their causes.

Topics:
• Hand lay-up process: mould preparation, gel coat application, reinforcement layering, resin impregnation.
• Spray-up process: equipment setup, chopper gun operation, layering.
• Mould types: open, closed, male, female.
• Release agents and mould preparation.
• Resin mixing and catalyst measurement.
• Consolidation techniques: rollers, brushes, squeegees.
• Common defects: air bubbles, dry spots, resin-rich areas.
• Curing and demoulding considerations.

Day 3: Vacuum Bagging and Resin Infusion Techniques

Objectives:
• Explain the principles of vacuum bagging and its benefits.
• Describe the resin infusion process (VARTM).
• Set up vacuum bagging materials and sealants.
• Monitor vacuum levels and detect leaks.
• Compare vacuum bagging with other techniques.

Topics:
• Vacuum bagging: components, bagging film, breather, release film.
• Vacuum pump operation and leak detection.
• Resin infusion (VARTM): dry reinforcement, resin distribution media, vacuum.
• Resin flow management and infusion timing.
• Advantages: higher fibre volume, reduced voids.
• Troubleshooting common issues: dry spots, race tracking.
• Quality checks during curing.
• Safety with vacuum systems and resin fumes.

Day 4: Compression Moulding and Filament Winding

Objectives:
• Describe the compression moulding process for SMC and BMC.
• Explain filament winding principles for cylindrical parts.
• Set up compression moulding parameters (temperature, pressure).
• Program basic filament winding patterns.
• Identify applications suitable for each process.

Topics:
• Compression moulding: sheet moulding compound (SMC) and bulk moulding compound (BMC).
• Mould design, heating, and press operation.
• Process parameters: temperature, pressure, cure time.
• Filament winding: wet winding, dry winding.
• Winding patterns: helical, hoop, polar.
• Mandrel types and removal.
• Applications: pipes, tanks, pressure vessels.
• Quality control: fibre tension, resin content.

Day 5: Pultrusion and Advanced Fabrication Methods

Objectives:
• Describe the pultrusion process for continuous profiles.
• Explain the principles of resin transfer moulding (RTM).
• Compare pultrusion with other continuous processes.
• Discuss automation and robotics in composite fabrication.
• Understand post-processing and finishing techniques.

Topics:
• Pultrusion: reinforcement creel, resin bath, heated die, puller.
• RTM process: preform placement, mould clamping, resin injection.
• Advanced methods: automated fibre placement (AFP), tape laying.
• Post-processing: trimming, drilling, bonding, painting.
• Inspection methods: visual, ultrasonic, tap testing.
• Repair techniques for composite structures.
• Environmental considerations and waste management.
• Industry 4.0 in composite manufacturing.

Day 6: Integration, Quality Assurance, and Project Work

Objectives:
• Develop a fabrication plan for a composite product.
• Apply quality assurance procedures throughout production.
• Perform non-destructive testing (NDT) on a sample.
• Troubleshoot fabrication defects systematically.
• Demonstrate safe work practices in a composite workshop.

Topics:
• Project planning: material selection, process choice, tooling.
• Quality assurance: inspection checkpoints, documentation.
• Non-destructive testing: tap test, ultrasonic, thermography.
• Defect analysis and corrective actions.
• Health and safety review: emergency procedures.
• Final project: fabricate a small composite part (e.g., tray, panel).
• Presentation of project and peer review.
• Course summary and assessment.

Practicals

24 hours of practicals To be conducted online or on-campus or in-house
Overview

Hands-on practicals form a core component, allowing learners to apply fabrication techniques in a supervised workshop. Learners will practice mould preparation, hand lay-up, spray-up, vacuum bagging, and compression moulding, culminating in a small project that integrates quality assurance and troubleshooting.

Practical Activities
  • Hand Lay-Up and Spray-Up Practical — Learners prepare a mould, mix resin, and perform hand lay-up and spray-up to fabricate a flat laminate panel. (6h)
  • Vacuum Bagging and Resin Infusion Practical — Learners set up a vacuum bagging system and perform resin infusion on a dry fibre preform to produce a void-free laminate. (6h)
  • Compression Moulding Practical — Learners use a compression press to mould a simple part from SMC, controlling temperature and pressure. (4h)
  • Pultrusion and RTM Demonstration Practical — Learners observe and assist in a pultrusion line run and a resin transfer moulding demonstration, then perform trimming and finishing. (4h)
  • Integrated Project Practical — Learners work in teams to plan and fabricate a small composite product (e.g., a tray or bracket) using a chosen technique, applying QA and NDT. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
