Description

This course equips production machine operators and maintenance personnel with the knowledge and skills to perform routine lubrication, basic maintenance, and minor repairs on production machinery. Participants will learn to identify common faults, apply correct lubrication techniques, and carry out safe minor repairs to minimise downtime and extend equipment life.

  • Identify and diagnose common mechanical faults in production equipment using visual and auditory inspection.
  • Perform minor repairs and adjustments on machinery safely and effectively.

  • Demonstrate safe work practices, including lock-out/tag-out and use of personal protective equipment.
  • Evaluate maintenance records and recommend improvements to the maintenance plan.

Machine operators, production line workers, and maintenance technicians who are responsible for the day-to-day care and minor upkeep of production equipment.

Course Outline

Day 1: Introduction to Machine Maintenance and Lubrication

Objectives:
• Understand the importance of machine maintenance and lubrication in production environments
• Identify common machine components and their functions
• Explain the role of lubrication in reducing friction and wear
• Recognise different types of lubricants and their applications
• Describe safety procedures related to maintenance tasks

Topics:
• Overview of production machine maintenance
• Key machine components: bearings, gears, chains, seals
• Fundamentals of lubrication: friction, wear, and lubrication mechanisms
• Types of lubricants: oils, greases, solid lubricants
• Lubricant properties: viscosity, additives, and compatibility
• Safety in maintenance: lockout/tagout, PPE, and safe handling of lubricants

Day 2: Lubrication Systems and Procedures

Objectives:
• Differentiate between manual and automatic lubrication systems
• Perform correct lubrication procedures for various machine parts
• Select appropriate lubricants based on machine specifications
• Understand lubrication schedules and record-keeping
• Identify signs of over-lubrication and under-lubrication

Topics:
• Manual lubrication methods: grease guns, oil cans, brush application
• Automatic lubrication systems: centralized, single-point, multi-point
• Lubrication points: bearings, gears, chains, slides, seals
• Lubricant selection criteria: viscosity grade, operating conditions, OEM recommendations
• Lubrication schedules: frequency, quantity, and documentation
• Common lubrication problems: contamination, mixing, degradation

Day 3: Machine Inspection and Condition Monitoring

Objectives:
• Conduct routine visual inspections of machine components
• Use basic condition monitoring techniques: temperature, vibration, noise
• Interpret inspection findings to identify potential failures
• Understand the role of preventive maintenance in extending machine life
• Document inspection results and report abnormalities

Topics:
• Visual inspection: wear patterns, leaks, misalignment, corrosion
• Temperature monitoring: thermometers, infrared thermography basics
• Vibration analysis basics: handheld vibration meters, interpreting readings
• Noise and sound analysis: abnormal sounds and their causes
• Lubricant analysis: sampling, visual checks, contamination detection
• Preventive maintenance schedules and checklists

Day 4: Minor Repairs: Fasteners, Seals, and Bearings

Objectives:
• Identify common minor repair tasks in production machines
• Perform replacement of seals, gaskets, and O-rings
• Replace or adjust bearings and bushings
• Tighten and replace fasteners using correct torque specifications
• Apply safe work practices during repair tasks

Topics:
• Types of fasteners: bolts, nuts, screws, washers, and torque requirements
• Seal types: static and dynamic seals, gaskets, O-rings, lip seals
• Bearing types: ball, roller, plain, and mounting/dismounting procedures
• Bearing adjustment: preload, clearance, and alignment
• Repair procedures: step-by-step replacement of seals and bearings
• Safety during repairs: isolation, tool handling, and workspace organization

Day 5: Minor Repairs: Belts, Chains, and Couplings

Objectives:
• Inspect and replace drive belts and chains
• Adjust belt tension and chain slack
• Identify and replace worn couplings
• Understand alignment principles for shafts and pulleys
• Perform minor electrical repairs: fuses, switches, and connectors

Topics:
• Belt drives: types (V-belts, timing belts), tensioning, alignment, replacement
• Chain drives: types (roller, leaf), lubrication, tension adjustment, replacement
• Couplings: rigid, flexible, and their applications; inspection and replacement
• Shaft alignment basics: straight edge, feeler gauge, laser alignment intro
• Minor electrical repairs: replacing fuses, switches, terminals, and connectors
• Troubleshooting common drive system issues: noise, vibration, slippage

Day 6: Integration, Troubleshooting, and Best Practices

Objectives:
• Apply integrated maintenance approach: lubrication, inspection, and minor repairs
• Troubleshoot common machine faults using systematic methods
• Develop a personal maintenance checklist for production machines
• Understand the importance of continuous improvement in maintenance
• Demonstrate competency in all practical skills covered during the week

• Integrated maintenance planning: combining lubrication, inspection, and repairs
• Troubleshooting methodology: identify symptoms, root cause analysis, corrective actions
• Case studies: common production machine failures and solutions
• Best practices: cleanliness, documentation, teamwork, and communication

Overview

Hands-on practical sessions are integral to this course, allowing learners to apply lubrication, inspection, and minor repair techniques on actual production machines or simulators. Supervised practice ensures competence in safe and effective maintenance procedures.

Practical Activities
  • Lubrication Application — Learners practice manual and automatic lubrication on machine components, selecting correct lubricants and quantities. (6h)
  • Machine Inspection and Condition Monitoring — Learners perform visual inspections and use basic condition monitoring tools to assess machine health. (6h)
  • Minor Repairs: Seals, Bearings, and Fasteners — Learners replace seals, bearings, and fasteners on mock-up assemblies, following correct procedures. (6h)
  • Minor Repairs: Belts, Chains, and Couplings — Learners inspect, tension, and replace belts, chains, and couplings on drive systems. (6h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
