Day 1: Introduction to Surface Grinding and Safety

Objectives:
• Understand the fundamentals of surface grinding and its applications.
• Identify key components of a surface grinding machine.
• Apply safety precautions and personal protective equipment (PPE) requirements.
• Interpret basic machine specifications and workholding devices.

• Overview of surface grinding in manufacturing.
• Types of surface grinding machines (horizontal spindle, vertical spindle).
• Machine components: table, spindle, wheel head, coolant system.
• Safety protocols: guarding, emergency stop, electrical safety.
• Personal protective equipment (PPE) for grinding operations.
• Workholding methods: magnetic chucks, vises, fixtures.
• Introduction to grinding wheels: types, grades, and structures.

Day 2: Grinding Wheel Selection, Mounting, and Dressing

Objectives:
• Select appropriate grinding wheels for different materials.
• Safely mount and balance grinding wheels.
• Dress and true grinding wheels to maintain cutting efficiency.
• Understand wheel specifications (grit, hardness, bond).

Topics:
• Grinding wheel marking system (ANSI/ISO).
• Wheel selection based on workpiece material and finish requirements.
• Wheel mounting procedures: flanges, blotters, and balancing.
• Wheel dressing tools: single-point diamond, rotary dressers.
• Dressing techniques to achieve desired surface finish.
• Safety checks before wheel operation.
• Coolant types and application methods.

Day 3: Machine Setup, Workholding, and Basic Operations

Objectives:
• Set up the surface grinding machine for a typical job.
• Align and secure workpieces using magnetic chucks and fixtures.
• Perform basic grinding passes: roughing and finishing.
• Measure workpiece dimensions using precision instruments.

• Machine setup: cleaning, checking coolant levels, wheel inspection.
• Workpiece alignment: using dial indicators and squaring blocks.
• Magnetic chuck operation: demagnetizing and clamping.
• Setting grinding parameters: depth of cut, feed rate, table speed.

Day 4: Advanced Techniques, Monitoring, and Troubleshooting

• Apply advanced grinding techniques for complex shapes and tight tolerances.
• Monitor grinding process parameters for quality control.
• Identify and troubleshoot common grinding defects.
• Optimize cycle time and wheel life.

• Grinding techniques: plunge grinding, traverse grinding, creep feed.
• Monitoring spindle load, vibration, and temperature.
• Surface finish measurement and interpretation (Ra, Rz).
• Common defects: burn, chatter, scratches, taper.
• Troubleshooting defects: adjusting parameters, wheel selection.
• Wheel wear monitoring and replacement criteria.
• Coolant filtration and maintenance.
• Process optimization for productivity and quality.

Day 5: Quality Assurance, Maintenance, and Practical Integration

Objectives:
• Conduct final inspection and quality checks on ground surfaces.
• Perform routine maintenance and basic repairs on grinding machines.
• Interpret engineering drawings and specifications.
• Demonstrate competence in surface grinding operations.

• Final inspection: dimensional accuracy, parallelism, flatness.
• Quality documentation and reporting.
• Routine maintenance: cleaning, lubrication, belt tension.
• Troubleshooting mechanical and electrical issues.
• Interpreting engineering drawings and tolerances.

Overview

Hands-on practical sessions are essential for learners to develop safe and competent surface grinding skills. These sessions allow learners to apply theoretical knowledge in setting up machines, selecting and dressing wheels, and producing precision-ground components under supervision.

Practical Activities
  • Practical 1: Machine Familiarisation and Safety Drill — Learners identify machine components, perform pre-start checks, and demonstrate correct use of PPE and emergency procedures. (4h)
  • Practical 2: Wheel Mounting, Dressing, and Balancing — Learners select, mount, balance, and dress a grinding wheel, then verify wheel condition for safe operation. (4h)
  • Practical 3: Basic Surface Grinding Operations — Learners set up a workpiece, perform roughing and finishing passes, and measure surface finish and dimensions. (6h)
  • Practical 4: Advanced Grinding and Troubleshooting — Learners grind a component to tight tolerances, monitor process parameters, and troubleshoot defects like burn or chatter. (4h)
  • Practical 5: Final Inspection and Maintenance — Learners inspect finished workpiece, perform routine maintenance on the machine, and complete quality documentation. (2h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.
