Day 1: Introduction to Aluminium and Assembly Fundamentals

Objectives:

• Identify common aluminium alloys used in assembly.
• Explain the importance of safety in aluminium assembly.
• Describe basic assembly concepts and terminology.

• Overview of aluminium: properties, benefits, and applications.
• Common aluminium alloys and their uses.
• Safety protocols: PPE, handling, and hazard awareness.
• Introduction to assembly techniques: mechanical fastening, bonding, welding.
• Workshop tour and tool identification.

Day 2: Hand Tools and Power Tools for Aluminium Assembly

Objectives:
• Identify and select appropriate hand tools for aluminium assembly.
• Demonstrate safe operation of power tools.
• Explain tool maintenance and care.
• Perform basic cutting and drilling operations on aluminium.

Topics:
• Hand tools: hammers, files, clamps, wrenches, screwdrivers.
• Power tools: drills, grinders, rivet guns, impact drivers.
• Tool safety and maintenance procedures.
• Practical: cutting aluminium sheet and drilling holes.

Day 3: Mechanical Fastening – Rivets and Bolts

Objectives:
• Differentiate between types of rivets and bolts.
• Explain the principles of joint design.
• Demonstrate correct riveting techniques.
• Apply torque specifications for bolted joints.

• Types of rivets: solid, blind, structural.
• Bolts, nuts, washers, and thread locking.
• Joint design: edge distance, pitch, and hole preparation.
• Practical: installing rivets and bolted connections.

Day 4: Bonding and Adhesive Techniques

Objectives:
• Understand adhesive selection for aluminium.
• Prepare surfaces for bonding.
• Apply adhesives correctly.
• Evaluate bond strength and quality.

• Types of adhesives: epoxy, acrylic, polyurethane.
• Surface preparation: cleaning, abrading, priming.
• Application methods: dispensing, clamping, curing.
• Quality checks: peel test, shear test.
• Practical: bonding aluminium samples.

Day 5: Welding Aluminium – Basics

Objectives:
• Identify welding processes suitable for aluminium.
• Explain the principles of TIG welding.
• Set up welding equipment correctly.
• Perform basic TIG weld beads on aluminium.

• Overview of aluminium welding: challenges and solutions.
• TIG welding: equipment, settings, and technique.
• Safety in welding: ventilation, protective gear.
• Practical: setting up TIG welder and running beads.

Day 6: Welding Aluminium – Joints and Techniques

Objectives:
• Demonstrate different weld joint configurations.
• Control heat input to prevent distortion.
• Perform butt, lap, and T-joints.
• Inspect welds for defects.

Topics:
• Joint types: butt, lap, T, corner.
• Heat control: travel speed, amperage, interpass temperature.
• Common defects: porosity, cracking, distortion.
• Practical: welding various joint configurations.

Day 7: Assembly of Aluminium Components – Integration

Objectives:
• Plan an assembly sequence for a complex product.
• Combine fastening, bonding, and welding techniques.
• Use jigs and fixtures for alignment.
• Apply quality assurance checks throughout assembly.

Topics:
• Assembly planning: sequence, tooling, and workflow.
• Using jigs and fixtures for precision.
• Combining techniques: riveting + bonding, weld + bolt.
• In-process inspection: dimensional checks, fit-up.
• Practical: assembling a multi-component aluminium structure.

Day 8: Quality Control and Inspection of Aluminium Assemblies

Objectives:
• Understand quality standards for aluminium assemblies.
• Perform non-destructive testing (NDT) methods.
• Document inspection results.
• Identify and rectify common assembly defects.

Topics:
• Quality standards: ISO, ASTM, customer specs.
• NDT methods: visual, dye penetrant, ultrasonic.
• Defect analysis: causes and corrective actions.
• Documentation: inspection reports, traceability.
• Practical: inspecting assembled components and recording findings.

Day 9: Final Assembly Project and Assessment

Objectives:
• Independently assemble a complete aluminium product.
• Apply all learned techniques correctly.
• Complete quality inspection and report.
• Demonstrate competency in assembly skills.

• Project briefing: specifications, drawings, and timeline.
• Independent assembly using chosen techniques.
• Final inspection and testing.
• Review of key concepts and feedback.

Practicals

28 hours of practicals To be conducted online or on-campus or in-house
Overview

Hands-on practical sessions are integral to this course, allowing learners to apply theoretical knowledge in a workshop setting. Over 28 hours, learners will practice cutting, drilling, riveting, bonding, welding, and assembling aluminium components, culminating in a final project that demonstrates comprehensive assembly skills.

Practical Activities
  • Practical 1: Cutting and Drilling Aluminium — Learners use hand and power tools to cut aluminium sheet and drill holes to specified dimensions. (4h)
  • Practical 2: Riveting and Bolted Connections — Learners install various rivets and bolted joints on aluminium components, following joint design specifications. (6h)
  • Practical 3: Adhesive Bonding of Aluminium — Learners prepare surfaces, mix and apply adhesive, and clamp samples for curing. (4h)
  • Practical 4: TIG Welding of Aluminium Joints — Learners set up TIG welder and perform butt, lap, and T-joints on aluminium plates. (8h)
  • Practical 5: Final Assembly Project — Learners independently assemble a pre-designed aluminium structure using a combination of techniques, followed by inspection. (6h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
