This course equips learners with the knowledge and skills to safely shut down cigarette making machinery following standard operating procedures and safety protocols. Course Outline

Day 1: Foundational Principles of Cigarette Maker Shutdown

Objectives:
• Understand the regulatory framework and unit standard requirements for safe shutdown procedures.
• Identify the main components of a cigarette maker and their functions during shutdown.
• Describe the sequence of steps in a standard shutdown procedure.
• Recognise common hazards associated with shutdown operations.
• Explain the importance of lockout/tagout (LOTO) and energy isolation.

Topics:
• Overview of SAQA Unit Standard 117749 and relevant OHS legislation.
• Key components of a cigarette maker: hopper, rod former, wrapper, cutter, and conveyor.
• Step-by-step shutdown sequence: stopping material feed, clearing product, power down.
• Hazard identification: mechanical, electrical, thermal, and ergonomic risks.
• Lockout/tagout principles: isolating energy sources, verifying zero energy state.
• Personal protective equipment (PPE) requirements for shutdown tasks.

Day 2: Advanced Safety Protocols and Emergency Procedures

Objectives:
• Apply advanced safety protocols including confined space entry and hot work permits.
• Execute emergency shutdown procedures for fire, electrical fault, or mechanical jam.
• Perform risk assessments using job safety analysis (JSA) techniques.
• Demonstrate proper use of safety interlocks and emergency stop systems.
• Understand the role of permits to work in controlling shutdown risks.

Topics:
• Confined space entry procedures: atmospheric testing, ventilation, standby personnel.
• Hot work permits: welding, grinding, and use of open flames near the machine.
• Emergency shutdown drills: fire suppression, emergency stops, evacuation.
• Job safety analysis (JSA): identifying hazards, implementing controls.
• Safety interlock systems: door switches, light curtains, pressure sensors.
• Permit to work systems: issuing, authorising, and closing permits.

Day 3: Practical Integration and Competency Assessment

Objectives:
• Perform a complete shutdown of a cigarette maker under supervision.
• Complete all required documentation: shutdown checklist, LOTO log, permit forms.
• Respond to simulated emergency scenarios during shutdown.
• Demonstrate proper handover procedures between shifts.
• Pass a practical assessment covering all unit standard outcomes.

Topics:
• Hands-on shutdown simulation: following standard operating procedures.
• Documentation: shutdown checklist, lockout/tagout log, permit to work forms.
• Simulated emergencies: fire, jam, power failure – correct response.
• Shift handover: communicating shutdown status, pending issues, safety notes.
• Practical assessment: observed demonstration of shutdown and safety protocols.
• Feedback session and certification preparation.

This course is made up of exercises and case studies delivered alongside the theory — no separate practical sessions are required to complete it.

Summatives

Each delegate is assessed continuously throughout the course and a final summative test at the end.

Daily Exercises — 30%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 30% to the final total.

Final Test — 70%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 70% to the overall mark.

Certificate

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Daily Average 30% + Final Test 70%).
