Day 1: Introduction to Filter Rod Manufacturing and Quality Control

Objectives:

• Outline the role of a quality control technician

• Roles and responsibilities of quality control personnel

Day 2: Raw Materials and Incoming Quality Control

Objectives:
• Identify raw materials used in filter rod production
• Understand specifications for raw materials
• Perform incoming material inspections
• Document and report non-conformances
• Apply sampling procedures for raw materials

• Types of raw materials: tow, plasticizers, adhesives, wrapping materials
• Material specifications and acceptance criteria
• Sampling plans and techniques (e.g., AQL)
• Inspection methods: visual, dimensional, and physical tests
• Handling and storage of raw materials
• Non-conformance reporting and supplier communication
• Practical demonstration of incoming inspection

Day 3: In-Process Quality Control

• Monitor critical control points during production
• Conduct in-process inspections and tests
• Interpret process control charts
• Identify and respond to process deviations
• Maintain in-process quality records

• In-process inspection techniques: weight, length, circumference, hardness

Day 4: Finished Product Testing and Analysis

• Perform finished product tests according to standards
• Analyze test results for compliance
• Use testing equipment correctly
• Understand test methods: pressure drop, firmness, ventilation
• Record and report test outcomes

• Finished product specifications and tolerances
• Test methods: pressure drop, firmness, ventilation, length, circumference
• Operation and calibration of testing equipment
• Data analysis: pass/fail criteria and statistical analysis
• Non-conformance handling and corrective actions
• Practical session: conducting finished product tests

Day 5: Quality Assurance Systems and Documentation

Objectives:
• Understand quality management systems (QMS) principles
• Develop and maintain quality documentation
• Implement corrective and preventive actions (CAPA)
• Conduct internal audits
• Apply continuous improvement techniques

• Quality management systems: ISO 9001 and industry-specific requirements
• Documentation: SOPs, work instructions, forms, and records
• CAPA process: identification, root cause analysis, action plans
• Internal auditing: planning, execution, and reporting
• Continuous improvement tools: PDCA, 5 Whys
• Practical exercise: auditing a quality process

Day 6: Regulatory Compliance and Industry Standards

• Identify relevant South African and international regulations
• Understand regulatory requirements for filter rod manufacturing
• Apply compliance procedures in quality control
• Prepare for regulatory inspections
• Ensure product safety and consumer protection

• South African regulations: Tobacco Products Control Act, SANS standards
• International standards: ISO, WHO FCTC

Day 7: Integration, Review, and Assessment

• Integrate all quality control procedures into a cohesive plan

• Develop a personal action plan for quality improvement
• Prepare for certification

• Integration of QC procedures: from raw material to finished product

Overview

The practicals provide hands-on experience with quality control procedures in filter rod manufacturing. Learners will apply inspection, testing, and documentation skills in a simulated production environment, reinforcing theoretical knowledge and building competency.

Practical Activities
  • Practical 1: Raw Material Inspection — Learners inspect incoming raw materials (tow, plasticizer) using sampling plans and measurement tools, and document non-conformances. (6h)
  • Practical 2: In-Process Monitoring and SPC — Learners monitor production parameters (weight, length) at control points, plot control charts, and respond to process deviations. (6h)
  • Practical 3: Finished Product Testing — Learners perform finished product tests (pressure drop, firmness, ventilation) using standard equipment and analyze results for compliance. (6h)
  • Practical 4: Quality Documentation and CAPA — Learners create quality documentation (SOPs, work instructions) and simulate a CAPA process for a non-conformance scenario. (6h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
