Target Audience

This course is intended for winding machine operators, maintenance technicians, and engineering personnel responsible for the operation, maintenance, and fault-finding of winders in mining and industrial environments.

Course Outline

Day 1: Introduction to Winder Systems and Safety

Objectives:
• Understand the purpose and types of winders in mining.
• Identify key electrical and mechanical components.
• Apply safety procedures related to winder operation and maintenance.
• Explain the role of a winder in the hoisting system.

Topics:
• Overview of mine winders: drum, friction, and Blair multi-rope.
• Main components: drum, ropes, headgear, sheaves, and conveyances.
• Electrical components: motors, drives, and control systems.
• Mechanical components: brakes, clutches, and gearboxes.
• Safety regulations and lockout/tagout procedures.
• Personal protective equipment (PPE) requirements.

Day 2: Electrical Components and Control Systems

Objectives:
• Describe the function of AC and DC motors in winders.
• Explain variable frequency drives (VFDs) and their role.
• Identify control system components: PLCs, sensors, and HMIs.
• Interpret basic electrical schematics for winder circuits.

Topics:
• AC vs DC motors: characteristics and applications.
• Motor starters and speed control methods.
• Variable frequency drives (VFDs) – principles and components.
• Programmable logic controllers (PLCs) in winder control.
• Sensors: speed, position, and load cells.
• Human-machine interface (HMI) displays.
• Electrical safety: earthing, overcurrent protection, and interlocks.

Day 3: Mechanical Components and Braking Systems

Objectives:
• Identify mechanical components: drums, ropes, and sheaves.
• Explain the operation of braking systems: disc and drum brakes.
• Describe lubrication systems and maintenance requirements.
• Perform basic inspection of mechanical parts.

Topics:
• Drum types: cylindrical, conical, and bi-cylindrical.
• Wire ropes: construction, lay, and attachment methods.
• Head sheaves and deflection sheaves.
• Braking systems: disc brakes, drum brakes, and emergency brakes.
• Brake control: hydraulic and pneumatic systems.
• Lubrication: grease and oil systems for bearings and gears.
• Mechanical inspections: wear measurement and alignment checks.

Day 4: Winder Operation and Monitoring Systems

Objectives:
• Explain normal and emergency operating procedures.
• Understand monitoring systems: speed, depth, and load indicators.
• Describe interlock systems and their importance.
• Identify common operational faults and troubleshooting steps.

Topics:
• Operating modes: manual, semi-automatic, and automatic.
• Speed control and depth indication.
• Load monitoring: over/under load detection.
• Interlock systems: overspeed, overwind, and slack rope.
• Alarm systems and annunciators.
• Troubleshooting: electrical and mechanical fault finding.
• Logbook entries and shift reports.

Day 5: Maintenance and Inspection Procedures

Objectives:
• Perform routine maintenance tasks on electrical and mechanical components.
• Conduct rope inspections and record findings.
• Explain bearing and gearbox maintenance procedures.
• Apply condition monitoring techniques.

Topics:
• Preventive maintenance schedules.
• Electrical maintenance: motor brushes, contactors, and wiring.
• Mechanical maintenance: brake adjustment, rope lubrication.
• Rope inspection: diameter measurement, broken wires, and corrosion.
• Bearing inspection and replacement criteria.
• Gearbox oil analysis and change procedures.
• Condition monitoring: vibration analysis and thermography.

Day 6: Integration, Troubleshooting, and Assessment

Objectives:
• Integrate knowledge of electrical and mechanical systems.
• Diagnose complex faults using systematic approach.
• Apply safety procedures during fault rectification.
• Complete a practical assessment on winder component identification and inspection.

Topics:
• Case studies of winder faults and solutions.
• Electrical troubleshooting: control circuit faults.
• Mechanical troubleshooting: brake dragging, rope slip.
• System integration: how electrical and mechanical systems interact.
• Final assessment: written test and practical demonstration.
• Review of key concepts and Q&A session.

Practicals

16 hours of practicals To be conducted online or on-campus or in-house
Overview

The practicals provide hands-on experience with winder components, allowing learners to identify parts, perform inspections, and apply safety procedures. Learners will work with electrical panels, mechanical assemblies, and simulation equipment under supervision.

Practical Activities
  • Component Identification and Safety — Learners identify electrical and mechanical components on a winder simulator or actual winder, and practice lockout/tagout procedures. (4h)
  • Electrical Measurements and Control — Learners measure voltage, current, and resistance on motor circuits, and operate a PLC-based HMI to control a simulated winder. (4h)
  • Mechanical Inspection and Brake Adjustment — Learners inspect wire rope for defects, measure wear, and adjust brake clearance on a disc brake assembly. (4h)
  • Fault Finding and Troubleshooting — Learners diagnose and rectify simulated faults in electrical and mechanical systems, such as a faulty limit switch or brake drag. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
