Course Outline

Day 1: Introduction to Crushing Operations and Safety

Objectives:
• Understand the role of crushing in metallurgical plant operations
• Identify key safety hazards and legal requirements in crushing areas
• Describe the basic principles of material reduction
• Recognise different types of crushers and their applications

Topics:
• Overview of metallurgical plant processes and the crushing circuit
• Health, safety, and environmental regulations (MHSA, OHS Act)
• Hazard identification: dust, noise, moving parts, falling material
• Personal protective equipment (PPE) requirements
• Principles of comminution: impact, compression, attrition, shear
• Types of crushers: jaw, cone, gyratory, impact, roll
• Basic material properties affecting crushing (hardness, moisture, abrasiveness)

Day 2: Crusher Components and Operation

Objectives:
• Identify major components of different crusher types
• Explain the operating principles of jaw and cone crushers
• Describe feed arrangements and discharge systems
• Perform pre-start checks and basic start-up procedures

Topics:
• Detailed anatomy of a jaw crusher: fixed jaw, swing jaw, toggle plates, flywheel
• Detailed anatomy of a cone crusher: mantle, concave, eccentric assembly, tramp iron relief
• Operating principles: closed side setting (CSS), open side setting (OSS), crushing stroke
• Feed chutes, grizzly feeders, and vibrating feeders
• Discharge conveyors and transfer points
• Pre-start inspection checklist
• Start-up sequence and safe shutdown procedures

Day 3: Crusher Settings and Performance Optimisation

Objectives:
• Adjust crusher settings to achieve desired product size
• Monitor crusher performance using key metrics
• Troubleshoot common operational issues
• Understand the impact of feed characteristics on crusher throughput

Topics:
• Setting the closed side setting (CSS) on jaw and cone crushers
• Measuring and adjusting the open side setting (OSS)
• Key performance indicators: throughput, power draw, product size distribution
• Effect of feed size, moisture, and clay content
• Common problems: bridging, plugging, tramp metal, liner wear
• Basic troubleshooting techniques
• Introduction to crusher automation and control systems

Day 4: Maintenance and Wear Management

Objectives:
• Identify wear patterns on crusher liners and predict replacement intervals
• Perform routine maintenance tasks safely
• Describe lubrication systems and their importance
• Understand the role of condition monitoring in maintenance planning

Topics:
• Types of wear: abrasive, impact, fatigue, corrosive
• Liner materials: manganese steel, chrome-moly, ceramic composites
• Wear measurement techniques: templates, ultrasonic thickness gauging
• Daily, weekly, and monthly maintenance schedules
• Lubrication: grease, oil, automatic lubrication systems
• Condition monitoring: vibration analysis, temperature checks, oil analysis
• Safe maintenance practices: lock-out/tag-out (LOTO), confined space entry

Day 5: Crushing Circuit Integration and Process Control

Objectives:
• Describe the flow of material through a typical crushing circuit
• Coordinate with upstream and downstream processes
• Adjust circuit parameters to achieve production targets
• Respond to process disturbances effectively

Topics:
• Crushing circuit layouts: open circuit vs. closed circuit
• Role of screens: scalping, sizing, dewatering
• Conveyor systems: belt speed, capacity, chute design
• Stockpile management: live capacity, reclaim systems
• Process control: setpoints, alarms, interlocks
• Communication with dispatch, metallurgists, and maintenance
• Emergency response procedures: power failure, fires, spills

Day 6: Advanced Topics, Practical Assessment, and Course Review

Objectives:
• Apply all knowledge in a simulated operational scenario
• Analyse a case study of a crushing plant incident
• Complete a practical assessment on crusher operation and maintenance
• Review key concepts and prepare for unit standard assessment

• Advanced topics: high-pressure grinding rolls (HPGR), vertical shaft impactors (VSI)
• Case study: root cause analysis of a crushing plant failure
• Best practices for continuous improvement

Overview

Practical sessions are integral to this course, allowing learners to apply theoretical knowledge in a controlled environment. Learners will operate crushers, adjust settings, perform maintenance tasks, and simulate troubleshooting scenarios under supervision. These hands-on activities ensure competence in safe and efficient crushing operations.

Practical Activities
  • Crusher Pre-Start and Start-Up Procedures — Learners perform a pre-start inspection on a jaw crusher and a cone crusher, then execute the correct start-up sequence, including communication with the control room. (3h)
  • Adjusting Crusher Settings and Monitoring Performance — Learners adjust the closed side setting (CSS) on a cone crusher and monitor changes in power draw and product size. They record data and interpret trends. (4h)
  • Routine Maintenance and Lubrication — Learners perform routine maintenance tasks including greasing bearings, checking oil levels, inspecting liners, and replacing a worn liner segment under supervision. (4h)
  • Troubleshooting and Emergency Response Simulation — In a simulated environment, learners respond to common issues such as a crusher jam, tramp metal event, and power failure. They demonstrate correct shutdown procedures and isolation. (3h)
  • Integrated Crushing Circuit Operation — Learners operate a small-scale crushing circuit, coordinating feeder, crusher, and conveyor settings to achieve a target product size and throughput. (2h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
