Course Outline

Day 1: Fundamentals of Slag Bath Creation

Objectives:
• Explain the purpose and principles of slag bath creation in vertical converters.
• Identify key equipment and instrumentation involved in the process.
• Describe the chemical reactions and thermodynamics of slag formation.
• Outline safety protocols and hazard controls for slag bath operations.

• Introduction to vertical converters and their role in pyrometallurgy.
• Slag chemistry: oxides, fluxes, and slag properties.
• Equipment overview: converter vessel, tuyeres, lance, and cooling systems.
• Thermodynamics of slag-metal reactions and temperature control.
• Raw materials: scrap, fluxes, and additives.
• Safety: PPE, gas hazards, molten metal handling, emergency procedures.
• Environmental considerations: dust, fume, and slag disposal.

Day 2: Slag Bath Creation Process and Control

Objectives:
• Sequence the steps for initiating and maintaining a slag bath.
• Monitor and adjust process parameters (temperature, composition, bath depth).
• Troubleshoot common issues such as foaming, slopping, and accretion.
• Apply quality control measures to achieve desired slag chemistry.

• Step-by-step slag bath creation: charging, melting, flux addition.
• Process control parameters: temperature, oxygen flow, lance position.
• Slag foaming causes and mitigation strategies.
• Sampling and analysis of slag and metal.
• Quality control: slag basicity, viscosity, and metal recovery.
• Preventive maintenance of tuyeres and refractory.
• Record keeping and shift handover procedures.

Day 3: Practical Integration and Assessment

Objectives:
• Demonstrate safe start-up and operation of a vertical converter slag bath.
• Perform process adjustments based on real-time data.
• Conduct slag sampling and interpret analytical results.
• Respond to process upsets and emergencies effectively.

Topics:
• Simulated start-up sequence on training rig or virtual simulator.
• Real-time data acquisition and parameter adjustment exercises.
• Slag sampling techniques and on-site analysis.
• Emergency scenarios: power failure, lance blockage, slag overflow.
• Assessment: written test and practical demonstration.
• Review of key learnings and Q&A.

Overview

Hands-on practical sessions are essential for learners to safely operate the converter, adjust process parameters, and perform slag sampling. These sessions build competence in start-up, monitoring, troubleshooting, and emergency response.

Practical Activities
  • Converter Start-Up and Slag Bath Initiation — Learners work in groups on a simulator or training rig to perform the start-up sequence, including charging, melting, and flux addition to create the initial slag bath. (4h)
  • Process Monitoring and Parameter Adjustment — Learners monitor live process data and make adjustments to maintain optimal slag bath conditions, including responding to simulated alarms. (4h)
  • Slag Sampling and Analysis — Learners collect slag samples using proper tools and procedures, then perform basic on-site analysis (e.g., basicity, viscosity) and record results. (2h)
  • Emergency Response and Shutdown — Learners practice responding to simulated emergencies such as power loss, lance blockage, and slag overflow, including safe shutdown procedures. (2h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
