This course equips learners with the skills to perform routine first line maintenance on equipment used in metals production, ensuring operational efficiency and safety. Target Audience

This course is designed for operators, artisans, and maintenance personnel working in metals production environments who are responsible for basic equipment upkeep.

Prerequisites

None — open enrollment. However, learners should be employed in a metals production environment or have access to such a workplace.

Course Outline

Day 1: Introduction to Metals Production Equipment and Maintenance Principles

Objectives:
• Understand the role of first line maintenance in metals production.
• Identify common types of metals production equipment.
• Explain basic maintenance principles and safety protocols.

• Overview of metals production processes
• Types of equipment: furnaces, conveyors, crushers, mills
• Introduction to maintenance strategies (reactive, preventive, predictive)
• Safety regulations and PPE requirements
• Documentation and reporting basics

Day 2: Mechanical Systems and Components

Objectives:
• Describe mechanical components in production equipment.
• Perform visual inspections of mechanical systems.
• Identify common wear and failure modes.

Topics:
• Bearings, gears, belts, chains, and couplings
• Lubrication systems and procedures
• Inspection techniques for mechanical wear
• Fasteners and torque specifications
• Hand and power tools for mechanical maintenance

Day 3: Electrical Systems and Instrumentation

Objectives:
• Identify basic electrical components in production equipment.
• Understand the function of sensors and actuators.
• Perform safe electrical inspections and measurements.

Topics:
• Electrical safety and lockout/tagout (LOTO)
• Motors, starters, and variable frequency drives
• Sensors: temperature, pressure, level, flow
• Reading electrical schematics
• Multimeter usage for voltage, current, resistance

Day 4: Hydraulic and Pneumatic Systems

Objectives:
• Explain the principles of hydraulic and pneumatic systems.
• Identify components such as pumps, valves, and cylinders.
• Perform basic troubleshooting of fluid power systems.

• Hydraulic fluid properties and contamination control
• Pumps, valves, actuators, and accumulators
• Pneumatic compressors, filters, regulators, and lubricators
• Reading hydraulic and pneumatic diagrams
• Leak detection and seal replacement

Day 5: Predictive Maintenance Techniques

Objectives:
• Understand predictive maintenance technologies.
• Use vibration analysis and thermography for condition monitoring.
• Interpret basic data to predict equipment failure.

• Vibration analysis fundamentals
• Infrared thermography for overheating detection
• Oil analysis and wear particle analysis
• Ultrasonic testing for leaks and bearing faults
• Implementing a predictive maintenance program

Day 6: Troubleshooting and Repair Procedures

Objectives:
• Apply systematic troubleshooting methods.
• Perform common repair tasks on production equipment.
• Document maintenance activities accurately.

Topics:
• Troubleshooting methodology (5 Whys, fishbone diagram)
• Repair of conveyors, pumps, and motors
• Alignment and balancing procedures
• Welding and cutting basics for maintenance
• Maintenance work orders and history logs

Day 7: Integration, Assessment, and Continuous Improvement

Objectives:
• Demonstrate competence in first line maintenance tasks.
• Develop a maintenance plan for a typical production line.
• Understand continuous improvement principles.

Topics:
• Practical assessment of maintenance skills
• Developing a preventive maintenance schedule
• Root cause analysis and corrective actions
• Key performance indicators (KPIs) for maintenance
• Course review and final assessment

Practicals

24 hours of practicals To be conducted online or on-campus or in-house
Overview

Hands-on practical sessions are integral to this course, allowing learners to apply theoretical knowledge to real equipment. Learners will perform inspections, measurements, and basic repairs under supervision, building confidence and competence in first line maintenance tasks.

Practical Activities
  • Mechanical Component Inspection and Lubrication — Learners inspect bearings, gears, and chains on a conveyor system, perform lubrication, and document findings. (6h)
  • Electrical Measurements and Motor Testing — Learners measure voltage, current, and resistance on a motor circuit, and perform insulation resistance testing. (6h)
  • Hydraulic System Troubleshooting — Learners diagnose and repair a simulated hydraulic system fault, such as a leaking cylinder or stuck valve. (6h)
  • Predictive Maintenance Data Collection — Learners use vibration analyzer and thermal camera to collect data from a pump and motor, then interpret results. (6h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
