This course equips learners with the knowledge and skills to safely set up, operate, and monitor a milling machine to produce components to specified tolerances. It covers machine controls, cutting parameters, workpiece holding, and quality inspection, enabling learners to perform milling operations in a manufacturing environment.

Learning Outcomes

  • Apply safety rules and procedures when operating a milling machine.
  • Set up the milling machine by selecting appropriate cutting tools, workholding devices, and machining parameters.
  • Operate the milling machine to perform basic milling operations such as face milling, slotting, and drilling.
  • Monitor the milling process by checking workpiece dimensions, surface finish, and tool condition.
  • Perform in-process quality checks using measuring instruments and adjust machine settings as required.
  • Demonstrate correct shutdown, cleaning, and maintenance procedures for the milling machine.

Course Outline

Day 1: Introduction to Milling Machines and Safety

Objectives:
• Identify different types of milling machines and their applications
• Understand safety protocols and PPE requirements
• Explain the basic components and controls of a vertical milling machine
• Describe the principles of milling operations

• Types of milling machines: vertical, horizontal, universal
• Safety regulations and lockout/tagout procedures
• Machine components: column, knee, table, spindle, arbor
• Cutting tool materials and geometries
• Workholding devices: vises, clamps, fixtures
• Introduction to cutting parameters: speed, feed, depth of cut
• Coolants and lubricants
• Housekeeping and workshop etiquette

Day 2: Milling Machine Setup and Workholding

Objectives:
• Safely set up a milling machine for operation
• Select and install appropriate cutting tools
• Mount and align workpieces using vises and clamps
• Demonstrate proper use of measuring instruments

Topics:
• Machine startup and shutdown procedures
• Installing and aligning milling cutters (end mills, face mills)
• Workholding methods: vise alignment, clamping techniques
• Using dial indicators and edge finders
• Setting spindle speed and feed rate
• Tramming the head of a vertical mill
• Measuring tools: vernier calipers, micrometers, gauges
• Workpiece layout and marking

Day 3: Basic Milling Operations – Facing and Squaring

Objectives:
• Perform facing operations to produce flat surfaces
• Square a workpiece to required tolerances
• Interpret basic engineering drawings
• Apply correct cutting parameters for facing

Topics:
• Face milling techniques with insert cutters
• Squaring a block: sequence of cuts
• Reading and interpreting orthographic projections
• Calculating spindle speed and feed rate formulas
• Depth of cut and stepover considerations
• Surface finish requirements
• Inspection using surface plates and squares
• Troubleshooting common issues: chatter, burn marks

Day 4: Edge Finishing and Slot Milling

Objectives:
• Mill edges to precise dimensions
• Cut slots and keyways accurately
• Use end mills for peripheral milling
• Maintain tolerances within ±0.1 mm

• Peripheral milling with end mills
• Slot milling: width and depth control
• Keyway cutting methods
• Use of parallels and shims
• Climb vs conventional milling
• Deburring techniques
• In-process measurement using gauges
• Adjusting for tool deflection

Day 5: Drilling, Boring, and Reaming Operations

Objectives:
• Drill holes accurately using the milling machine
• Perform boring operations to enlarge holes
• Ream holes to achieve precise diameters
• Apply appropriate speeds and feeds for drilling

• Center drilling and pilot holes
• Twist drill geometry and selection
• Peck drilling for deep holes
• Boring head setup and operation
• Boring to size: incremental cuts
• Reaming: allowances and alignment
• Hole location tolerancing
• Coolant application for drilling

Day 6: Thread Milling and Tapping

Objectives:
• Cut internal and external threads using taps and dies
• Perform thread milling with single-point cutters
• Identify thread specifications from drawings
• Ensure thread quality and fit

• Tap selection: hand taps, spiral point, spiral flute
• Tapping procedures: speed, depth, lubrication
• Thread milling with a thread mill cutter
• Thread gauges: go/no-go inspection
• Thread repair methods
• Metric vs imperial thread standards
• Common tapping problems: breakage, oversize
• Safety in tapping operations

Day 7: Angular Milling and Contouring

Objectives:
• Mill angled surfaces using tilting head or vise
• Perform contour milling with manual techniques
• Use rotary tables for circular interpolation
• Calculate angular dimensions

• Angle milling using universal vise
• Tilting the milling head for compound angles
• Contour milling with manual feed
• Rotary table setup and operation
• Dividing head for indexing
• Cutting arcs and radii
• Inspection of angles using protractors
• Applications: dovetails, vee-blocks

Day 8: Advanced Operations and Quality Control

Objectives:
• Mill complex shapes using combined operations
• Perform quality checks using CMM or surface plates
• Interpret GD&T symbols on drawings
• Optimize cutting parameters for productivity

• Compound angle milling techniques
• Using digital readouts (DRO) for precision
• Geometric dimensioning and tolerancing (GD&T) basics
• Surface finish measurement (Ra)
• Statistical process control (SPC) introduction
• Tool wear monitoring and replacement
• Cutting parameter optimization
• Documentation and reporting

Day 9: Integration, Troubleshooting, and Assessment

Objectives:
• Produce a complete part from a detailed drawing
• Diagnose and correct common milling faults
• Demonstrate safe work practices throughout
• Complete a practical assessment task

• Troubleshooting: chatter, poor finish, size errors

Overview

The practical component is essential for learners to develop hands-on skills in milling machine setup, operation, and monitoring. Over the course, learners will spend approximately 50% of the time on supervised practice, progressing from basic facing to complex multi-feature projects. Practical sessions reinforce theoretical knowledge and build confidence in achieving industry-standard tolerances.

Practical Activities
  • Basic Setup and Facing — Learners set up a vertical milling machine, mount a workpiece, and perform facing and squaring operations to produce a rectangular block within ±0.1 mm tolerance. (8h)
  • Slot Milling and Drilling — Learners mill slots and keyways, then drill, bore, and ream holes to specified dimensions on a component. (8h)
  • Angular and Contour Milling — Learners machine an angled surface and a simple contour using a rotary table, then produce a dovetail slide. (8h)
  • Thread Milling and Tapping — Learners cut internal threads using taps and external threads using dies, and perform thread milling on a CNC mill (if available) or manual mill. (4h)
  • Integrated Project and Assessment — Learners produce a complex part from an engineering drawing, incorporating facing, slotting, drilling, tapping, and angular features. Final inspection and assessment. (8h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
