This course equips learners with the skills to maintain and repair production tooling in a manufacturing environment. Participants will learn to inspect, diagnose, and restore tooling to operational standards, ensuring minimal downtime and sustained production quality. The training aligns with the SAQA unit standard 258722 and focuses on practical, hands-on competencies.

Target Audience

This course is intended for maintenance technicians, toolmakers, and production supervisors who are responsible for the upkeep and repair of production tooling in manufacturing or engineering environments.

Prerequisites

None — open enrollment. However, learners should have basic mechanical aptitude.

Course Outline

Day 1: Introduction to Production Tooling and Maintenance Principles

Objectives:
• Define production tooling and its role in manufacturing.
• Explain the importance of maintenance and repair.
• Identify different types of tooling maintenance.
• Understand safety protocols in tooling maintenance.

• Overview of production tooling: dies, jigs, fixtures, moulds.
• Types of maintenance: preventive, predictive, corrective.

• Introduction to maintenance documentation.

Day 2: Tooling Materials and Wear Mechanisms

Objectives:
• Describe common tooling materials and their properties.
• Explain wear mechanisms affecting tooling.
• Identify factors influencing tool life.
• Apply basic material selection criteria.

Topics:
• Tool steels, carbides, ceramics, and coatings.
• Wear types: abrasive, adhesive, fatigue, corrosion.
• Tool life factors: speed, feed, temperature.
• Introduction to lubrication and cooling.
• Material selection for specific applications.

Day 3: Inspection and Measurement Techniques

Objectives:
• Use measurement tools accurately.
• Perform visual and dimensional inspections.
• Record inspection data correctly.
• Interpret inspection results to determine tool condition.

• Precision measuring instruments: callipers, micrometres, gauges.
• Visual inspection methods and defect identification.
• Surface finish measurement.
• Data recording and reporting.
• Introduction to non-destructive testing (NDT).

Day 4: Disassembly and Cleaning of Tooling

Objectives:
• Safely disassemble production tooling.
• Apply appropriate cleaning methods.
• Identify components and their functions.
• Document disassembly steps.

• Disassembly procedures and sequence.
• Cleaning agents and methods: solvents, ultrasonic, abrasive.
• Component identification and labelling.
• Handling and storage of parts.
• Safety during disassembly and cleaning.

Day 5: Repair Techniques: Welding and Brazing

Objectives:
• Describe welding and brazing processes for tool repair.
• Select appropriate filler materials.
• Apply basic welding techniques.
• Inspect repaired areas for quality.

Topics:
• TIG, MIG, and stick welding overview.
• Brazing vs. welding for tooling.
• Filler material selection.
• Pre- and post-heat treatment.
• Weld inspection and defect identification.

Day 6: Grinding and Machining for Tool Restoration

Objectives:
• Explain grinding and machining processes.
• Set up grinding machines for tool restoration.
• Perform basic grinding operations.
• Measure restored dimensions accurately.

• Surface grinding, cylindrical grinding, tool and cutter grinding.
• Grinding wheel selection and dressing.
• Machining operations: milling, turning.
• Achieving dimensional accuracy.
• Safety in grinding and machining.

Day 7: Heat Treatment and Surface Coating

Objectives:
• Understand heat treatment processes for tooling.
• Apply basic heat treatment cycles.
• Describe surface coating techniques.
• Evaluate coating effectiveness.

• Annealing, hardening, tempering, stress relieving.
• Heat treatment furnaces and controls.

Day 8: Assembly and Alignment of Tooling

Day 9: Preventive Maintenance Scheduling and Lubrication

• Apply lubrication correctly.
• Monitor lubrication effectiveness.

Day 10: Troubleshooting Common Tooling Failures

• Diagnose common tooling failures.
• Identify root causes.
• Recommend corrective actions.
• Document troubleshooting processes.

• Failure modes: cracking, chipping, deformation, wear.
• Root cause analysis techniques (5 Whys, fishbone).
• Corrective actions: adjustment, repair, replacement.

Day 11: Tooling Modification and Improvement

Objectives:
• Identify opportunities for tooling improvement.
• Design simple modifications.
• Implement modifications safely.
• Test modified tooling performance.

• Adding features: cooling channels, coatings.
• Prototyping and testing.

Day 12: Quality Control and Documentation

Objectives:
• Apply quality control checks after maintenance.

• Comply with ISO standards.

Day 13: Integration, Review, and Assessment

Practicals

40 hours of practicals To be conducted online or on-campus or in-house
Overview

Hands-on practicals are essential for developing competence in tooling maintenance and repair. Learners will apply inspection, disassembly, cleaning, welding, grinding, assembly, and troubleshooting skills on actual production tooling under supervision.

Practical Activities
  • Practical 1: Inspection and Measurement — Learners perform visual and dimensional inspection of worn tooling, using callipers, micrometres, and gauges. They record data and identify defects. (8h)
  • Practical 2: Disassembly, Cleaning, and Component Identification — Learners disassemble a production tool, clean components using appropriate methods, and label parts. They document the disassembly sequence. (8h)
  • Practical 3: Welding and Grinding Repair — Learners perform TIG welding to repair a cracked die, then grind the surface to restore dimensions. They inspect weld quality and measure final dimensions. (12h)
  • Practical 4: Assembly, Alignment, and Preventive Maintenance — Learners reassemble the tool, perform alignment checks using dial indicators, apply lubrication, and complete a preventive maintenance checklist. (8h)
  • Practical 5: Troubleshooting and Final Assessment — Learners diagnose a simulated tooling failure, identify root cause, and implement corrective action. They complete a maintenance report and are assessed on overall competence. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
