This course equips learners with the specialized skills required to operate and manage supercalendered paper and board production processes. Course Outline

Day 1: Introduction to Supercalendered Paper and Board

Objectives:
• Understand the definition and characteristics of supercalendered (SC) paper and board.
• Identify the raw materials used in SC production.
• Explain the basic principles of supercalendering.
• Recognize the end-use applications of SC paper and board.

• Overview of paper and board grades.
• What makes SC paper unique: smoothness, gloss, density.
• Raw materials: pulp, fillers, coatings.
• Introduction to the supercalendering process.
• Quality parameters: brightness, opacity, smoothness.
• Applications: magazines, catalogs, inserts.

Day 2: Raw Materials and Stock Preparation

Objectives:
• Describe the properties of pulps suitable for SC grades.
• Explain the role of fillers and additives.
• Outline the stock preparation process.
• Understand the importance of refining and blending.

Topics:
• Fiber types: chemical, mechanical, recycled.
• Filler selection: clay, calcium carbonate, talc.
• Additives: sizing agents, retention aids.
• Stock preparation stages: slushing, refining, blending.
• Consistency control and metering.

Day 3: Paper Machine Operations for SC Grades

Objectives:
• Identify key sections of the paper machine relevant to SC production.
• Explain the forming, pressing, and drying processes.
• Understand the impact of machine parameters on SC quality.
• Describe the role of size press and coating stations.

Topics:
• Headbox and forming: wire types, drainage.
• Press section: nip pressure, felt design.
• Dryer section: steam pressure, moisture profiling.
• Size press application: surface sizing.
• Coating: pre-coat and top-coat formulations.
• Machine speed and tension control.

Day 4: Supercalendering Theory and Equipment

Objectives:
• Explain the physical principles of supercalendering.
• Describe the construction and components of a supercalender.
• Understand the role of temperature, pressure, and speed.
• Identify different types of supercalender rolls.

• Mechanics of calendering: nip pressure, dwell time.
• Supercalender stack: number of nips, roll arrangement.
• Filled rolls vs. heated rolls.
• Temperature control in supercalendering.
• Moisture addition and rewetting.
• Winder and reel handling.

Day 5: Process Control and Optimization

Objectives:
• Identify key process variables affecting SC quality.
• Explain control strategies for moisture, gloss, and smoothness.
• Understand the use of online sensors.
• Describe troubleshooting common defects.

• Online measurement: gloss, smoothness, moisture, caliper.
• Control loops: nip pressure, roll temperature, speed.
• Profile control: cross-direction and machine-direction.
• Defect analysis: blackening, blistering, streaks.
• Optimization techniques for productivity.

Day 6: Quality Assurance and Testing

Objectives:
• Describe standard testing methods for SC paper.
• Interpret test results and relate to customer requirements.
• Understand statistical process control (SPC).
• Explain the role of laboratory in quality management.

• Physical tests: grammage, caliper, density.
• Surface tests: smoothness (Bekk, Parker Print-Surf), gloss.
• Optical tests: brightness, opacity, shade.
• Strength tests: tear, tensile, burst.
• SPC charts: control limits, capability indices.
• Customer specifications and complaints.

Day 7: Maintenance and Safety in Supercalendering

Objectives:
• Identify common maintenance issues in supercalenders.
• Explain preventive maintenance schedules.
• Understand safety hazards and controls.
• Describe lockout/tagout procedures.

• Roll maintenance: regrinding, crown correction.
• Bearing and lubrication systems.
• Hydraulic and pneumatic systems.
• Safety hazards: nip points, high temperature, rotating equipment.
• Personal protective equipment (PPE).
• Emergency shutdown procedures.

Day 8: Advanced Applications and Troubleshooting

Objectives:
• Analyze complex quality problems.
• Apply root cause analysis to process issues.
• Explore new developments in supercalendering.
• Understand the impact of raw material variability.

• Case studies: gloss variation, caliper profile issues.
• Root cause analysis tools: fishbone, 5 whys.
• Advanced coating formulations.
• Online defect detection systems.
• Trends: soft calenders, multi-nip calendering.
• Environmental considerations.

Day 9: Integration, Review, and Assessment

Objectives:
• Synthesize knowledge from all modules.
• Demonstrate understanding through a written assessment.
• Discuss practical applications in the workplace.
• Develop a personal action plan for continuous improvement.

Practicals

24 hours of practicals To be conducted online or on-campus or in-house
Overview

Hands-on practical sessions are essential for learners to operate supercalender equipment, conduct quality tests, and troubleshoot process issues. Practicals reinforce theoretical knowledge and develop skills in machine operation, process control, and quality assurance.

Practical Activities
  • Paper Machine and Supercalender Operation — Learners will operate a pilot-scale paper machine and supercalender, adjusting parameters to produce SC paper. (8h)
  • Quality Testing and Analysis — Learners will conduct standard quality tests on produced SC paper and interpret results. (6h)
  • Troubleshooting Simulation — Learners will diagnose and resolve simulated defects in the supercalendering process. (6h)
  • Maintenance and Safety Drill — Learners will perform preventive maintenance tasks and practice lockout/tagout procedures. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
