Description

This course equips learners with the practical skills and theoretical knowledge required to machine materials using specialist tools in a manufacturing or engineering environment. Learners will gain competence in setting up, operating, and maintaining machining equipment while adhering to safety standards and quality specifications.

Learning Outcomes

  • Apply safe working practices and use personal protective equipment during machining operations.
  • Set up and operate machining equipment (e.g., lathes, milling machines, grinders) to produce components within specified tolerances.
  • Select and use specialist tools (e.g., cutting tools, measuring instruments, jigs and fixtures) appropriate for the material and machining process.
  • Analyze machining parameters such as speed, feed, and depth of cut to optimize material removal and surface finish.
  • Inspect finished components using precision measuring instruments and verify compliance with engineering drawings and specifications.
  • Perform routine maintenance and basic troubleshooting on machining equipment and specialist tools.

Target Audience

This course is intended for artisans, technicians, and machine operators who are involved in material machining processes and wish to enhance their proficiency with specialist tools.

Course Outline

Day 1: Introduction to Material Machining and Safety

Objectives:
• Understand the scope of material machining and specialist tool use
• Identify workshop safety protocols and personal protective equipment (PPE)
• Recognise common machining hazards and risk control measures
• Explain the importance of housekeeping and emergency procedures

Topics:
• Overview of machining processes and specialist tools
• Occupational Health and Safety (OHS) Act requirements
• PPE selection and inspection
• Hazard identification and risk assessment (HIRA)
• Fire safety and first aid basics
• Workshop layout and safe material handling

Day 2: Measurement and Marking-Out Techniques

Objectives:
• Select and use appropriate measuring instruments with accuracy
• Apply marking-out methods for machining operations
• Interpret engineering drawings and tolerances
• Demonstrate correct care and calibration of tools

Topics:
• Vernier callipers, micrometers, and gauges
• Surface plates, scribers, and dividers
• Datum lines, centre lines, and layout fluid
• Reading dimensions and tolerances on drawings
• Tool care and calibration checks
• Practical exercise: marking out a component

Day 3: Hand Tools for Material Removal

Objectives:
• Identify various hand tools used for cutting, filing, and threading
• Perform safe and effective hand filing and sawing
• Apply correct techniques for hand threading taps and dies
• Maintain and store hand tools properly

Topics:
• Hacksaws, files, and chisels
• Taps, dies, and tap wrenches
• Deburring and finishing techniques
• Tool sharpening basics
• Safe cutting angles and pressure
• Practical: cutting and threading a rod

Day 4: Power Tools – Drills and Saws

Objectives:
• Operate portable electric drills and saws safely
• Select appropriate drill bits and blades for materials
• Set up and adjust tool speed and depth
• Perform drilling and cutting operations to specification

Topics:
• Types of drills: pistol grip, magnetic, and pillar drills
• Drill bit geometry and materials
• Reciprocating and circular saws
• Clamping workpieces and controlling kickback
• Coolant and chip removal
• Practical: drilling and cutting steel and aluminium

Day 5: Grinding and Abrasive Processes

Objectives:
• Describe grinding wheel composition and selection
• Safely mount and dress grinding wheels
• Perform surface and off-hand grinding operations
• Inspect workpieces for finish and accuracy

Topics:
• Bench and pedestal grinders
• Abrasive types: aluminium oxide, silicon carbide
• Wheel dressing with diamond tools
• Grinding angles for lathe tools
• Safety guards and eye protection
• Practical: sharpening a lathe tool

Day 6: Engine Lathe Operations – Fundamentals

Objectives:
• Identify lathe components and their functions
• Set up workholding devices (chucks, centres)
• Perform basic turning, facing, and centre drilling
• Calculate cutting speeds and feeds

Topics:
• Lathe parts: headstock, tailstock, carriage
• Three-jaw and four-jaw chucks
• Cutting tool geometry and tool posts
• Speed and feed calculations
• Coolant application
• Practical: turning a stepped shaft

Day 7: Engine Lathe – Threading and Taper Turning

Objectives:
• Set up lathe for screw cutting threads
• Cut external and internal threads using a die or single-point tool
• Turn tapers using compound slide or taper attachment
• Inspect threads with thread gauges

Topics:
• Thread cutting gear selection
• Tool bit grinding for threads
• Taper attachment setup
• Compound rest method
• Thread measurement and fit testing
• Practical: cutting a metric thread

Day 8: Milling Machine Operations

Objectives:
• Identify milling machine types and safety features
• Mount workpieces using vises and clamps
• Perform plain milling, slotting, and side milling
• Select appropriate cutters and speeds

Topics:
• Vertical and horizontal milling machines
• Arbor, collet, and end mill holders
• Up-cut vs down-cut milling
• Cutting fluid application
• Workpiece alignment and tramming
• Practical: milling a keyway

Day 9: Specialist Tools – Taps, Dies, Reamers, and Broaches

Objectives:
• Select and use taps, dies, reamers, and broaches for precision holes
• Apply correct speeds and feeds for reaming
• Perform hand and machine broaching
• Inspect finished holes for size and finish

Topics:
• Hand taps: taper, plug, bottoming
• Die stocks and adjustable dies
• Reamer types and reaming allowances
• Broaching tools and setups
• Cutting fluids for specialist tools
• Practical: reaming a precision hole

Day 10: CNC Machining – Introduction and Setup

Objectives:
• Explain CNC machine components and coordinate systems
• Load and edit a simple G-code program
• Set tool offsets and workpiece zero
• Simulate and execute a safe machining cycle

Topics:
• CNC lathe and mill basics
• G-code and M-code fundamentals
• Tool length and diameter offsets
• Work coordinate systems (G54, etc.)
• Dry run and single block operation
• Practical: running a simple CNC program

Day 11: Integration, Quality Control, and Final Assessment

Objectives:
• Combine manual and CNC skills to produce a component
• Measure finished parts against drawing tolerances
• Apply quality control procedures and documentation
• Complete a final practical assessment

Topics:
• Project: manufacture a component from drawing
• Use of CMM, micrometers, and go/no-go gauges
• Non-conformance reporting
• Tool wear monitoring
• Course review and theory assessment
• Final practical assessment

Practicals

40 hours of practicals To be conducted online or on-campus or in-house
Overview

Hands-on practical sessions form the core of this course, allowing learners to apply safety procedures, measurement techniques, and machining operations on real equipment. Learners will progress from basic hand tools to advanced CNC setup, culminating in a final integrated project that demonstrates competence across all unit standard outcomes.

Practical Activities
  • Hand Tools and Measurement Practical — Learners measure and mark out components using vernier callipers, micrometers, and scribers, then perform filing, sawing, and hand threading operations on mild steel. (8h)
  • Power Tools and Grinding Practical — Learners safely operate drills, saws, and bench grinders to cut, drill, and grind steel and aluminium workpieces, including sharpening a lathe tool. (8h)
  • Lathe Operations Practical — Learners set up a centre lathe, perform facing, turning, taper turning, and single-point threading to produce a stepped shaft with a threaded end. (10h)
  • Milling and Specialist Tools Practical — Learners set up a vertical milling machine, mill a keyway, and use a reamer to produce a precision hole, then broach an internal keyway. (8h)
  • CNC Setup and Final Project Practical — Learners load a G-code program, set tool offsets and workpiece zero, simulate and run a simple CNC turning or milling operation, then produce a final component combining manual and CNC processes. (6h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
