Course Outline

Day 1: Introduction to Process Communication Systems

Objectives:
• Understand the role and importance of process communication systems in industrial environments.
• Identify key components and architectures of process communication systems.
• Explain the principles of data transmission and signal types.
• Recognise relevant safety and regulatory standards in South Africa.

Topics:
• Overview of process communication systems and their applications.
• Basic communication principles: analog vs digital signals, serial vs parallel.
• Common protocols: HART, Foundation Fieldbus, Profibus.
• System components: transmitters, controllers, actuators, and communication media.
• Introduction to network topologies: point-to-point, star, bus.
• Safety standards: SANS 61508, SANS 61511.
• Industry regulations and best practices.

Day 2: Installation Planning and Preparation

Objectives:
• Develop installation plans based on system specifications and site requirements.
• Select appropriate tools, cables, and connectors for installation.
• Interpret wiring diagrams and termination schedules.
• Apply safety procedures during installation preparation.

Topics:
• Reading and interpreting installation documentation.
• Cable selection: twisted pair, coaxial, fibre optic.
• Connector types: DB9, RJ45, M12, terminal blocks.
• Tools required: crimpers, strippers, multimeters, network testers.
• Site assessment and cable routing.
• Power supply considerations and grounding.
• Safety lockout/tagout procedures.
• Creating installation checklists.

Day 3: Installation of Communication Hardware

Objectives:
• Install field devices, controllers, and communication interfaces correctly.
• Terminate cables and connectors according to standards.
• Mount and secure equipment in panels and field locations.
• Verify physical installation against design specifications.

Topics:
• Installing transmitters, actuators, and control valves.
• Mounting PLCs, DCS modules, and communication gateways.
• Cable pulling and dressing techniques.
• Terminating wires: screw terminals, IDC, soldering.
• Installing fibre optic cables and connectors.
• Grounding and shielding practices.
• Labeling and documentation.
• Visual inspection and continuity checks.

Day 4: Configuration of Communication Parameters

Objectives:
• Configure device addresses, baud rates, and protocol settings.
• Set up communication ports and network interfaces.
• Use configuration software to parameterise devices.
• Document configuration settings for future reference.

Topics:
• Addressing schemes: device IDs, IP addresses, MAC addresses.
• Baud rate, parity, stop bits, and data bits.
• Protocol-specific configuration: HART device descriptors, Profibus GSD files.
• Using handheld configurators and PC-based tools.
• Setting up Modbus RTU/TCP mappings.
• Configuring wireless communication parameters.
• Backup and restore procedures.
• Configuration log creation.

Day 5: Testing and Verification of Communication

Objectives:
• Perform loop checks and signal integrity tests.
• Use diagnostic tools to verify communication performance.
• Identify and troubleshoot common communication faults.
• Validate system response times and data accuracy.

Topics:
• Loop testing: 4-20 mA, voltage, digital signals.
• Network testing: ping, packet loss, latency.
• Using multimeters, oscilloscopes, and protocol analyzers.
• HART diagnostics: polling, burst mode.
• Profibus/Foundation Fieldbus segment testing.
• Fault finding: wiring errors, termination issues, noise.
• Interference mitigation: ferrites, cable segregation.
• Test documentation and sign-off.

Day 6: Analysis of System Performance and Troubleshooting

Objectives:
• Analyse communication system performance metrics.
• Diagnose complex faults using systematic troubleshooting methods.
• Interpret error logs and diagnostic data.
• Recommend corrective actions to improve system reliability.

Topics:
• Performance metrics: throughput, jitter, error rates.
• Using network management software.
• Troubleshooting methodology: divide and conquer, substitution.
• Common issues: ground loops, impedance mismatch, crosstalk.
• Analysing protocol-specific errors.
• Firmware and software version compatibility.
• Preventive maintenance strategies.
• Case studies and hands-on exercises.

Day 7: Integration, Commissioning, and Documentation

Objectives:
• Integrate communication systems with existing control networks.
• Commission the system and perform final acceptance tests.
• Compile as-built documentation and maintenance records.
• Demonstrate compliance with unit standard requirements.

Topics:
• System integration: linking PLCs, SCADA, and MES.
• Commissioning procedures: step-by-step startup.
• Final acceptance testing: functional and performance tests.
• Creating as-built drawings and cable schedules.
• Maintenance logs and calibration records.
• Handover documentation and training.
• Review of unit standard 119812 outcomes.
• Assessment and certification.

This course is made up of exercises and case studies delivered alongside the theory — no separate practical sessions are required to complete it.

Summatives

Each delegate is assessed continuously throughout the course and a final summative test at the end.

Daily Exercises — 30%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 30% to the final total.

Final Test — 70%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 70% to the overall mark.

Certificate

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Daily Average 30% + Final Test 70%).
