Description

This course equips learners with the knowledge and practical skills to safely and efficiently operate a continuous column-still distillation plant for beverage production. It covers start-up, monitoring, shutdown, and troubleshooting procedures in compliance with South African food safety and occupational health regulations.

Learning Outcomes

  • Apply pre-startup checks and safety protocols to prepare the continuous column-still for operation.
  • Demonstrate the correct procedures for starting up, monitoring, and adjusting distillation parameters to maintain product quality.
  • Analyze process variables such as temperature, pressure, and flow rates to optimize column performance.
  • Evaluate product quality through sensory and analytical testing, making adjustments as needed.
  • Implement shutdown procedures and emergency response actions in accordance with plant safety standards.
  • Identify and troubleshoot common operational issues, including flooding, weeping, and contamination.

Target Audience

This course is designed for distillation plant operators, process controllers, and production supervisors in the beverage industry who are responsible for the day-to-day operation of continuous distillation equipment.

Course Outline

Day 1: Introduction to Column-Still Distillation

Objectives:
• Understand the principles of distillation and the role of column stills.
• Identify key components of a continuous column-still system.
• Describe the basic distillation process flow.
• Explain the importance of distillation in the beverage industry.

• Overview of distillation: history and applications
• Types of stills: pot vs column stills
• Continuous column-still design and components
• Basic process flow: feed, heating, vaporisation, condensation, collection
• Safety awareness in distillation operations
• Introduction to product quality parameters

Day 2: Distillation Theory and Principles

Objectives:
• Explain vapor-liquid equilibrium and its role in separation.
• Understand the concept of theoretical plates and HETP.
• Describe the impact of reflux ratio on product purity.
• Apply Raoult's law and Dalton's law to distillation.
• Identify factors affecting column efficiency.

• Vapor-liquid equilibrium diagrams
• Theoretical plates and HETP (Height Equivalent to a Theoretical Plate)
• Reflux ratio and its effect on separation
• Raoult's law and Dalton's law
• Column efficiency: Murphree efficiency
• Mass and energy balances in distillation

Day 3: Column-Still Components and Configuration

Objectives:
• Identify and describe the function of each column-still component.
• Understand different column configurations (e.g., tray, packed).
• Explain the role of condensers, reboilers, and reflux systems.
• Describe instrumentation and control elements.
• Recognise common materials of construction.

• Column internals: trays (bubble cap, sieve, valve) vs packing (random, structured)
• Reboilers: types and operation
• Condensers: shell-and-tube, air-cooled
• Reflux system: reflux drum, pumps, controls
• Instrumentation: temperature, pressure, flow, level sensors
• Material selection: stainless steel, copper, etc.

Day 4: Process Instrumentation and Control

Objectives:
• Explain the role of process control in distillation.
• Identify key control loops: temperature, pressure, level, flow.
• Describe the function of a distributed control system (DCS).
• Understand basic tuning of PID controllers.
• Recognise common control strategies (e.g., reflux ratio control).

• Process variables and measurement devices
• Control loops: feedback, feedforward, cascade
• DCS architecture and operator interface
• PID controller tuning: Ziegler-Nichols method
• Reflux ratio control strategies
• Safety instrumented systems (SIS) and interlocks

Day 5: Feed Systems and Pre-Treatment

Objectives:
• Describe the components of a feed system.
• Understand feed pre-treatment requirements (heating, filtration, de-aeration).
• Explain the importance of feed quality on distillation.
• Identify common feed impurities and their removal methods.
• Discuss feed control valves and pumps.

• Heat exchangers for feed preheating
• Filtration and de-aeration systems
• Feed quality parameters: alcohol content, acidity, solids
• Feed control valves and flow measurement
• Impact of feed composition on column operation

Day 6: Heating Systems and Energy Management

Objectives:
• Describe different heating methods for reboilers (steam, hot oil, direct fire).
• Understand energy efficiency in distillation.
• Explain heat integration techniques (e.g., heat recovery).
• Identify common heating system components.
• Discuss energy monitoring and optimisation.

• Reboiler heating: steam, thermal oil, direct fire
• Boiler operation and steam quality
• Heat exchangers: types and maintenance
• Heat integration: feed preheat, vapour recompression
• Energy monitoring: steam traps, insulation
• Energy efficiency best practices

Day 7: Condensation and Cooling Systems

Objectives:
• Explain the principles of condensation in distillation.
• Describe types of condensers and their operation.
• Understand cooling water systems and cooling towers.
• Identify common condenser issues (fouling, corrosion).
• Discuss heat rejection and environmental considerations.

• Condenser types: total vs partial, shell-and-tube, air-cooled
• Condenser operation: temperature control, venting
• Cooling water systems: pumps, piping, cooling towers
• Fouling and cleaning methods
• Corrosion prevention and material selection
• Environmental regulations on heat discharge

Day 8: Product Collection and Quality Control

Objectives:
• Describe product collection systems (receivers, tanks).
• Understand quality control parameters (proof, purity, congeners).
• Explain sampling methods and frequency.
• Identify common product quality issues and corrective actions.
• Discuss product storage and handling.

Topics:
• Product receivers: design and operation
• Quality parameters: alcohol content, methanol, fusel oils
• Sampling techniques: grab vs composite samples
• Analytical methods: hydrometry, gas chromatography
• Quality troubleshooting: off-spec product
• Product storage: tank management, blending

This course is made up of exercises and case studies delivered alongside the theory — no separate practical sessions are required to complete it.

Summatives

Each delegate is assessed continuously throughout the course and a final summative test at the end.

Daily Exercises — 30%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 30% to the final total.

Final Test — 70%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 70% to the overall mark.
