This course provides a comprehensive understanding of automotive brake systems, including their components, operation, and maintenance. Participants will learn to perform and interpret brake tests to ensure vehicle safety and compliance with South African road regulations.

Course Outline

Day 1: Fundamentals of Brake Systems

Objectives:
• Identify the main components of a brake system
• Explain the principles of friction and hydraulic force multiplication
• Describe the function of brake fluid and its properties
• Recognize different types of brake systems (drum, disc, ABS)

Topics:
• Introduction to braking principles
• Components: master cylinder, brake lines, calipers, drums, pads, shoes
• Hydraulic theory: Pascal's law, force multiplication
• Brake fluid types, specifications, and contamination risks
• Overview of drum vs. disc brakes
• Basic safety precautions when working with brakes

Day 2: Brake System Components and Operation

Objectives:
• Explain the operation of drum and disc brake assemblies
• Describe the function of brake boosters and proportioning valves
• Identify wear indicators and common failure modes
• Interpret manufacturer specifications for components

Topics:
• Drum brake assembly: shoes, wheel cylinders, springs, adjusters
• Disc brake assembly: rotors, calipers, pads, pistons
• Brake boosters: vacuum and hydraulic types
• Proportioning valves, pressure differential valves, and load-sensing valves
• Wear patterns and diagnostic clues
• Manufacturer specifications: tolerances, clearances, torque values

Day 3: Brake Test Procedures and Standards

Objectives:
• Explain the purpose of brake tests and relevant regulations
• Describe roller brake tester operation and interpretation of results
• Perform visual and functional inspections
• Calculate brake efficiency and imbalance percentages

Topics:
• Regulatory framework: SANS 10047, NRTA requirements
• Roller brake tester: setup, operation, and safety
• Interpreting printouts: brake force, efficiency, imbalance
• Visual inspection: lines, hoses, pads, linings, fluid level
• Functional test: pedal feel, travel, warning lights
• Calculation of brake efficiency and imbalance

Day 4: Advanced Brake Systems and Diagnostics

Objectives:
• Describe the operation of ABS, EBD, and ESC systems
• Diagnose common electronic brake system faults
• Use diagnostic tools to retrieve fault codes
• Perform bleeding and flushing procedures correctly

Topics:
• Anti-lock braking system (ABS): components and operation
• Electronic brake-force distribution (EBD) and electronic stability control (ESC)
• Diagnostic trouble codes (DTCs) and scan tool usage
• ABS sensor testing and wheel speed signal analysis
• Brake bleeding methods: manual, pressure, vacuum, gravity
• Brake fluid flushing and contamination prevention

Day 5: Practical Integration and Assessment

Objectives:
• Conduct a complete brake inspection and test following standard procedures
• Analyze test results and make informed repair recommendations
• Demonstrate safe work practices throughout the process
• Complete a written assessment covering theory and practical knowledge

Topics:
• Comprehensive brake system inspection
• Performing a roller brake test and interpreting results
• Diagnosing a given brake fault scenario
• Repair recommendation report writing
• Written assessment (theory)
• Practical assessment (hands-on inspection and test)

Overview

Hands-on practical sessions are essential to develop competence in brake system inspection, testing, and diagnosis. Learners will work on actual vehicles and brake test equipment to apply theoretical knowledge in a controlled workshop environment.

Practical Activities
  • Practical 1: Brake Component Identification and Inspection — Learners identify brake system components on training vehicles, measure wear, and perform visual inspections. (4h)
  • Practical 2: Brake Bleeding and Fluid Flushing — Learners practice manual and pressure bleeding techniques and flush brake fluid using proper procedures. (4h)
  • Practical 3: Roller Brake Test Operation and Interpretation — Learners operate a roller brake tester, perform tests on various vehicles, and interpret printout data. (4h)
  • Practical 4: ABS Diagnostic and Sensor Testing — Learners use a scan tool to retrieve ABS fault codes, test wheel speed sensors, and diagnose system faults. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
