Description

This course provides participants with the principles and practices of reliability engineering to ensure optimal performance and longevity of assets and systems. Participants will learn to apply reliability methodologies such as FMEA, RCM, and root cause analysis to minimize downtime and improve operational efficiency. The course equips learners with the skills to design and implement reliability programs that align with industry standards and organizational goals.

Course Outline

Day 1: Foundations of Reliability Engineering

Objectives:
• Understand the role of reliability engineering in asset management
• Define key reliability terms and metrics (MTBF, MTTR, availability)
• Explain the lifecycle of equipment and the bathtub curve
• Identify the business impact of reliability failures

Topics:
• Introduction to reliability engineering principles
• Key performance indicators: MTBF, MTTR, availability
• The bathtub curve and failure patterns
• Reliability vs. maintenance strategy
• Cost of unreliability
• Overview of reliability standards (e.g., SAE JA1011, ISO 14224)

Day 2: Data Collection and Analysis for Reliability

Objectives:
• Collect and classify failure data using standard taxonomies
• Perform basic statistical analysis of failure data
• Calculate and interpret reliability metrics
• Use Pareto analysis to prioritise failure modes

Topics:
• Failure data sources and quality
• Failure classification: functional failure, failure mode, failure cause
• Statistical distributions: exponential, Weibull, normal
• Weibull analysis for life data
• Pareto analysis and prioritisation
• Introduction to reliability databases (e.g., OREDA)

Day 3: Reliability Modelling and Prediction

Objectives:
• Construct reliability block diagrams (RBDs)
• Calculate system reliability for series, parallel, and standby configurations
• Apply failure mode and effects analysis (FMEA)
• Perform fault tree analysis (FTA)

Topics:
• Reliability block diagrams (RBDs)
• Series and parallel system reliability
• Standby redundancy and k-out-of-n systems
• Failure mode and effects analysis (FMEA)
• Fault tree analysis (FTA)
• Introduction to reliability prediction methods (e.g., MIL-HDBK-217)

Day 4: Reliability-Centered Maintenance (RCM)

Objectives:
• Explain the RCM process and its seven questions
• Apply RCM decision logic to select appropriate maintenance tasks
• Distinguish between reactive, preventive, predictive, and proactive maintenance
• Develop a maintenance plan based on RCM analysis

Topics:
• History and principles of RCM
• Functional failure analysis
• Failure mode and effects analysis in RCM
• RCM decision logic: on-condition, scheduled, and run-to-failure
• Selection of predictive technologies (vibration analysis, thermography, oil analysis)
• RCM implementation and documentation

Day 5: Reliability Improvement and Continuous Improvement

Objectives:
• Apply root cause analysis (RCA) to chronic failures
• Implement reliability improvement projects using plan-do-check-act (PDCA)
• Use reliability metrics to monitor and drive improvement
• Integrate reliability engineering into asset management systems

Topics:
• Root cause analysis (RCA) techniques: 5 Whys, fishbone diagram
• Reliability improvement process: PDCA
• Life cycle cost (LCC) analysis
• Reliability growth testing
• Human factors in reliability
• Integration with asset management (ISO 55000)
• Course wrap-up and assessment

Practicals

16 hours of practicals To be conducted online or on-campus or in-house
Overview

Practical sessions are integrated throughout the course to allow learners to apply reliability tools to real-world scenarios. Learners will work in groups to analyse failure data, build reliability models, conduct FMEA, and perform RCM analysis on case study equipment.

Practical Activities
  • Practical 1: Failure Data Analysis with Weibull — Learners receive failure data for a fleet of pumps and use Weibull analysis software (or manual plotting) to estimate parameters and predict reliability. (4h)
  • Practical 2: System Reliability Modelling — Learners construct reliability block diagrams for a process system and calculate overall reliability for different configurations. (4h)
  • Practical 3: FMEA and RCM Decision Logic — Using a case study of a conveyor system, learners perform a FMEA and then apply RCM decision logic to select maintenance tasks. (4h)
  • Practical 4: Root Cause Analysis and Improvement Plan — Learners conduct a root cause analysis on a chronic failure scenario and develop a reliability improvement plan using PDCA. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
