Course Outline

Day 1: Introduction to Fuel Pump Systems and Safety

Objectives:
• Understand the role and types of fuel pumps in automotive systems
• Identify key components of fuel delivery systems
• Apply safety protocols for handling fuel and working with electrical systems
• Use basic diagnostic tools and interpret manufacturer specifications

Topics:
• Overview of fuel pump types (mechanical, electric, in-tank, inline)
• Fuel system architecture: tank, lines, filter, pump, injectors
• Safety procedures: fuel handling, fire prevention, PPE, lockout/tagout
• Introduction to wiring diagrams and service manuals
• Basic electrical principles: voltage, current, resistance in fuel circuits

Day 2: Fuel Pump Diagnosis and Testing

Objectives:
• Perform pressure and volume tests to evaluate pump performance
• Diagnose common fuel pump failures using symptoms and data
• Interpret diagnostic trouble codes (DTCs) related to fuel delivery
• Use multimeters, pressure gauges, and scan tools effectively

Topics:
• Symptoms of fuel pump failure: no start, hesitation, stalling
• Fuel pressure testing procedures and specifications
• Volume testing and fuel delivery rate assessment
• Electrical testing: voltage drop, current draw, relay and fuse checks
• Scan tool usage: live data, DTCs, and fuel trim analysis

Day 3: Fuel Pump Removal and Replacement

Objectives:
• Safely depressurize fuel systems and drain fuel
• Remove and replace in-tank and inline fuel pumps
• Inspect and replace associated components (filter, strainer, hoses)
• Follow vehicle-specific procedures and torque specifications

Topics:
• Fuel system depressurization methods
• In-tank pump access: rear seat, trunk, or under-vehicle
• Inline pump replacement techniques
• Component inspection: filters, strainers, anti-drain valves
• Proper handling of electrical connectors and fuel lines
• Torque specifications and sealing procedures

Day 4: Advanced Fuel Pump Systems and Electronic Control

Objectives:
• Understand variable-speed fuel pump operation and PWM control
• Diagnose communication faults between PCM and fuel pump module
• Troubleshoot fuel pump driver modules and controllers
• Interpret advanced scan data and waveform analysis

Topics:
• Pulse-width modulation (PWM) and fuel pressure regulation
• Fuel pump control modules (FPCM) and driver circuits
• CAN bus communication for fuel delivery systems
• Waveform analysis using oscilloscope
• Advanced diagnostics for intermittent failures
• System integration with evaporative emissions (EVAP)

Day 5: Practical Integration and Final Assessment

Objectives:
• Perform a complete fuel pump diagnostic and replacement procedure
• Apply systematic troubleshooting to real-world scenarios
• Demonstrate adherence to safety and quality standards
• Complete written and practical assessments

Topics:
• Comprehensive case studies: multiple fault scenarios
• Step-by-step diagnostic workflow from complaint to repair
• Quality checks: post-repair pressure, leak, and noise verification
• Final practical assessment: live vehicle or simulator
• Written test covering theory, safety, and procedures
• Course review and feedback

Overview

Hands-on practical sessions are essential to develop the psychomotor skills required for safe and effective fuel pump service. Learners will practice on training rigs and live vehicles under supervision, covering diagnosis, removal, replacement, and system verification.

Practical Activities
  • Fuel System Safety and Depressurization — Learners practice safe fuel handling, system depressurization, and use of PPE while draining fuel from a training rig. (2h)
  • Fuel Pressure and Volume Testing — Using a fuel pressure gauge and graduated container, learners measure pressure and volume on multiple vehicle types and compare to specifications. (4h)
  • Electrical Diagnostics of Fuel Pump Circuit — Learners use multimeters and scan tools to test relays, fuses, wiring, and pump current draw, and diagnose faults in the control circuit. (4h)
  • Fuel Pump Removal and Replacement — Under supervision, learners remove and replace an in-tank fuel pump on a training vehicle, including cleaning and inspecting the tank and replacing the filter. (4h)
  • Comprehensive Diagnostic Scenario — Learners diagnose and repair a simulated fuel pump failure from start to finish, using all prior skills and documenting the process. (2h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
