Description

This course equips participants with the knowledge and skills required to operate and maintain chiller plants safely and efficiently. Learners will gain a thorough understanding of chiller components, refrigeration cycles, water treatment, and preventive maintenance procedures to ensure optimal performance and compliance with health and safety regulations.

Target Audience

This course is designed for plant operators, maintenance technicians, facilities managers, and engineering personnel responsible for the operation, maintenance, or supervision of chiller plants in commercial, industrial, or institutional settings.

Prerequisites

None — open enrollment. However, a basic understanding of mechanical systems and workplace safety is beneficial.

Course Outline

Day 1: Fundamentals of Chiller Systems

Objectives:
• Explain the basic refrigeration cycle and its components
• Identify different types of chillers (air-cooled, water-cooled, absorption)
• Describe the role of chillers in HVAC systems
• Understand key terminology (COP, EER, kW/ton)
• Recognise safety protocols for chiller operation

Topics:
• Overview of HVAC and chiller systems
• Refrigeration cycle: compressor, condenser, expansion valve, evaporator
• Chiller types and applications
• Performance metrics and efficiency ratings
• Safety procedures and personal protective equipment (PPE)
• Introduction to refrigerants and environmental regulations

Day 2: Chiller Components and Operation

Objectives:
• Identify major chiller components and their functions
• Describe the operation of compressors (centrifugal, screw, reciprocating)
• Explain condenser and evaporator types and maintenance needs
• Understand control systems and setpoints
• Perform basic pre-start checks

Topics:
• Compressor types and operating principles
• Condensers: air-cooled vs water-cooled, cooling towers
• Evaporators: flooded, direct expansion
• Expansion devices: thermal expansion valves, orifice plates
• Control panels, sensors, and setpoint adjustment
• Pre-start inspection checklist
• Lubrication and oil management

Day 3: Chiller Plant Systems and Integration

Objectives:
• Describe chilled water distribution systems (primary, secondary, variable flow)
• Explain the role of pumps, valves, and piping
• Understand cooling tower operation and water treatment basics
• Discuss system balancing and pressure management
• Identify common system configurations (parallel, series)

Topics:
• Chilled water loop design
• Pump types and pump curves
• Control valves: 2-way, 3-way, pressure-independent
• Cooling tower operation: fill, fans, drift eliminators
• Water treatment: scale, corrosion, biological control
• System balancing and differential pressure control
• Integration with building management systems (BMS)

Day 4: Maintenance and Troubleshooting

Objectives:
• Perform routine maintenance tasks (cleaning, inspection, filter replacement)
• Diagnose common chiller faults (low refrigerant, high discharge pressure, etc.)
• Use diagnostic tools (gauges, thermometers, multimeters)
• Interpret alarm codes and system logs
• Develop a preventive maintenance schedule

• Preventive maintenance checklist
• Refrigerant leak detection and recovery
• Electrical troubleshooting: starters, contactors, motors
• Mechanical faults: bearing wear, vibration, surging
• Water-side maintenance: strainers, heat exchangers
• Troubleshooting flowcharts and decision-making
• Documentation and record keeping

Day 5: Advanced Operations, Energy Efficiency, and Practical Integration

Objectives:
• Optimise chiller plant for energy efficiency (variable speed drives, sequencing)
• Implement demand-based control strategies
• Analyse system performance using data logging
• Apply safety and environmental regulations
• Complete a comprehensive plant assessment

Topics:
• Energy efficiency measures: VSDs, free cooling, heat recovery
• Chiller sequencing and load management
• Performance monitoring: kW/ton, approach temperatures
• Regulatory compliance: SAQA, OHS Act, refrigerant handling
• Case studies and best practices
• Final assessment and course review

Practicals

Overview

Hands-on practical sessions are integral to this course, enabling learners to apply theoretical knowledge to real chiller systems. Learners will perform pre-start checks, routine maintenance, fault diagnosis, and system optimisation under supervision.

Practical Activities
  • Chiller Pre-Start and Shutdown Procedures — Learners perform a complete pre-start inspection and startup sequence on a chiller unit, followed by proper shutdown procedures. (3h)
  • Routine Maintenance Tasks — Learners execute routine maintenance including cleaning condensers, replacing filters, checking belts, and lubricating moving parts. (4h)
  • Fault Diagnosis and Troubleshooting — Learners diagnose simulated faults (e.g., low refrigerant, faulty expansion valve, clogged strainer) using gauges and multimeters. (5h)
  • Energy Efficiency Optimisation — Learners adjust setpoints, enable variable speed drives, and sequence chillers to improve efficiency while monitoring performance. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
