Course Outline

Day 1: Introduction to Maintenance Planning and Strategy

Objectives:
• Understand the role and importance of maintenance planning in asset management.
• Differentiate between reactive, preventive, predictive, and proactive maintenance strategies.
• Identify key stakeholders and their responsibilities in the planning process.
• Explain the impact of maintenance planning on operational efficiency and cost reduction.

• Types of maintenance: reactive, preventive, predictive, proactive
• The maintenance planning cycle: from identification to execution
• Roles and responsibilities: planner, scheduler, technician, supervisor
• Key performance indicators (KPIs) for maintenance effectiveness
• Introduction to asset criticality and prioritisation

Day 2: Maintenance Planning Processes and Documentation

Objectives:
• Develop a comprehensive maintenance plan using standardised procedures.
• Create accurate equipment registers and maintenance schedules.
• Apply root cause analysis techniques to identify recurring failures.
• Use work orders to initiate, track, and close maintenance tasks.

• Equipment register: asset identification, location, and specifications
• Maintenance schedules: time-based, usage-based, condition-based
• Work order management: creation, prioritisation, assignment, closure
• Root cause analysis (RCA) methods: 5 Whys, fishbone diagram
• Standard operating procedures (SOPs) for maintenance tasks
• Documentation: checklists, reports, and compliance records

Day 3: Resource Planning and Spare Parts Management

Objectives:
• Estimate labour, materials, and tooling requirements for planned maintenance.
• Apply inventory management principles to optimise spare parts stock levels.
• Coordinate with procurement and stores to ensure availability of critical spares.
• Use bill of materials (BOM) to streamline parts identification.

• Resource estimation: labour hours, skill sets, and crew sizing
• Spare parts management: criticality, lead times, and safety stock
• Inventory control: ABC analysis, min-max levels, stocktaking
• Bill of materials (BOM) for maintenance kits
• Procurement processes and supplier management
• Storage and handling of maintenance materials

Day 4: Scheduling and Shutdown Management

Objectives:
• Create a realistic maintenance schedule using Gantt charts and critical path method.
• Plan and coordinate shutdowns and turnarounds with minimal production impact.
• Apply risk assessment and safety protocols during maintenance execution.
• Use computerised maintenance management systems (CMMS) for scheduling.

Topics:
• Scheduling techniques: Gantt charts, PERT, critical path method (CPM)
• Shutdown planning: scope, timeline, resources, and contingency
• Risk assessment: job safety analysis (JSA) and permit-to-work systems
• CMMS functionality: schedule generation, resource allocation, reporting
• Communication and handover procedures between shifts
• Post-maintenance review and continuous improvement

Day 5: Performance Monitoring, Reporting, and Continuous Improvement

Objectives:
• Monitor maintenance performance using KPIs such as MTBF, MTTR, and OEE.
• Generate and interpret maintenance reports for management decision-making.
• Implement a continuous improvement cycle (Plan-Do-Check-Act) for maintenance processes.
• Develop a personal action plan to apply maintenance planning principles at work.

• Maintenance reporting: dashboards, trend analysis, variance reporting

Overview

Learners apply maintenance planning concepts through simulated and real-world exercises, including creating work orders, developing schedules, and managing spare parts. These practicals reinforce theoretical knowledge and build competency in using CMMS tools and planning documentation.

Practical Activities
  • Practical 1: Equipment Register and Work Order Creation — Learners populate an equipment register with asset details and create work orders for various maintenance scenarios using a CMMS. (4h)
  • Practical 2: Maintenance Schedule Development — Using a given asset list and maintenance strategies, learners develop a weekly maintenance schedule in a CMMS, considering resource constraints. (4h)
  • Practical 3: Spare Parts Inventory and Bill of Materials — Learners perform ABC analysis on a spare parts list, set min-max levels, and create a bill of materials for a typical maintenance job. (4h)
  • Practical 4: Shutdown Planning and Risk Assessment — In a group exercise, learners plan a 2-day shutdown, create a job safety analysis, and present the plan for review. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).

  • If you scored under 50% you can sit the final test again at the next scheduled session at no extra cost.
