This course equips learners with the knowledge and skills to conduct systematic plant inspections, identify hazards, and recommend corrective actions in compliance with South African occupational health and safety regulations. It focuses on practical inspection techniques and risk assessment to promote a safe working environment.

Course Outline

Day 1: Introduction to Plant Inspection and Safety

Objectives:
• Understand the purpose and importance of plant inspection.
• Identify key legislation and standards governing plant inspections.
• Recognise personal and workplace safety requirements.
• Describe the roles and responsibilities of an inspector.

Topics:
• Overview of plant inspection in industry.
• Relevant legislation: OHS Act, SANS standards.
• Safety precautions and PPE.
• Types of plant equipment: boilers, pressure vessels, lifts, cranes.
• Inspection frequency and scheduling.
• Documentation and record-keeping.
• Ethics and professionalism.
• Case studies: inspection failures and lessons learned.

Day 2: Inspection Techniques and Tools

Objectives:
• Identify common inspection tools and their applications.
• Demonstrate visual inspection methods.
• Understand non-destructive testing (NDT) basics.
• Interpret inspection criteria for different plant components.

Topics:
• Visual inspection: techniques and limitations.
• Measurement tools: callipers, micrometers, thickness gauges.
• Introduction to NDT methods: ultrasonic, magnetic particle, dye penetrant.
• Inspection of welds, joints, and structural elements.
• Corrosion assessment and classification.
• Wear and tear evaluation.
• Hands-on tool familiarisation.
• Recording inspection data accurately.

Day 3: Inspection of Mechanical and Electrical Systems

Objectives:
• Inspect mechanical components such as shafts, bearings, and gears.
• Evaluate electrical systems for safety and compliance.
• Identify common defects and failure modes.
• Apply inspection criteria to rotating equipment.

Topics:
• Mechanical system inspection: alignment, vibration, lubrication.
• Electrical inspection: cables, switchgear, earthing, insulation.
• Inspection of motors, pumps, and compressors.
• Hydraulic and pneumatic systems checks.
• Safety devices: pressure relief valves, emergency stops.
• Defect classification: cracks, deformation, leaks.
• Practical exercise: inspecting a motor assembly.
• Reporting findings and recommendations.

Day 4: Advanced Inspection and Risk Assessment

Objectives:
• Perform risk assessments related to plant inspection.
• Apply advanced NDT interpretation.
• Evaluate inspection results against standards.
• Develop corrective action plans.

Topics:
• Risk assessment methodologies: HIRA, FMEA.
• Interpreting NDT results: indications vs. defects.
• Fitness-for-service assessment.
• Inspection of pressure equipment: boilers, heat exchangers.
• Structural integrity evaluation.
• Life extension and remaining life calculations.
• Hands-on: risk assessment scenario.
• Writing comprehensive inspection reports.

Day 5: Practical Integration and Assessment

Objectives:
• Conduct a complete plant inspection independently.
• Complete all documentation accurately.
• Present findings and recommendations.
• Demonstrate competence in inspection procedures.

• Simulated plant inspection exercise.
• Use of inspection checklists.
• Data collection and analysis.
• Report writing and presentation.
• Peer review and feedback.
• Final assessment: practical inspection task.
• Course review and Q&A.

Practicals

16 hours of practicals To be conducted online or on-campus or in-house
Overview

Hands-on practicals are essential to develop competence in using inspection tools, applying NDT techniques, and conducting complete plant inspections. Learners will practice on actual equipment and simulated scenarios to reinforce theoretical knowledge and meet unit standard outcomes.

Practical Activities
  • Tool Familiarisation and Visual Inspection — Learners practice using callipers, micrometers, and thickness gauges on sample components, and perform visual inspections to identify surface defects. (4h)
  • Non-Destructive Testing (NDT) Application — Learners apply dye penetrant and magnetic particle testing on welded samples and interpret indications. (4h)
  • Mechanical and Electrical System Inspection — Learners inspect a motor-pump assembly and electrical panel, checking alignment, vibration, insulation, and safety devices. (4h)
  • Simulated Plant Inspection and Reporting — Learners conduct a full inspection of a simulated plant setup, document findings, and present a report. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
