Course Outline

Day 1: Introduction to Process Plant Operations and Safety

Objectives:
• Understand the role and responsibilities of a process plant operator
• Identify key process plant components and their functions
• Apply basic safety principles and hazard identification
• Interpret process flow diagrams (PFDs) and piping and instrumentation diagrams (P&IDs)
• Describe the principles of process control and instrumentation

Topics:
• Overview of process plant operations and typical industries (chemical, petrochemical, power generation)
• Plant equipment: pumps, compressors, heat exchangers, valves, vessels
• Safety culture: HIRA (Hazard Identification and Risk Assessment), PPE, permit-to-work systems
• Introduction to process diagrams: PFDs and P&IDs
• Fundamentals of process control: sensors, controllers, final control elements
• Basic process variables: temperature, pressure, flow, level

Day 2: Plant Equipment and Systems Operation

Objectives:
• Describe the operation, start-up, and shutdown procedures for key equipment
• Identify common operational issues and troubleshooting techniques
• Apply safe operating limits and interlocks
• Perform routine checks and readings on equipment
• Understand the function of auxiliary systems (cooling water, steam, compressed air)

Topics:
• Pump operation: centrifugal and positive displacement, cavitation, priming
• Compressor operation: reciprocating and centrifugal, surge control
• Heat exchanger operation: shell-and-tube, plate, fouling effects
• Valve types and their use: gate, globe, ball, butterfly, control valves
• Vessel operation: separators, reactors, storage tanks, level control
• Auxiliary systems: cooling water system, steam system, instrument air

Day 3: Process Control and Instrumentation

Objectives:
• Interpret control loop diagrams and tuning parameters
• Adjust setpoints and recognize controller modes (P, PI, PID)
• Troubleshoot common instrumentation faults
• Apply alarm management and emergency shutdown procedures
• Use distributed control system (DCS) or SCADA interfaces effectively

Topics:
• Control loop components: transmitter, controller, final control element
• PID controller tuning: proportional, integral, derivative actions
• Instrumentation: pressure, temperature, flow, level transmitters
• Alarm management: priority, suppression, response
• Emergency shutdown systems (ESD) and safety instrumented systems (SIS)
• Introduction to DCS/SCADA: operator interface, trends, logging

Day 4: Plant Start-up, Shutdown, and Normal Operations

Objectives:
• Develop and follow standard operating procedures (SOPs) for start-up and shutdown
• Monitor and adjust process parameters during normal operations
• Respond to process upsets and abnormal conditions
• Perform shift handover and logbook entries
• Apply energy efficiency and environmental awareness

Topics:
• Pre-start-up safety reviews (PSSR) and line-by-line checks
• Start-up sequences: inerting, purging, heating, pressurizing
• Normal operations: monitoring trends, adjusting control loops, sampling
• Shutdown procedures: depressurizing, draining, isolating, lockout/tagout
• Process upset response: high pressure, high temperature, leaks, trips
• Shift handover: communication, logbook, outstanding issues
• Energy optimization and waste minimization

Day 5: Troubleshooting, Maintenance, and Practical Integration

Objectives:
• Diagnose common process problems using systematic troubleshooting methods
• Coordinate with maintenance teams for corrective actions
• Apply root cause analysis (RCA) techniques
• Demonstrate competency in a simulated plant operation scenario
• Review course learnings and prepare for assessment

Topics:
• Troubleshooting methodology: symptoms, possible causes, corrective actions
• Common problems: pump cavitation, heat exchanger fouling, control valve sticking
• Maintenance coordination: work orders, permits, isolations
• Root cause analysis: 5 Whys, fishbone diagram
• Simulated plant operation scenario: start-up, normal operation, upset, shutdown
• Review and assessment preparation

Practicals

Overview

The practicals provide hands-on experience with process plant equipment and control systems. Learners will operate pumps, valves, and heat exchangers in a safe training environment, and use a simulated DCS to monitor and adjust process parameters, reinforcing theoretical knowledge and building confidence.

Practical Activities
  • Practical 1: Equipment Identification and Isolation — Learners identify major equipment items on a P&ID and physically locate them in the training plant. They practice isolation procedures including lockout/tagout and line breaking. (3h)
  • Practical 2: Pump and Valve Operation — Learners start up, operate, and shut down a centrifugal pump system, adjusting flow and pressure using valves. They observe cavitation and take corrective action. (4h)
  • Practical 3: DCS Simulation and Control Loop Tuning — Using a DCS simulator, learners monitor process variables, adjust setpoints, and tune a PID controller to achieve stable control. (4h)
  • Practical 4: Plant Start-up and Shutdown Simulation — In a simulated plant environment, learners execute a complete start-up sequence, handle a process upset, and perform a safe shutdown. (3h)
  • Practical 5: Troubleshooting Scenario — Learners diagnose a simulated plant fault (e.g., high discharge pressure) using a systematic approach and recommend corrective actions. (2h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
