Description

This course equips learners with the principles and practices of reliability engineering to optimize asset performance, minimize downtime, and reduce lifecycle costs. Participants will gain the skills to implement reliability-centered maintenance strategies and data-driven decision-making in industrial environments.

Course Outline

Day 1: Foundations of Reliability Engineering

Objectives:
• Understand the core concepts and importance of reliability engineering
• Differentiate between reliability, availability, and maintainability
• Identify the historical evolution and key contributors to reliability engineering
• Recognise the role of reliability in asset lifecycle management

Topics:
• Definition and scope of reliability engineering
• Reliability, availability, maintainability (RAM) principles
• Historical development and standards (SAE JA1011, ISO 55000)
• Asset lifecycle and reliability strategy
• Introduction to failure modes and effects
• Reliability metrics: MTBF, MTTR, availability

Day 2: Data Analysis and Failure Modelling

Objectives:
• Apply statistical methods to analyse reliability data
• Construct and interpret Weibull plots for failure modelling
• Use reliability block diagrams to model system reliability
• Calculate reliability metrics from field data

Topics:
• Probability distributions in reliability (exponential, Weibull, lognormal)
• Weibull analysis: parameter estimation and plotting
• Reliability block diagrams (RBDs) and series/parallel systems
• Failure rate and hazard function concepts
• Data sources: maintenance records, CMMS, SCADA
• Practical exercise: Weibull analysis using software

Day 3: Failure Modes, Effects, and Criticality Analysis (FMECA)

Objectives:
• Conduct a Failure Mode and Effects Analysis (FMEA) systematically
• Perform criticality analysis to prioritise failure modes
• Document FMECA results for decision-making
• Link FMECA to preventive maintenance planning

Topics:
• FMEA methodology: scope, functions, failure modes, effects, causes
• Criticality assessment using RPN, risk matrix, or MIL-STD-1629
• FMECA vs. FMEA: when to include criticality
• FMECA in design vs. operational phases
• Case study: FMECA on a pump system
• Integration with RCM and maintenance task selection

Day 4: Reliability-Centred Maintenance (RCM) and Lifecycle Costing

Objectives:
• Implement the RCM decision logic to determine maintenance strategies
• Perform Life Cycle Costing (LCC) to evaluate asset economics
• Identify failure consequences and select appropriate proactive tasks
• Apply RCM to a real-world asset system

Topics:
• RCM principles and the seven basic questions
• Failure consequences: hidden, safety, environmental, operational, non-operational
• Maintenance task selection: condition-based, time-based, failure-finding
• Life Cycle Costing: acquisition, operation, maintenance, disposal
• RCM facilitation and team roles
• Practical exercise: RCM analysis on a conveyor system

Day 5: Reliability Programme Implementation and Continuous Improvement

Objectives:
• Develop a reliability improvement plan for an organisation
• Use root cause analysis (RCA) techniques to address failures
• Monitor reliability performance using KPIs and dashboards
• Foster a reliability culture and continuous improvement

Topics:
• Root Cause Analysis (RCA): 5 Whys, fishbone, fault tree analysis
• Reliability KPIs: OEE, MTBF, MTTR, failure rate trends
• Reliability improvement projects: prioritisation and implementation
• Reliability culture: training, communication, management support
• Integration with asset management systems (ISO 55001)
• Course wrap-up and action planning

Overview

Practical sessions reinforce theoretical concepts through hands-on data analysis, FMECA workshops, RCM exercises, and root cause analysis. Learners use real-world datasets and software tools to build competence in reliability engineering techniques.

Practical Activities
  • Weibull Analysis and Reliability Data Modelling — Learners use a provided dataset of component failure times to perform Weibull analysis using software (e.g., Minitab or Excel), estimate parameters, and interpret plots. (4h)
  • FMECA Workshop on a Pump System — In teams, learners complete a FMECA on a centrifugal pump system, identifying failure modes, effects, causes, and assigning criticality ratings. (4h)
  • RCM Decision Analysis on a Conveyor System — Learners apply the RCM decision logic to a conveyor system, selecting appropriate maintenance tasks for each failure mode and justifying choices. (4h)
  • Root Cause Analysis (RCA) Simulation — Learners analyse a real-world failure scenario using fishbone diagram and 5 Whys techniques, then present findings and corrective actions. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
