Target Audience

This course is designed for experienced technicians, engineers, and maintenance personnel who are responsible for the installation, maintenance, and troubleshooting of advanced hydraulic systems in industries such as manufacturing, mining, and construction.

Prerequisites

Learners must have completed a basic hydraulics course or have equivalent practical experience in hydraulic systems.

Course Outline

Day 1: Fundamentals of Hydraulic Systems

Objectives:
• Understand basic hydraulic principles and components
• Identify hydraulic fluids and their properties
• Explain the function of pumps, actuators, and valves
• Interpret hydraulic symbols and schematics

Topics:
• Introduction to hydraulics: Pascal's law, flow, pressure
• Hydraulic fluids: types, viscosity, contamination control
• Hydraulic pumps: gear, vane, piston pumps
• Hydraulic actuators: cylinders and motors
• Control valves: directional, pressure, flow control
• Hydraulic symbols and basic circuit diagrams

Day 2: Hydraulic Components and Circuit Design

Objectives:
• Analyse hydraulic circuit components in detail
• Design basic hydraulic circuits for industrial applications
• Calculate pressure, flow, and power requirements
• Select appropriate components for given applications

Topics:
• Detailed study of pumps, motors, and cylinders
• Pressure control valves: relief, reducing, sequence
• Flow control valves: meter-in, meter-out, bleed-off
• Accumulators: types, sizing, applications
• Circuit design principles: series, parallel, regenerative
• Component selection criteria and calculations

Day 3: Hydraulic System Troubleshooting and Maintenance

Objectives:
• Diagnose common hydraulic system faults
• Perform preventive maintenance procedures
• Understand contamination control and filtration
• Apply safety procedures during maintenance

Topics:
• Common faults: cavitation, aeration, overheating
• Troubleshooting methodology: pressure, flow, temperature
• Contamination control: ISO codes, filtration ratings
• Preventive maintenance: oil analysis, filter changes
• Safety: lockout/tagout, pressure release, PPE
• Case studies: fault finding in typical circuits

Day 4: Advanced Hydraulic Systems and Proportional Control

Objectives:
• Understand proportional and servo valve technology
• Analyse closed-loop hydraulic control systems
• Interface hydraulics with PLCs and sensors
• Apply energy-saving techniques in hydraulic systems

Topics:
• Proportional valves: operation, characteristics, applications
• Servo valves: feedback, response, positioning
• Closed-loop control: PID controllers in hydraulics
• Electro-hydraulic interfaces: transducers, amplifiers
• Energy efficiency: load sensing, variable displacement pumps
• System simulation: software tools and analysis

Day 5: Hydraulic System Design Project and Integration

Objectives:
• Design a complete hydraulic system for a real-world application
• Integrate multiple subsystems and control methods
• Validate design through calculations and simulation
• Present and defend design decisions

Topics:
• Project brief: design a hydraulic system (e.g., press, conveyor)
• Component selection and sizing
• Circuit design and schematic creation
• Integration with electrical and PLC controls
• System validation: pressure, flow, power checks
• Presentation and peer review

Practicals

Overview

Hands-on practical sessions are essential to reinforce theoretical concepts and develop diagnostic, assembly, and troubleshooting skills. Learners will work on real hydraulic trainers, test benches, and simulation software to build and analyse circuits, perform maintenance, and fault-find.

Practical Activities
  • Practical 1: Component Identification and Circuit Assembly — Learners identify hydraulic components on a trainer and assemble basic circuits (e.g., cylinder extension/retraction, motor start/stop) using hoses and fittings. (4h)
  • Practical 2: Pressure and Flow Measurement — Using pressure gauges and flow meters, learners measure system parameters and adjust pressure relief and flow control valves to achieve specified settings. (4h)
  • Practical 3: Troubleshooting and Fault Diagnosis — Instructors introduce faults (e.g., blocked filter, leaking seal, misadjusted valve) and learners use systematic troubleshooting to identify and rectify issues. (4h)
  • Practical 4: Proportional Valve Setup and PLC Integration — Learners connect a proportional valve to a PLC, configure the valve amplifier, and program a simple positioning sequence using a sensor feedback loop. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
