Description

This course equips learners with the knowledge and skills to understand, install, maintain, and troubleshoot instrumentation and control systems used in industrial processes. Participants will gain practical competence in selecting and configuring sensors, controllers, and actuators to ensure efficient and safe operations.

  • Implement calibration procedures for pressure, temperature, flow, and level instruments.
  • Demonstrate troubleshooting techniques to identify and rectify faults in instrumentation circuits.

Target Audience

This course is designed for technicians, engineers, and maintenance personnel involved in process control, automation, or instrumentation within manufacturing, petrochemical, or utilities industries.

Course Outline

Day 1: Fundamentals of Instrumentation and Control

Objectives:
• Understand the role of instrumentation and control in industrial processes
• Identify key terminologies and principles of measurement
• Explain the concepts of open-loop and closed-loop control systems
• Describe the function of sensors and transducers
• Recognise standard process variables (pressure, temperature, flow, level)

Topics:
• Overview of instrumentation and control systems
• Basic measurement concepts: accuracy, precision, range, span
• Open-loop vs closed-loop control
• Sensors and transducers: types and principles
• Introduction to process variables: pressure, temperature, flow, level
• Signal transmission: pneumatic, electronic, digital

Day 2: Sensors, Transmitters, and Signal Conditioning

Objectives:
• Distinguish between different sensor types for each process variable
• Understand transmitter operation and output signals (4-20 mA, HART, Fieldbus)
• Explain signal conditioning and its importance
• Apply wiring and loop checking procedures
• Interpret sensor specifications and datasheets

Topics:
• Pressure sensors: strain gauge, capacitive, piezoelectric
• Temperature sensors: RTD, thermocouple, thermistor
• Flow measurement: differential pressure, magnetic, ultrasonic
• Level measurement: radar, ultrasonic, capacitive
• Transmitters: smart vs conventional, configuration
• Signal conditioning: amplification, filtering, isolation
• Loop wiring and 4-20 mA current loop basics

Day 3: Controllers, Final Control Elements, and Control Strategies

Objectives:
• Explain the role of controllers in process control
• Understand PID control: proportional, integral, derivative actions
• Describe final control elements: control valves, actuators, positioners
• Select appropriate control strategies (cascade, feedforward, ratio)
• Tune a PID controller using basic methods

Topics:
• Controllers: on-off, proportional, PID
• PID tuning: Ziegler-Nichols, trial-and-error
• Control valves: types, characteristics, sizing basics
• Actuators: pneumatic, electric, hydraulic
• Positioners and I/P converters
• Advanced control strategies: cascade, feedforward, ratio
• Introduction to programmable logic controllers (PLCs)

Day 4: Distributed Control Systems (DCS) and SCADA

Objectives:
• Differentiate between DCS and SCADA systems
• Understand the architecture of DCS and SCADA
• Navigate a typical HMI (Human-Machine Interface)
• Configure alarms, trends, and reports
• Recognise cybersecurity fundamentals for control systems

Topics:
• DCS architecture: controllers, I/O modules, networks
• SCADA systems: RTUs, MTUs, communication protocols
• HMI design and navigation
• Alarm management and historian trends
• Reporting and data logging
• Cybersecurity basics: access control, network segmentation
• Communication protocols: Modbus, Profibus, OPC

Day 5: System Integration, Troubleshooting, and Safety

Objectives:
• Integrate instrumentation components into a complete control loop
• Apply systematic troubleshooting techniques
• Interpret P&IDs and loop diagrams
• Understand safety instrumented systems (SIS) and SIL levels
• Demonstrate compliance with SAQA and industry standards

Topics:
• Integration of sensors, transmitters, controllers, and final elements
• Troubleshooting methodology: fault finding, loop checks
• P&ID symbols and loop diagram interpretation
• Safety Instrumented Systems (SIS): layers of protection
• SIL (Safety Integrity Level) concepts
• Standards: SANS, IEC 61511, OHSA
• Course review and assessment

Practicals

16 hours of practicals To be conducted online or on-campus or in-house
Overview

Hands-on practical sessions are essential for learners to apply theoretical knowledge to real instrumentation and control equipment. These sessions develop skills in wiring, configuration, calibration, and troubleshooting, ensuring competence in industrial automation tasks.

Practical Activities
  • Practical 1: Sensor and Transmitter Wiring — Learners wire a pressure transmitter and a temperature transmitter to a signal conditioner and verify 4-20 mA loop operation using a multimeter. (4h)
  • Practical 2: PID Controller Tuning — Using a process simulator, learners implement PID control on a level loop and tune parameters using the Ziegler-Nichols method. (4h)
  • Practical 3: Control Valve and Actuator Setup — Learners assemble a control valve with a pneumatic actuator, connect an I/P converter, and perform a valve stroke test. (4h)
  • Practical 4: SCADA HMI and Alarm Configuration — Learners configure a simple SCADA HMI with trend displays and alarms, then simulate process disturbances to verify alarm functionality. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
