Description

This course equips learners with the skills to design and specify instrumentation systems for industrial processes. It covers the selection of sensors, transmitters, controllers, and final control elements, as well as the creation of loop diagrams, instrument specifications, and installation drawings. The focus is on ensuring safe, efficient, and compliant instrumentation design in accordance with industry standards.

Learning Outcomes

  • Apply principles of measurement and control to select appropriate instrumentation for given process parameters.
  • Design instrument loops and create loop diagrams, instrument indexes, and specification sheets.
  • Evaluate instrument performance and compatibility with process conditions and safety requirements.
  • Implement design documentation in compliance with South African and international standards (e.g., SANS, ISA).
  • Demonstrate the ability to integrate instrumentation design with control system architecture.

Target Audience

This course is intended for instrumentation technicians, engineers, and designers involved in the specification, design, or installation of process measurement and control systems. It is also suitable for project managers and supervisors overseeing instrumentation projects.

Course Outline

Day 1: Fundamentals of Instrumentation and Process Control

Objectives:
• Understand the role of instrumentation in industrial processes
• Identify key process variables: pressure, temperature, flow, and level
• Explain basic control loop concepts: sensor, transmitter, controller, final control element
• Recognize common instrumentation symbols and terminology

Topics:
• Introduction to instrumentation and its industrial applications
• Overview of process variables and measurement principles
• Basic control loop components and their functions
• Instrumentation symbols, P&IDs, and documentation
• Safety considerations and standards in instrumentation

Day 2: Measurement Principles and Sensor Technologies

Objectives:
• Describe operating principles of common sensors for pressure, temperature, flow, and level
• Select appropriate sensor types based on process conditions
• Interpret sensor specifications and accuracy requirements
• Understand signal transmission methods: pneumatic, analog, digital

Topics:
• Pressure measurement: gauges, transmitters, diaphragms, and strain gauges
• Temperature measurement: thermocouples, RTDs, and thermistors
• Flow measurement: differential pressure, magnetic, ultrasonic, and Coriolis
• Level measurement: radar, ultrasonic, capacitive, and displacer
• Sensor selection criteria: range, accuracy, response time, environmental factors
• Signal types: 4-20 mA, HART, Foundation Fieldbus, Profibus

Day 3: Control Valves and Final Control Elements

Objectives:
• Explain the function and types of control valves
• Describe valve characteristics: linear, equal percentage, quick opening
• Understand actuator types: pneumatic, electric, hydraulic
• Identify accessories: positioners, I/P converters, limit switches

Topics:
• Control valve components: body, trim, bonnet, packing
• Valve types: globe, ball, butterfly, gate, diaphragm
• Flow characteristics and valve sizing basics
• Actuators: spring-diaphragm, piston, electric, rotary
• Positioners and I/P converters: function and calibration
• Smart valve technology and digital positioners

Day 4: Control Systems and Loop Tuning

Objectives:
• Understand PID control modes: proportional, integral, derivative
• Explain open-loop vs closed-loop control
• Apply basic tuning methods: Ziegler-Nichols, trial and error
• Interpret process response curves and tuning parameters

Topics:
• Overview of control strategies: feedback, feedforward, cascade
• PID controller fundamentals and mode interactions
• Tuning methods: Ziegler-Nichols open-loop and closed-loop, Cohen-Coon
• Process response: dead time, time constant, gain
• Tuning for different process types: flow, level, pressure, temperature
• Practical considerations: noise, saturation, reset windup

Day 5: Design Project and Practical Integration

Objectives:
• Apply instrumentation design principles to a real-world scenario
• Develop a basic instrument selection and loop diagram
• Integrate measurement, control valve, and controller selection
• Perform loop tuning on a simulated process

Topics:
• Case study: design of a simple process control loop
• Instrument selection and specification documentation
• Loop diagram development and P&ID review
• Simulation-based loop tuning exercise
• Troubleshooting common instrumentation issues
• Course review and assessment

Practicals

16 hours of practicals To be conducted online or on-campus or in-house
Overview

Hands-on practicals are essential for learners to apply theoretical knowledge to real instrumentation equipment. These sessions reinforce sensor calibration, control valve setup, PID tuning, and loop integration skills using lab-scale trainers and simulation software.

Practical Activities
  • Sensor Calibration and Signal Measurement — Learners calibrate a pressure transmitter and a temperature RTD using a calibrator and multimeter, and verify 4-20 mA signal output. (4h)
  • Control Valve Assembly and Positioner Setup — Learners assemble a control valve with a pneumatic actuator and configure a smart positioner using a handheld communicator. (4h)
  • PID Controller Tuning on a Flow Loop — Using a lab-scale flow loop with a PLC-based PID controller, learners perform open-loop step tests and apply Ziegler-Nichols tuning. (4h)
  • Integrated Loop Design and Simulation — Learners design a complete control loop on paper, then simulate it using software (e.g., MATLAB/Simulink or process simulator) to verify performance. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).

  • If you scored under 50% you can sit the final test again at the next scheduled session at no extra cost.
