This course equips learners with the fundamental principles and practical skills required to understand, operate, and maintain process instrumentation systems commonly used in industrial environments. Course Outline

Day 1: Fundamentals of Process Instrumentation

Objectives:
• Understand the role of instrumentation in industrial processes
• Identify common process variables: pressure, temperature, flow, level
• Explain basic measurement principles and sensor operation
• Describe the components of a measurement loop
• Recognise standard instrumentation symbols and documentation

Topics:
• Introduction to process control and instrumentation
• Process variables and their importance
• Pressure measurement: principles and devices
• Temperature measurement: thermocouples, RTDs, thermistors
• Flow measurement: differential pressure, electromagnetic, ultrasonic
• Level measurement: guided wave radar, capacitance, displacer
• Instrumentation loop components: sensor, transmitter, controller, final element
• P&ID symbols and instrument tags

Day 2: Signal Transmission and Calibration

Objectives:
• Differentiate between analogue and digital signals
• Explain 4-20 mA loop operation and HART protocol
• Perform basic calibration procedures for pressure and temperature transmitters
• Understand the importance of traceability and accuracy
• Apply safety precautions during calibration tasks

• Analogue vs digital signal transmission
• 4-20 mA current loop: principles and troubleshooting
• HART communication protocol overview
• Fieldbus and wireless options
• Calibration fundamentals: standards, traceability, uncertainty
• Pressure transmitter calibration procedure
• Temperature transmitter calibration using a dry-block
• Safety considerations: lockout/tagout, hot work permits

Day 3: Control Valves and Final Control Elements

Objectives:
• Identify types of control valves and their applications
• Explain valve characteristics: linear, equal percentage, quick opening
• Describe actuator types: pneumatic, electric, hydraulic
• Understand valve sizing basics and cavitation
• Perform valve stroking and positioner calibration

Topics:
• Control valve components: body, trim, actuator, positioner
• Valve types: globe, ball, butterfly, diaphragm, gate
• Flow characteristics and selection criteria
• Actuator principles: spring-diaphragm, piston, electric
• Valve positioners: pneumatic and smart
• Valve sizing: Cv, choked flow, cavitation
• Valve maintenance and troubleshooting
• Practical: stroking a control valve and adjusting positioner

Day 4: Process Controllers and Loop Tuning

Objectives:
• Explain PID control modes: proportional, integral, derivative
• Describe controller algorithms and their effects
• Tune a PID loop using Ziegler-Nichols and trial-and-error methods
• Analyse process responses: overshoot, steady-state error, oscillation
• Implement cascade and feedforward control strategies

Topics:
• On/off, proportional, integral, derivative control
• PID controller tuning methods: Ziegler-Nichols, Cohen-Coon, software-based
• Process reaction curve and ultimate gain method
• Tuning for different processes: flow, level, temperature, pressure
• Advanced control: cascade, ratio, feedforward
• Controller hardware: DCS, PLC, single-loop controllers
• Practical: tuning a simulated temperature loop
• Troubleshooting common control problems

Day 5: System Integration and Safety Instrumented Systems

Objectives:
• Integrate instrumentation with DCS and SCADA systems
• Understand safety instrumented systems (SIS) and SIL levels
• Apply instrumented protective functions (IPF) principles
• Perform loop checks and commissioning procedures
• Review maintenance strategies and documentation requirements

Topics:
• DCS architecture and I/O modules
• SCADA systems: RTUs, communication protocols (Modbus, Profibus)
• Integration of field devices with control systems
• Safety lifecycle and functional safety standards (IEC 61511)
• SIL determination and proof testing
• Loop checks: continuity, polarity, signal verification
• Commissioning procedures: pre-startup checks
• Maintenance strategies: preventive, predictive, corrective

Practicals

Overview

The practicals provide hands-on experience with instrumentation equipment, including calibration of transmitters, control valve stroking, loop tuning, and system integration. Learners will work with actual instruments and simulators to reinforce theoretical concepts and develop troubleshooting skills.

Practical Activities
  • Calibration of Pressure and Temperature Transmitters — Learners calibrate a pressure transmitter using a deadweight tester and a temperature transmitter using a dry-block calibrator, documenting results and calculating errors. (4h)
  • Control Valve Stroking and Positioner Calibration — Learners stroke a control valve, adjust travel stops, and calibrate a smart positioner to achieve specified stroke times and linearity. (4h)
  • PID Loop Tuning on a Simulated Process — Using a process simulator, learners tune a PID controller for a temperature loop using Ziegler-Nichols and trial-and-error methods, observing process responses. (4h)
  • Loop Check and DCS Integration — Learners perform a loop check on a pressure measurement loop, verify signal integrity, and configure a DCS display to monitor the process variable. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
