Course Outline

Day 1: Introduction to Auxiliary Equipment and Systems

Objectives:
• Understand the role and types of auxiliary equipment in industrial operations
• Identify key systems and their interrelationships
• Recognise safety and regulatory requirements for auxiliary equipment operation

Topics:
• Overview of auxiliary equipment: pumps, compressors, fans, conveyors, and valves
• System integration and process flow basics
• Introduction to operational documentation and standard operating procedures
• Safety regulations (OHS Act, SANS codes) and hazard identification
• Principles of energy sources: electrical, pneumatic, hydraulic

Day 2: Mechanical Systems and Components

Objectives:
• Describe the construction and working principles of common auxiliary mechanical systems
• Explain maintenance requirements for rotating and static equipment
• Apply safe isolation and lock-out/tag-out procedures

Topics:
• Pumps: centrifugal, positive displacement – types, components, and operation
• Compressors and fans: principles, performance curves, and controls
• Conveyor systems: belt, screw, and pneumatic – components and safety
• Valve types: gate, globe, ball, butterfly, check – application and maintenance
• Lubrication, bearings, and seals: selection and best practices

Day 3: Electrical and Control Systems

Objectives:
• Identify electrical components and control systems used in auxiliary equipment
• Interpret basic electrical diagrams and control logic
• Understand the role of sensors, actuators, and PLCs in automation

Topics:
• Electrical safety: earthing, protection devices, and regulations
• Motors: AC/DC, starters, variable frequency drives
• Control systems: relays, contactors, timers, and programmable logic controllers (PLCs)
• Sensors: pressure, temperature, level, flow – principles and calibration
• Instrumentation diagrams (P&IDs) and loop sheets

Day 4: Pneumatic and Hydraulic Systems

Objectives:
• Explain the principles of pneumatic and hydraulic power transmission
• Identify components and interpret circuit diagrams
• Perform basic troubleshooting of fluid power systems

Topics:
• Pneumatic systems: compressors, air treatment, valves, actuators
• Hydraulic systems: pumps, reservoirs, valves, cylinders, and motors
• Circuit diagrams: symbols, layout, and reading
• Pressure, flow, and directional control valves
• Troubleshooting common faults: leaks, pressure loss, contamination

Day 5: Operation and Monitoring of Auxiliary Systems

Objectives:
• Operate auxiliary equipment according to standard procedures
• Monitor system parameters and interpret readings
• Respond to alarms and abnormal conditions

Topics:
• Start-up and shut-down procedures for typical auxiliary systems
• Monitoring: temperature, pressure, vibration, flow, and level
• Alarm management and response protocols
• Log sheets, shift reports, and communication
• Energy efficiency and optimisation basics

Day 6: Maintenance Planning and Reliability

Objectives:
• Differentiate between preventive, predictive, and corrective maintenance
• Develop a basic maintenance schedule for auxiliary equipment
• Apply reliability principles to reduce downtime

Topics:
• Maintenance strategies: reactive, preventive, predictive, and proactive
• Condition monitoring techniques: vibration analysis, thermography, oil analysis
• Spare parts management and inventory control
• Root cause analysis and failure modes (FMEA basics)
• Maintenance planning tools: CMMS, work orders, and schedules

Day 7: Integration, Troubleshooting, and Assessment

Objectives:
• Integrate knowledge across systems to diagnose complex faults
• Apply systematic troubleshooting methodologies
• Demonstrate competence through practical assessment

• System-level troubleshooting: case studies and scenarios
• Communication and teamwork in multi-system operations
• Emergency response and contingency planning
• Review of key concepts and Q&A
• Written and practical assessment

Practicals

24 hours of practicals To be conducted online or on-campus or in-house
Overview

Hands-on practical sessions are essential for learners to develop competence in operating, monitoring, and maintaining auxiliary equipment. These sessions provide supervised practice on real or simulated systems, reinforcing theoretical knowledge and building confidence in safe work procedures.

Practical Activities
  • Practical 1: Mechanical System Operation and Maintenance — Learners operate centrifugal and positive displacement pumps, adjust valves, and perform basic maintenance tasks such as gland packing and bearing inspection. (6h)
  • Practical 2: Electrical and Control System Testing — Learners test motor starters, configure a VFD, wire a simple control circuit, and use a multimeter to measure voltage, current, and resistance. (6h)
  • Practical 3: Pneumatic and Hydraulic Circuit Assembly — Learners assemble pneumatic and hydraulic circuits using real components, adjust pressure and flow, and troubleshoot common faults. (6h)
  • Practical 4: Integrated System Operation and Troubleshooting — Learners operate an integrated auxiliary system (e.g., pump, valve, conveyor, control panel), monitor parameters, and resolve simulated faults. (6h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
