Prerequisites

Learners must have basic literacy and numeracy skills. A technical background or prior experience in maintenance is recommended.

Course Outline

Day 1: Introduction to Fault Finding and Maintenance Principles

Objectives:
• Understand the importance of systematic fault finding in industrial maintenance
• Identify different types of maintenance strategies (reactive, preventive, predictive)
• Describe the role of safety in maintenance procedures
• Explain the basic principles of electrical and mechanical systems

Day 2: Diagnostic Tools and Techniques

Objectives:
• Select appropriate diagnostic tools for different fault scenarios
• Demonstrate correct usage of multimeters, clamp meters, and insulation testers
• Interpret readings from diagnostic equipment
• Apply logical reasoning to isolate faults

Topics:
• Types of diagnostic tools: multimeters, oscilloscopes, thermal imagers
• Measuring voltage, current, resistance, and continuity
• Insulation resistance testing
• Using schematic diagrams and wiring diagrams
• Step-by-step fault isolation techniques
• Common symptoms and their possible causes

Day 3: Electrical Fault Finding

Objectives:
• Identify common electrical faults in industrial equipment
• Apply systematic methods to trace electrical faults
• Safely test and replace faulty electrical components
• Document fault finding processes and outcomes

• Common electrical faults: short circuits, open circuits, earth faults
• Testing motors, starters, and contactors
• Fault finding in control circuits
• Using circuit diagrams to trace faults
• Safety procedures for working on live circuits

Day 4: Mechanical Fault Finding

Objectives:
• Identify common mechanical faults in rotating and static equipment
• Apply techniques such as vibration analysis and alignment checks
• Perform basic mechanical measurements and inspections
• Determine root causes of mechanical failures

• Mechanical faults: misalignment, imbalance, wear, lubrication issues
• Vibration analysis fundamentals
• Bearing inspection and replacement criteria
• Belt and chain drive troubleshooting
• Pump and compressor fault diagnosis

Day 5: Maintenance Repair Procedures

• Plan and execute repair procedures safely and efficiently
• Select appropriate tools and replacement parts
• Apply best practices for disassembly, repair, and reassembly
• Verify equipment functionality after repair

• Repair planning and resource estimation
• Safe isolation and lockout/tagout procedures
• Disassembly techniques and component handling
• Repair methods: welding, brazing, machining, fitting
• Reassembly and alignment procedures
• Post-repair testing and commissioning

Day 6: Preventive and Predictive Maintenance

Objectives:
• Develop preventive maintenance schedules based on manufacturer guidelines
• Apply predictive maintenance techniques such as thermography and oil analysis
• Interpret condition monitoring data to predict failures
• Implement continuous improvement in maintenance practices

• Preventive maintenance planning and scheduling
• Lubrication management and oil analysis
• Thermographic inspection of electrical and mechanical systems
• Ultrasonic testing for leaks and bearing condition
• Vibration analysis for predictive maintenance

Day 7: Integration, Case Studies, and Assessment

• Apply fault finding and repair procedures to integrated systems
• Analyze real-world case studies and identify improvement opportunities
• Demonstrate competence through practical assessment
• Compile a comprehensive maintenance report

Overview

Practical sessions are integral to this course, allowing learners to apply fault finding and repair techniques in a simulated industrial environment. Hands-on exercises develop competence in using diagnostic tools, performing repairs, and documenting procedures.

Practical Activities
  • Practical 1: Diagnostic Tool Usage — Learners practice using multimeters, insulation testers, and thermal imagers on training rigs to measure voltage, current, resistance, and temperature. (4h)
  • Practical 2: Electrical Fault Finding — Learners troubleshoot pre-installed faults in motor control circuits, contactors, and relays using schematic diagrams. (6h)
  • Practical 3: Mechanical Fault Finding — Learners diagnose mechanical faults such as misalignment and bearing wear using vibration analyzers and dial indicators on pumps and fans. (6h)
  • Practical 4: Repair and Reassembly — Learners disassemble, repair, and reassemble a motor-pump set, including replacing seals and bearings. (4h)
  • Practical 5: Integrated Fault Finding and Assessment — Learners work in teams to diagnose and repair a complex fault involving both electrical and mechanical components, culminating in a practical assessment. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
