Description

This course equips learners with the knowledge and skills to implement predictive maintenance strategies using data analysis and condition monitoring techniques. Participants will learn to reduce downtime, optimise maintenance schedules, and improve asset reliability through predictive approaches.

Course Outline

Day 1: Introduction to Predictive Maintenance

Objectives:
• Define predictive maintenance and differentiate it from reactive and preventive maintenance.
• Explain the business benefits of predictive maintenance.
• Identify key predictive maintenance technologies.
• Describe the role of condition monitoring in predictive maintenance.

Topics:
• Overview of maintenance strategies: reactive, preventive, predictive, and proactive.
• Principles and objectives of predictive maintenance.
• Cost-benefit analysis of predictive maintenance.
• Common predictive maintenance technologies: vibration analysis, thermography, oil analysis, ultrasonics.
• Introduction to condition monitoring.
• Basic reliability concepts and failure patterns.
• Regulatory and safety considerations in South Africa.

Day 2: Vibration Analysis and Thermography

Objectives:
• Explain the principles of vibration analysis for rotating machinery.
• Interpret basic vibration spectra and identify common faults.
• Describe the application of thermography in electrical and mechanical systems.
• Perform basic data collection using vibration and thermal instruments.

Topics:
• Fundamentals of vibration: amplitude, frequency, phase.
• Sensors and data acquisition for vibration.
• Reading vibration spectra: unbalance, misalignment, bearing faults.
• Introduction to infrared thermography: emissivity, temperature measurement.
• Thermography applications: electrical panels, motors, bearings.
• Safety precautions when using thermal cameras.
• Hands-on demonstration with vibration meter and thermal camera.

Day 3: Oil Analysis and Ultrasonic Testing

Objectives:
• Explain the role of oil analysis in predicting equipment failure.
• Interpret basic oil analysis reports.
• Describe ultrasonic testing principles for leak detection and bearing condition.
• Apply oil sampling techniques and ultrasonic inspection methods.

Topics:
• Oil analysis fundamentals: viscosity, contamination, wear debris.
• Sampling procedures and best practices.
• Understanding oil analysis reports and trend analysis.
• Ultrasonic testing principles: airborne and structure-borne ultrasonics.
• Detecting leaks, steam traps, and bearing faults with ultrasonics.
• Practical oil sampling and ultrasonic inspection exercises.

Day 4: Data Integration and Condition Monitoring Systems

Objectives:
• Explain how to integrate data from multiple condition monitoring techniques.
• Describe the components of a condition monitoring system.
• Use software to trend and analyse condition data.
• Establish alarm limits and trigger corrective actions.

Topics:
• Condition monitoring system architecture: sensors, data loggers, software.
• Data integration from vibration, thermography, oil analysis, and ultrasonics.
• Trend analysis and baseline establishment.
• Setting alarm levels and thresholds.
• Introduction to predictive maintenance software (CMMS integration).
• Case studies of integrated monitoring programs.
• Developing a condition monitoring plan.

Day 5: Implementation Strategy and Continuous Improvement

Objectives:
• Develop a predictive maintenance implementation plan.
• Evaluate the effectiveness of a predictive maintenance program.
• Apply continuous improvement principles.
• Understand the role of skills development and change management.

Topics:
• Steps to implement predictive maintenance in an organisation.
• Key performance indicators for predictive maintenance.
• Return on investment (ROI) calculation.
• Continuous improvement: PDCA cycle, root cause analysis.
• Change management and training requirements.
• Legal and compliance aspects in South Africa.
• Final assessment and course wrap-up.

Overview

Practical sessions are essential for learners to gain hands-on experience with predictive maintenance tools and techniques. These sessions reinforce theoretical knowledge and develop competence in data collection, analysis, and interpretation.

Practical Activities
  • Vibration Measurement and Analysis — Learners use a vibration meter to collect data from a test rig and analyse spectra to identify common faults. (4h)
  • Thermographic Inspection — Learners use a thermal camera to inspect electrical panels and rotating equipment, capturing and interpreting thermal images. (4h)
  • Oil Sampling and Analysis Interpretation — Learners perform oil sampling from a gearbox and interpret a provided oil analysis report to recommend actions. (4h)
  • Ultrasonic Inspection for Leak Detection — Learners use an ultrasonic detector to locate simulated leaks and assess bearing condition on a test rig. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

All marks are recorded on the AATICD LMS and visible to each learner under their account.

Certificate

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
