Prerequisites

None — open enrollment. However, basic knowledge of maintenance operations is beneficial.

Course Outline

Day 1: Introduction to Predictive Maintenance and Condition Monitoring

Objectives:
• Understand the principles and benefits of predictive maintenance
• Differentiate between reactive, preventive, and predictive maintenance strategies
• Identify key condition monitoring techniques
• Recognise the role of predictive maintenance in asset reliability
• Overview of relevant standards and regulations

• Definition and importance of predictive maintenance
• Comparison of maintenance strategies: reactive, preventive, predictive, proactive
• Overview of condition monitoring techniques: vibration analysis, thermography, oil analysis, ultrasound
• Introduction to reliability-centred maintenance (RCM)
• Benefits: reduced downtime, cost savings, extended asset life
• Regulatory and safety considerations (OHS Act, SAQA outcomes)
• Key performance indicators for predictive maintenance

Day 2: Vibration Analysis and Thermography

Objectives:
• Explain the fundamentals of vibration analysis
• Identify common vibration patterns and their meanings
• Apply thermography principles for temperature monitoring
• Interpret thermal images to detect anomalies
• Understand equipment setup and data collection procedures

Topics:
• Vibration theory: amplitude, frequency, phase
• Vibration sensors: accelerometers, proximity probes
• Data collection: routes, sampling rates, FFT analysis
• Common fault frequencies: imbalance, misalignment, bearing defects
• Thermography basics: emissivity, thermal patterns
• Types of thermal anomalies: hot spots, temperature gradients
• Equipment for thermography: IR cameras, thermal imaging
• Safety precautions when using thermal imaging

Day 3: Oil Analysis and Ultrasonic Testing

Objectives:
• Understand oil analysis as a predictive tool
• Interpret oil sample results for wear, contamination, and degradation
• Apply ultrasonic testing for leak detection and condition monitoring
• Identify applications of ultrasound in mechanical and electrical systems
• Develop sampling and testing protocols

• Oil analysis parameters: viscosity, particle count, water content, acid number
• Wear debris analysis: ferrography, spectroscopy
• Sampling techniques: proper locations, clean sampling
• Ultrasonic theory: frequency ranges, airborne vs. structure-borne
• Applications: leak detection, bearing condition, electrical discharge
• Ultrasonic instruments: detectors, contact probes
• Data interpretation and trending
• Integration with other condition monitoring techniques

Day 4: Data Analysis, Trending, and Decision Making

Objectives:
• Analyse condition monitoring data to detect trends
• Set alarm limits and thresholds for different parameters
• Use statistical tools for data interpretation
• Make informed maintenance decisions based on data
• Understand the role of CMMS in predictive maintenance

Topics:
• Data collection and management: databases, spreadsheets, CMMS
• Trend analysis: plotting, moving averages, rate of change
• Setting baselines and alarm limits
• Statistical process control for condition monitoring
• Root cause analysis techniques
• Decision matrix for maintenance actions
• Reporting and documentation

Day 5: Implementation, Integration, and Continuous Improvement

• Develop a predictive maintenance plan for an organisation
• Integrate predictive maintenance with other maintenance strategies
• Evaluate the cost-benefit of predictive maintenance programmes
• Apply continuous improvement principles
• Prepare for certification and compliance requirements

Practicals

16 hours of practicals To be conducted online or on-campus or in-house
Overview

Hands-on practical sessions are essential to develop competence in using condition monitoring equipment, interpreting data, and making maintenance decisions. Learners will perform vibration measurements, thermal imaging, oil sampling, and ultrasonic inspections on simulated equipment, followed by data analysis and reporting.

Practical Activities
  • Practical 1: Vibration Measurement and Analysis — Learners use accelerometers and vibration analysers to collect data from rotating machinery, then perform FFT analysis to identify common faults. (4h)
  • Practical 2: Thermographic Inspection — Learners use thermal imaging cameras to scan electrical panels and mechanical equipment, capturing and analysing thermal anomalies. (4h)
  • Practical 3: Oil Sampling and Analysis — Learners perform oil sampling from gearboxes and hydraulic systems, then use onsite test kits to measure viscosity, water content, and particle count. (4h)
  • Practical 4: Ultrasonic Inspection and Data Integration — Learners use ultrasonic detectors for leak detection and bearing condition assessment, then integrate data from multiple techniques into a maintenance decision. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
