Description

This course provides a comprehensive understanding of the oil refining process, from crude oil distillation to the production of valuable petroleum products. Learners will gain the technical knowledge and practical skills required to operate refining units safely and efficiently, with a strong emphasis on health, safety, and environmental compliance. The course prepares participants to contribute effectively in a refinery environment while adhering to industry standards and regulations.

Target Audience

This course is designed for process operators, technicians, and engineers working in or entering the petroleum refining industry. It is also suitable for supervisors and managers seeking to deepen their understanding of refining operations and safety protocols.

Prerequisites

None — open enrollment. However, a basic understanding of chemistry or engineering principles is recommended.

Course Outline

Day 1: Introduction to Oil Refining and Crude Oil Characteristics

Objectives:
• Understand the basic principles of oil refining and its importance.
• Identify the different types of crude oil and their properties.
• Describe the primary products derived from crude oil.
• Explain the role of a refinery in the petroleum industry.

Topics:
• Overview of the petroleum industry and refining history
• Crude oil composition: hydrocarbons, impurities, and classification
• Physical and chemical properties of crude oil (API gravity, sulfur content, etc.)
• Refinery configuration and major processing units
• Safety and environmental considerations in refining

Day 2: Distillation and Separation Processes

Objectives:
• Explain the principles of fractional distillation.
• Describe the operation of atmospheric and vacuum distillation units.
• Understand the separation of crude oil into fractions.
• Identify the products from distillation and their uses.

Topics:
• Principles of distillation: boiling points, vapor-liquid equilibrium
• Atmospheric distillation column design and operation
• Vacuum distillation for heavy fractions
• Side strippers, pumps, and heat exchangers
• Product streams: LPG, naphtha, kerosene, diesel, gas oil, residue

Day 3: Conversion Processes – Cracking and Reforming

Objectives:
• Understand the need for conversion processes to meet product demand.
• Describe catalytic cracking and hydrocracking.
• Explain catalytic reforming and its role in octane enhancement.
• Identify the catalysts and operating conditions used.

Topics:
• Fluid catalytic cracking (FCC): process flow, reactor, regenerator
• Hydrocracking: chemistry, catalysts, and products
• Catalytic reforming: reactions, catalyst types, and reformate
• Coking and other residue conversion processes
• Product yields and quality improvement

Day 4: Treatment and Blending Processes

Objectives:
• Describe hydrotreating for sulfur and contaminant removal.
• Explain alkylation and isomerization for high-octane gasoline.
• Understand product blending to meet specifications.
• Identify environmental regulations affecting treatment processes.

Topics:
• Hydrodesulfurization (HDS) and hydrotreating
• Alkylation: sulfuric acid and HF processes
• Isomerization for light naphtha
• Sweetening processes (Merox, etc.)
• Blending of gasoline, diesel, jet fuel, and fuel oils
• Quality control and specifications (octane, cetane, volatility)

Day 5: Refinery Integration, Utilities, and Future Trends

Objectives:
• Understand how units integrate in a refinery for maximum efficiency.
• Describe utility systems (steam, cooling water, hydrogen).
• Explain the role of advanced control and optimization.
• Discuss future trends: biofuels, carbon capture, and refinery flexibility.

Topics:
• Refinery mass and energy balances
• Hydrogen production and management (steam reforming)
• Utility systems: steam, cooling water, compressed air, flare
• Process control and optimization
• Environmental management: emissions, wastewater, solid waste
• Future trends: renewable feedstocks, carbon capture, energy efficiency

Practicals

16 hours of practicals To be conducted online or on-campus or in-house
Overview

Hands-on practicals are essential to reinforce theoretical concepts. Learners will simulate distillation processes, operate a virtual refinery unit, and conduct quality tests on refined products to develop operational and troubleshooting skills.

Practical Activities
  • Distillation Simulation — Using a process simulator, learners set up and run a crude distillation column, adjusting feed conditions and observing product yields. (4h)
  • Catalytic Cracking Virtual Lab — Simulate an FCC unit to study the effect of catalyst-to-oil ratio and temperature on conversion and product distribution. (4h)
  • Hydrotreating Process Operation — Participants run a hydrotreater simulation, monitoring sulfur removal and hydrogen consumption while adjusting feed rates. (4h)
  • Product Quality Testing and Blending — Learners perform ASTM tests (e.g., distillation, flash point, viscosity) on samples and blend components to meet specifications. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
