This advanced course equips maintenance managers and supervisors with strategic skills to optimise asset reliability, reduce downtime, and align maintenance operations with organisational objectives. Participants will learn to implement world-class maintenance strategies, manage teams effectively, and drive continuous improvement in maintenance performance.

Learning Outcomes

  • Analyse the principles of reliability-centred maintenance (RCM) and total productive maintenance (TPM) to select appropriate strategies for different asset types.
  • Design a comprehensive maintenance plan that integrates preventive, predictive, and corrective maintenance with resource allocation and budgeting.
  • Evaluate maintenance performance using key performance indicators (KPIs) such as OEE, MTBF, and MTTR, and recommend improvement actions.
  • Implement a computerised maintenance management system (CMMS) to streamline work orders, inventory, and reporting.
  • Apply root cause analysis (RCA) and failure mode and effects analysis (FMEA) to systematically resolve recurring failures.
  • Demonstrate leadership in maintenance teams by fostering a safety culture, managing change, and facilitating continuous improvement initiatives.

Maintenance managers, engineers, supervisors, and technical professionals responsible for planning, managing, or improving maintenance operations in industrial or commercial environments.

Prerequisites

None — open enrollment. However, a background in engineering or technical maintenance is recommended.

Course Outline

Day 1: Foundations of Maintenance Management

Objectives:
• Understand the strategic importance of maintenance management in organisational performance
• Differentiate between reactive, preventive, predictive, and proactive maintenance strategies
• Identify key performance indicators (KPIs) for maintenance effectiveness
• Recognise the role of maintenance in asset lifecycle management

• Introduction to maintenance management principles
• Types of maintenance strategies (reactive, preventive, predictive, proactive)
• Maintenance KPIs: OEE, MTBF, MTTR, availability
• Asset lifecycle and maintenance planning
• Cost-benefit analysis of maintenance approaches
• Overview of maintenance standards (e.g., ISO 55000)

Day 2: Reliability-Centred Maintenance (RCM) and Failure Analysis

Objectives:
• Apply the RCM methodology to identify maintenance requirements
• Conduct failure mode and effects analysis (FMEA)
• Analyse root causes of equipment failures
• Develop failure mitigation strategies

• Principles of Reliability-Centred Maintenance (RCM)
• Failure Mode and Effects Analysis (FMEA)
• Root Cause Analysis (RCA) techniques
• Weibull analysis for failure data
• Maintenance task selection and prioritisation
• Case studies in RCM implementation

Day 3: Maintenance Planning and Scheduling

Objectives:
• Create effective maintenance plans and schedules
• Optimise resource allocation for maintenance tasks
• Use computerised maintenance management systems (CMMS)
• Manage maintenance backlogs and work orders

• Maintenance planning process: scope, resources, timing
• Scheduling techniques: Gantt charts, critical path method
• CMMS functionality and data management
• Work order lifecycle: creation, assignment, closure
• Spare parts management and inventory optimisation
• Contractor management in maintenance

Day 4: Condition-Based Maintenance and Predictive Technologies

Objectives:
• Understand condition monitoring techniques and their applications
• Interpret vibration analysis, thermography, and oil analysis data
• Implement a condition-based maintenance programme
• Evaluate the cost-effectiveness of predictive maintenance

• Introduction to condition-based maintenance (CBM)
• Vibration analysis: sensors, data collection, interpretation
• Thermography: infrared inspections and reporting
• Oil analysis and lubrication management
• Ultrasonic and other NDT methods
• Implementing a CBM programme: sensors, thresholds, alarms

Day 5: Maintenance Strategy Optimisation and Continuous Improvement

Objectives:
• Integrate maintenance strategies into a cohesive plan
• Apply total productive maintenance (TPM) principles
• Use lean tools to reduce waste in maintenance
• Develop a continuous improvement framework for maintenance

• Total Productive Maintenance (TPM): pillars and implementation
• Lean maintenance: 5S, Kaizen, value stream mapping
• Maintenance audits and benchmarking
• Life cycle cost analysis (LCCA)
• Change management for maintenance transformation
• Developing a maintenance improvement roadmap

Practicals

Overview

Practical sessions enable learners to apply theoretical knowledge to real-world maintenance scenarios. Through hands-on exercises, learners perform failure analysis, use condition monitoring tools, and practice planning and scheduling using a CMMS.

Practical Activities
  • Failure Analysis and RCA Workshop — Learners work in groups to conduct a root cause analysis on a simulated equipment failure, using fishbone diagrams and 5 Whys. (4h)
  • Condition Monitoring Hands-On — Learners use vibration analysers and thermal imaging cameras to collect data from simulated equipment and interpret results. (4h)
  • Maintenance Planning and CMMS Simulation — Learners use a CMMS to create work orders, schedule tasks, and manage spare parts inventory for a mock maintenance plan. (4h)
  • Integrated Maintenance Strategy Design — Teams design a maintenance strategy for a given asset, combining preventive, predictive, and corrective approaches, and present their plan. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
