Course Outline

Day 1: Introduction to Hydraulic Systems and Safety

Objectives:
• Understand the fundamental principles of hydraulic systems
• Identify common hydraulic system components and their functions
• Recognise hydraulic hose types, construction, and applications
• Apply workplace safety protocols for hydraulic work
• Interpret basic hydraulic symbols and schematics

Topics:
• Principles of hydraulics: Pascal's law, fluid power basics
• Overview of hydraulic system components: pumps, valves, cylinders, hoses
• Hydraulic hose construction: inner tube, reinforcement, cover
• Hose types and selection criteria (pressure ratings, temperature, fluid compatibility)
• Safety precautions: lockout/tagout, pressure release, PPE
• Introduction to hydraulic symbols and circuit diagrams

Day 2: Hose Measurement, Cutting, and Skiving

Objectives:
• Accurately measure and cut hydraulic hoses to required lengths
• Perform correct skiving procedures for different hose types
• Select appropriate fittings for hose assemblies
• Inspect hose and fittings for defects before assembly
• Document measurements and assembly specifications

Topics:
• Measuring techniques: using tape measures, rulers, and hose gauges
• Cutting methods: manual cutters, abrasive saws, cut-off machines
• Skiving tools and techniques for wire-braid and textile-reinforced hoses
• Fitting selection: types (permanent, reusable), thread standards, sizing
• Pre-assembly inspection: hose condition, fitting integrity, cleanliness
• Documentation: assembly records, traceability

Day 3: Hose Assembly – Crimping and Swaging

Objectives:
• Operate crimping machines safely and correctly
• Select the correct crimp die and setting for hose/fitting combinations
• Perform crimping to manufacturer specifications
• Conduct post-crimp inspection and quality checks
• Troubleshoot common crimping defects

Topics:
• Crimping machine types: manual, hydraulic, electric
• Die selection: diameter, profile, compatibility
• Crimp specifications: pressure, diameter reduction, length
• Step-by-step crimping procedure
• Post-crimp inspection: gauge measurement, visual checks, pressure testing
• Common defects: over-crimping, under-crimping, misalignment
• Swaging overview (if applicable)

Day 4: Assembly Testing and Installation

Objectives:
• Perform pressure testing on completed hose assemblies
• Inspect assemblies for leaks, distortion, and damage
• Install hoses correctly in hydraulic systems
• Apply proper routing, clamping, and support techniques
• Complete installation documentation and test reports

Topics:
• Pressure testing methods: hydrostatic, pneumatic (safety considerations)
• Leak testing: visual, soap solution, electronic detectors
• Installation best practices: bend radii, routing, avoid abrasion
• Clamping and support: spacing, types of clamps, torque specifications
• System flushing and contamination control
• Test report completion and sign-off

Day 5: Advanced Applications, Troubleshooting, and Practical Integration

Objectives:
• Diagnose common hose assembly failures and system issues
• Apply corrective actions for hose and fitting problems
• Perform field repairs and replacements safely
• Integrate all skills into a complete assembly project
• Demonstrate competency through a final practical assessment

• Failure analysis: causes (abrasion, corrosion, kinking, fatigue)
• Troubleshooting: pressure drops, leaks, noise, hose collapse
• Field repair techniques: emergency splicing, temporary repairs
• Assembly project: from measurement to testing

Practicals

20 hours of practicals To be conducted online or on-campus or in-house
Overview

Hands-on practical sessions are essential for learners to develop the psychomotor skills required for safe and accurate hose assembly. Learners will practice measuring, cutting, skiving, crimping, testing, and installing hoses under supervision, culminating in a complete assembly project.

Practical Activities
  • Practical 1: Measurement, Cutting, and Skiving — Learners measure and cut hoses to specified lengths, then skive the ends using appropriate tools for various hose types. (4h)
  • Practical 2: Fitting Selection and Crimping — Learners select correct fittings and dies, then operate a crimping machine to assemble hoses, followed by post-crimp inspection. (5h)
  • Practical 3: Pressure Testing and Installation — Learners pressure-test completed assemblies, then install them on a mock hydraulic system with correct routing and clamping. (5h)
  • Practical 4: Final Assembly Project and Assessment — Learners complete a full hose assembly from measurement to testing, demonstrating all skills, and undergo a final practical assessment. (6h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
