Description

This course provides participants with a comprehensive understanding of industrial instrumentation principles and practices. Learners will gain the skills to select, install, calibrate, and maintain instrumentation systems used in process control industries, ensuring accuracy and reliability in measurement and control applications.

Target Audience

This course is designed for technicians, engineers, and technical personnel involved in the installation, maintenance, and calibration of industrial instrumentation in sectors such as manufacturing, petrochemical, mining, and utilities.

Prerequisites

None — open enrollment. However, a basic understanding of physics and mathematics is beneficial.

Course Outline

Day 1: Fundamentals of Industrial Instrumentation

Objectives:
• Understand the role of instrumentation in industrial processes
• Identify common process variables (pressure, temperature, flow, level)
• Explain basic measurement principles and sensor types
• Describe signal transmission methods (4-20 mA, digital)
• Recognise safety and industry standards (SANS, IEC)

Topics:
• Introduction to industrial instrumentation and control
• Process variables: pressure, temperature, flow, level
• Primary sensing elements and transducers
• Signal conditioning and transmission (analog vs digital)
• Instrumentation symbols and P&ID basics
• Accuracy, precision, range, and calibration concepts
• Overview of relevant SAQA unit standards and safety regulations

Day 2: Pressure and Temperature Measurement

Objectives:
• Explain operating principles of pressure sensors (Bourdon tube, diaphragm, strain gauge)
• Understand temperature measurement devices (RTD, thermocouple, thermistor)
• Interpret calibration procedures for pressure and temperature instruments
• Select appropriate instruments for given applications
• Troubleshoot common faults in pressure and temperature loops

Topics:
• Pressure measurement: types, ranges, and selection criteria
• Pressure transmitters and smart sensors
• Temperature measurement: contact vs non-contact methods
• RTD and thermocouple characteristics and wiring
• Temperature transmitters and cold junction compensation
• Calibration techniques: zero, span, and trim
• Hands-on: calibrate a pressure transmitter and RTD simulator

Day 3: Flow and Level Measurement

Objectives:
• Differentiate between flow measurement technologies (differential pressure, magnetic, ultrasonic, Coriolis)
• Explain level measurement principles (hydrostatic, radar, ultrasonic, capacitive)
• Interpret flow and level transmitter specifications
• Apply installation best practices for flow and level instruments
• Diagnose common issues in flow and level loops

Topics:
• Flow measurement: DP, positive displacement, turbine, electromagnetic
• Mass flow measurement (Coriolis, thermal)
• Level measurement: direct and indirect methods
• Guided wave radar and non-contact radar level transmitters
• Selection criteria: fluid properties, pipe size, accuracy
• Installation considerations: straight runs, orientation, grounding
• Hands-on: configure a magnetic flow meter and radar level transmitter

Day 4: Control Valves, Actuators, and Final Control Elements

Objectives:
• Explain the role of control valves in process control
• Identify valve types (globe, ball, butterfly, diaphragm) and their applications
• Understand actuator types (pneumatic, electric, hydraulic) and positioners
• Calculate valve sizing (Cv) basics
• Perform loop checks and valve calibration

Topics:
• Control valve fundamentals: characteristics, trim, and flow coefficients
• Actuators: spring-diaphragm, piston, electric, and smart positioners
• Valve positioners: pneumatic, analog, and digital (HART, Foundation Fieldbus)
• Valve sizing and selection criteria
• Control loop components: transmitter, controller, final element
• Loop tuning basics (P, PI, PID) and effect on process
• Hands-on: calibrate a valve positioner and perform a loop check

Day 5: System Integration, Troubleshooting, and Practical Assessment

Objectives:
• Integrate instrumentation into a control system (DCS/PLC)
• Apply systematic troubleshooting techniques to instrument loops
• Interpret instrument datasheets, loop diagrams, and wiring diagrams
• Perform a complete instrument loop check and calibration
• Demonstrate competence in practical scenarios aligned to unit standard outcomes

Topics:
• Instrumentation system integration: wiring, marshalling, and I/O
• HART and fieldbus communication protocols
• Troubleshooting methodology: loop checks, signal tracing, fault finding
• Safety instrumented systems (SIS) and SIL basics
• Documentation: loop folders, calibration records, job cards
• Review of unit standard assessment criteria
• Hands-on: integrated practical assessment – install, calibrate, and commission a simple loop

16 hours of practicals To be conducted online or on-campus or in-house
Overview

Practical sessions are integral to this course, allowing learners to apply theoretical knowledge to real instruments. Learners will calibrate pressure, temperature, flow, and level transmitters, configure valve positioners, and perform loop checks. The final day includes an integrated practical assessment to demonstrate competence.

Practical Activities
  • Pressure and Temperature Calibration — Learners calibrate a pressure transmitter and an RTD simulator using a hand pump and dry-block calibrator, adjusting zero and span. (4h)
  • Flow and Level Transmitter Configuration — Learners configure a magnetic flow meter and a radar level transmitter using a HART communicator, setting range, damping, and units. (4h)
  • Control Valve and Positioner Calibration — Learners calibrate a pneumatic control valve with a smart positioner, adjusting stroke and performing a step response test. (4h)
  • Integrated Loop Check and Troubleshooting — Learners perform a complete loop check on a simulated process loop, including transmitter, controller, and valve, then troubleshoot a fault. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
