Description

This course equips learners with the knowledge and skills to understand, install, calibrate, and maintain industrial instrumentation systems used in process control environments. Participants will gain practical competence in selecting appropriate instruments for measuring pressure, temperature, flow, and level, ensuring accurate and reliable plant operations.

Course Outline

Day 1: Fundamentals of Industrial Instrumentation

Objectives:
• Understand the role of instrumentation in industrial processes
• Identify key process variables: pressure, temperature, flow, and level
• Explain basic measurement principles and sensor types
• Describe signal transmission methods (pneumatic, analog, digital)
• Apply safety precautions when working with instrumentation

Topics:
• Introduction to industrial instrumentation and process control
• Overview of process variables and their importance
• Basic measurement principles: transducers, sensors, and transmitters
• Common sensor types: thermocouples, RTDs, pressure gauges, flow meters
• Signal transmission: 4-20 mA, HART, Fieldbus
• Safety in instrumentation: lockout/tagout, hazardous areas

Day 2: Pressure and Temperature Measurement

Objectives:
• Explain operating principles of pressure and temperature sensors
• Select appropriate sensors for given applications
• Interpret calibration procedures for pressure and temperature instruments
• Perform basic calculations for range and span
• Identify common faults and troubleshooting methods

Topics:
• Pressure measurement: manometers, Bourdon tubes, diaphragm gauges, strain gauges
• Temperature measurement: thermocouples, RTDs, thermistors, pyrometers
• Calibration concepts: zero, span, linearity, hysteresis
• Installation considerations: location, mounting, environmental effects
• Troubleshooting pressure and temperature loops

Day 3: Flow and Level Measurement

Objectives:
• Compare different flow measurement technologies
• Explain level measurement principles for liquids and solids
• Select flow and level instruments based on process conditions
• Interpret flow and level calibration procedures
• Apply density and viscosity corrections

Topics:
• Flow measurement: differential pressure, magnetic, ultrasonic, Coriolis, vortex
• Level measurement: sight glasses, float, displacer, radar, ultrasonic, capacitive
• Selection criteria: fluid properties, accuracy, range, environment
• Calibration techniques for flow and level transmitters
• Density and viscosity effects on flow measurement

Day 4: Control Valves and Final Control Elements

Objectives:
• Describe the role of control valves in process control
• Identify valve types, actuators, and positioners
• Explain valve sizing and selection criteria
• Understand control loop basics: PID controllers
• Troubleshoot common control valve issues

Topics:
• Control valve fundamentals: globe, ball, butterfly, diaphragm valves
• Actuators: pneumatic, electric, hydraulic
• Positioners and accessories: I/P converters, limit switches
• Valve sizing: Cv, pressure drop, flow characteristics
• Introduction to PID control: proportional, integral, derivative actions
• Common valve problems: cavitation, flashing, leakage

Day 5: Instrumentation Systems Integration and Maintenance

Objectives:
• Explain how instruments integrate into Distributed Control Systems (DCS) and SCADA
• Perform loop checks and commissioning procedures
• Develop preventive maintenance schedules
• Apply troubleshooting strategies to instrument loops
• Interpret P&IDs and instrument loop diagrams

Topics:
• Integration with DCS/SCADA: architecture, communication protocols
• Loop checking: continuity, signal integrity, calibration verification
• Commissioning: pre-startup checks, documentation
• Preventive maintenance: inspection, cleaning, calibration intervals
• Troubleshooting systematic approach: loop diagrams, fault isolation
• Documentation: P&IDs, loop sheets, instrument index

Practicals

16 hours of practicals To be conducted online or on-campus or in-house
Overview

Hands-on practical sessions reinforce theoretical knowledge by allowing learners to calibrate instruments, wire loops, troubleshoot faults, and configure control valves. These sessions ensure learners gain competence in real-world instrumentation tasks.

Practical Activities
  • Calibration of Pressure and Temperature Transmitters — Learners calibrate a pressure transmitter and an RTD temperature transmitter using a calibrator and reference standard, adjusting zero and span. (4h)
  • Flow and Level Instrument Setup — Learners set up a differential pressure flow meter and a radar level transmitter, including wiring and configuration of 4-20 mA output. (4h)
  • Control Valve Assembly and Stroke Testing — Learners assemble a control valve with pneumatic actuator and positioner, perform stroke test, and adjust travel stops. (4h)
  • Loop Check and Troubleshooting — Learners perform a loop check on a complete instrument loop including transmitter, controller, and valve, then diagnose and fix introduced faults. (4h)

Summatives

Each delegate is assessed continuously throughout the course via daily exercises, scored practical assignments, and a final summative test at the end.

Practical Assignments — 30%

Practical assignments are observed and scored against a rubric during the practical sessions. Each delegate's practical mark is averaged into a single 100% score and contributes 30% to the final total.

Daily Exercises — 20%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 20% to the final total.

Final Test — 50%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 50% to the overall mark.

Certificate

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Practicals 30% + Daily Average 20% + Final Test 50%).
