This course equips learners with the knowledge and skills required to operate automated sorting equipment safely and efficiently in a logistics or warehousing environment. It covers the principles of automated sorting systems, operational procedures, and troubleshooting techniques to ensure optimal performance and minimal downtime.

This course is designed for operators, technicians, and supervisors who are responsible for the operation and maintenance of automated sorting equipment in distribution centers, postal services, or manufacturing facilities.

Course Outline

Day 1: Introduction to Automated Sorting Systems

Objectives:
• Understand the role of automated sorting in logistics and manufacturing.
• Identify key components of sorting systems.
• Recognise basic operational principles and safety requirements.
• Describe different types of sorting technologies.

Topics:
• Overview of automated sorting equipment and applications.
• Core components: conveyors, scanners, diverters, and controls.
• Basic sorting principles: barcode, RFID, vision systems.
• Workplace safety standards and personal protective equipment.
• Introduction to system layouts and workflow integration.

Day 2: System Components and Configuration

Objectives:
• Explain the function of each major component.
• Configure basic system parameters.
• Perform pre-operation checks.
• Identify common component types and their uses.

Topics:
• Detailed study of conveyors: belt, roller, and chute types.
• Scanning technologies: laser, camera, and RFID readers.
• Diverter mechanisms: pushers, pop-up wheels, and tilt trays.
• Control systems: PLCs, sensors, and human-machine interfaces.
• Pre-start safety inspections and component verification.

Day 3: Operating the Sorting System

Objectives:
• Start up and shut down the system safely.
• Monitor system performance during operation.
• Adjust sorting parameters for different product types.
• Respond to basic alarms and indicators.

Topics:
• Standard operating procedures for startup and shutdown.
• Setting sorting criteria: destination codes, weight, and size.
• Real-time monitoring using HMI displays.
• Troubleshooting common alarms: jams, misreads, and power issues.
• Documentation of operational logs and shift reports.

Day 4: Maintenance and Cleaning Procedures

Objectives:
• Perform routine cleaning and lubrication.
• Identify wear and tear on components.
• Conduct basic preventive maintenance tasks.
• Follow lockout/tagout procedures safely.

Topics:
• Daily cleaning: conveyor belts, scanners, and sensors.
• Lubrication schedules and correct lubricant types.
• Inspecting belts, rollers, and diverters for wear.
• Replacing common consumables: filters, belts, and photocells.
• Lockout/tagout procedures for maintenance safety.

Day 5: Fault Finding and Troubleshooting

Objectives:
• Diagnose common mechanical and electrical faults.
• Use diagnostic tools and manuals.
• Rectify simple faults without escalation.
• Document fault-finding processes.

Topics:
• Systematic fault-finding approach: observe, isolate, test.
• Mechanical faults: belt slippage, jam detection, sensor misalignment.
• Electrical faults: power supply issues, sensor failure, PLC errors.
• Using multimeters and diagnostic software.
• Creating fault reports and escalation procedures.

Day 6: Quality Control and Optimisation

Objectives:
• Monitor sorting accuracy and throughput.
• Adjust system settings to improve performance.
• Implement quality checks and data logging.
• Identify optimisation opportunities.

Topics:
• Measuring key performance indicators: throughput, accuracy, downtime.
• Adjusting conveyor speed and diverter timing.
• Data logging for traceability and continuous improvement.
• Quality control checks: sample testing and error rate analysis.
• Optimising sortation algorithms for mixed product streams.

Day 7: Integration, Handover, and Assessment

Objectives:
• Integrate sorting system with upstream and downstream processes.
• Prepare system for shift handover.
• Complete operational checklists and reports.
• Demonstrate competence in a practical assessment.

Topics:
• Coordination with receiving, packing, and shipping areas.
• Shift handover procedures: verbal and written reports.
• Final operational checklist and sign-off.
• Practical assessment: start-up, sorting, troubleshooting, shutdown.
• Review of course outcomes and certification requirements.

Practicals

No practicals for this training.

This course is made up of exercises and case studies delivered alongside the theory — no separate practical sessions are required to complete it.

Summatives

Each delegate is assessed continuously throughout the course and a final summative test at the end.

Daily Exercises — 30%

Every training day ends with a multiple-choice exercise scored out of 100%. The scores from each daily exercise are averaged across the duration of the course to produce a Daily Average mark, which contributes 30% to the final total.

Final Test — 70%

On the last day a final summative test is written. It is a multiple-choice paper with multiple-answer questions: each question may have more than one correct option, and a single wrong selection on a question marks the entire question wrong — no partial credit. The final test is scored out of 100% and contributes 70% to the overall mark.

Certificate

Certificate of Completion

Awarded to delegates who achieve an overall mark of 50% or higher on the Final Total (Daily Average 30% + Final Test 70%).
